I'm very impressed with the results! Nice motion! Instead of standoffs in the 4040 interiors, maybe CNC'd aluminum plugs that would perfectly fit the profile?

Yes, indeed still happy. That is a good option. Too bad there was not a way to buy an inverse extrusion and stick it in there. For me, it will be the cheap out way.. standoffs. Filling with epoxy sounds great also. I can fill both of them as is without issue. I need to research the epoxy needed and see if I can use sand as a filler. Epoxy is probably not cheap and how does it expand vs the aluminum. Will it crack inside? What other n nightmares come with it, I have no idea.

Epoxy w/ some fine sand works well. Or you could always fill it with melted lead :)

Have you considered doing x&y placement as a single cnc’d 10mm thick part? Floating Z of that plate is a cool idea also

I have already a 6.5mm halo, in aluminum. But not ideal. Needs to be steel.

when you talk about welding , then you will end up with a design not everyone can replicate your work easily then people who have a workshop will replicate and sell it, make profit on your design. I can easily see that opensourcing this design is not feasible at all. But thats my opinion. You may go with laser / CNC milled carbon steel XY plates and try to find a way to make Z plane perpendicular to the XY plane. That way most of the project followers might consider building it, assuming this is what you want.

There are plenty of printers out there to copy. They are all the same IMO. Little different here and there, but same thing. Take what you want from the build and toss the rest. I am building for my own design preference, for what material I have on hand and using parts in the robot drawer full of spare parts.
