Today I used this template but when I got to the inner edge there was a second layer of aluminum behind the first cut and it threw everything off - my guide collar loosened and came off, the bit flew out and even after tightening it all back together it happened again and i couldn’t cut the remaining layer. It prevented the mounting tabs and strike plate from lining up properly with the screw holes. Is this 2nd layer of aluminum behind the first common? What do you do in this case?

Have used this method for years . I used what is referred to as an end mill cutter . Some are double fluted to make cutting in aluminum easier. This method does Not work on Steel doors or frames . You need a jig saw ,grinder or dremel for that .

Major you can get a jig for. A 503 longer face plate for longer flip bolts. Best to order both.

On an exit door your right but there is a legal way. You can use anti-passback where you have to read out to back read in. You can exit without presenting an out read but when you try to get in the door will not allow you to because your 'still inside'. People usually start to remember to read out after being locked out several times. Out of the hundreds of access control installations I have done only a couple high security installations opt for anti-passback and usually only on certain doors.

It's just a standard router. Makita, Bosch, Dewalt anyone will do. You have to use the correct size collar in the base of your router. But the jig is from a major manufacturer and specifies the type of collar and the specific size to use. Hope this helps...

Well done. The part that I was most interested in was how to repair the hole which has become bigger than the screw size (or stripped) in a metal door. The video went too swiftly for me to know the solution for it.

There is a tool kit . Sometimes called a Gripsert or threaded insert .basically it's a pop rivet tool that comes complete with a threaded insert ,they can be 8/32 ,10/24,10/32,12/24 1/4-20 size. You drill the damaged hole bigger to accommodate the insert. Then using the tool you simply compress the insert in place and you now have a new threaded hole to install your hardware . Check online for hole repair metal or aluminum.

you don't need to put a push paddle on, you could go with a touch sensitive push bar or a lever if you don't like the paddle. I find the touch bar works best, the push paddle springs break over time and can be a bear to replace.

Good craftsmanship for the most part. However, I notice that you didn't show a shot from the outside when the job was finished. The problem is, the electric strike and latch are now accessable from the outside even when the door is closed. The strike is only partially hidden by the steel frame. See what I mean at 6:55. Unfortunately, a simple chisel & hammer carefully placed would pop this open. Of course, you could attach a steel plate to the outside door covering the strike, but then when you open the door, you are likely to catch yourself on the plate risking injury. For security reasons, electric strikes should only be used in conjunction with inward opening doors. In this scenario, it would have been better if the door was fitted with a motorised latch, rather than the strike being the moving part. At least that way, the mechanism is completely hidden.
