Cool trick with heating the x-acto knife. An electric carving knife also gets the job done nicely. Let us know when you need a new bladder!

Love it! Good work! I would leave more of a gap at the top of the cell so that you can easily see when you are getting close to full. My cell has at least 2 inches from the top to where the foam starts. It might even be 3 inches.

What kind of resin coating did you use on the outside of the bladder?

I didn't make the bladder, just re-foamed it. However, I did coat some of it with Seal All, a fuel safe glue just because I had the cell out. I am not sure that stuff did anything...wasn't leaking before and still isn't.

How do you put foam inside a fuel tank

I made the foam the basic shape, then I cut it into blocks and strips. I put each block in by scrunching it up and shoving it in. Then I would use whatever I could, like screwdrivers, dowels or forceps to position it. I would then place the next block in. I did that until it was full. Once you get going it's not that bad. Newer fuel cells have access panels. AND, if your cell is in good shape you can buy the parts to make an access hole yourself.
