Grasshopper 721d charging problem

Since the fuse is heating and not blowing it sounds like you fuse holder at that fuse is not clinching onto the fuse prongs. The heat is from a voltage drop across that fuse and holder. Clean and bend the prongs together for the fuse holder. Also add a ground wire to regulator mounting bolts.

Its the fuse terminal not making good contact for the 30 amp fuse delivering the voltage from the regulator. Water, dirt and time degrades the fuse terminal.

Bad fuse block. Mine does the same.

Thanks Chris, I have been having this problem since I bought the mower from Kanequip. Unfortunately, neither the seller nor the dealer prompted to check for such a thing. I purchased in 2016, been through 2 batteries. Seems like the heat affects the mowers electrical.

Check the connection going to the regulator "you must remove the left wheel to access it" Mine was loose and slightly corroded. I used wire ties to keep it together. Fixed!

If your battery is depleted or depleting, the charging system will continue to try to charge the battery to peak voltage. Thus creating a overcharge situation which causes the 30 amp fuse connection to overheat. Melting the fuse and the fuse block. That's what I found on mine!

i had the same problem with mine. all it was was a loose bolt that held on the alternator. i tightened it and it stared right up

Check the wire where it comes out the loom going to the fuse panel, the wires sometime rub on the fuse panel holder, shiny pieces on metal that holds the fuse panel
