Very nice mod and I definitely appreciate the use of the magnets instead of trying to fit some sort of spring and plate for the contacts.

rather then using cylinder size battery should use pouch battery like a cellphone one, you can fit bigger capacity to and its more light weight

You can also use NiMH batteries as they are available in AAA size. They won't run for quite as long, but does not require any modifications to be done on the headlamp.

Yes, but they also provide a lower voltage. 3x~1,2V=3,6 so the lamp won't be as bright as with alkaline batteries.

@ Only for a certain period though. Alkalines are only 1,5VDC when full and drops linearly as it gets drained. At 50% charge, Alkalines are at about 1,2VDC.

I've done several of these myself, and like you, opted for external mounting! But I found that recharging them inside the unit like a phone doesn't work bc phones have circuitry to handle the charge properly. Also for a crank type LED lantern the li-ion is brighter and stays charged longer. I don't think it charged faster bc the li-ions have more capacity.

Have the external case go to the back of your head. It will balance out the weight, and you could put an even bigger battery.

You probably ought to add a diode to prevent accidentally reversing the battery and damaging the electronics.

It's led light , so it's a diode by itself, also adding a diode will result in a 0.7v drop so the lithium battery will go down from 4.2v to 3.5v
