how did you go about cleaning the metal after the engrave? (not the cleaning pass)

I used rubbing alcohol on the blade then used a shop towel and flitz metal polish!

When I do knives my best results for creating a black is to anneal the blade rather than to ablate it. I run my F1 Ultra at 50% power, 53% speed, Frequency 30 and only one pass. This creates a nice black mark but removes any chance of rusting over time as the engraving really doesn’t go into the material it just creates a chemical reaction in the metal and makes it nice and black.

What is 53% speed? Did you mean 53?

I personally don't think you made a mistake on the knife. Copper plate lower case looks just the upper case letters, just smaller. Starting a name with the upper case letter in 'Carson' followed by lower case letters is proper.

I just got some 2mm basswood. Can I glue pieces on top one another to use my Dremel flex shaft? Sorry it’s not a laser question I just got a Dremel for Christmas.
