Love your work Ted! FYI I have a heat gun but sometimes it doesn't take fuzzies off like flame. I don't have a torch, but I find a BBQ lighter works great! Also, I copied your sanding stick idea and then made some on popsicle sticks for really tiny details. They work great too!

I bought different thickness of foam from TNT Cosplay last month. I buy foam from harbor freight and Costco, and dread having to sand the texture off for gluing together to make weapons. The TNT foam is firm, has no texture on both sides, and the surface is slightly fuzzier. Nothing that plastic dip won't cover. You don't have imperfections and small holes on the surface to fill, that is often found on floor mates.

Cheers Ted, Great vid. I have used decorators caulk for filling cracks in wood and plaster before painting. Think its similar stuff, put on, wet finger rub over and job done it can even be sanded so think I will try this on foam.

My most difficult is cutting at an angle..I've started using a scizzors & then woodburn/melt it at an angle instead (I know it takes longer) once I get more accustomed to cutting, hopefully won't be so hard. I can't believe you managed to make something so solid-looking from four strips! That'll teach me to bad-mouth layering! These spikes might also be just what I need for a project I've been wanting to start for a while. Though perhaps rounded spikes might work a little better for that.. Any tips on that?

+Numbuh1NerdX Copy the same process, but when sanding, sand the edges too. Or use a dremel just to take off the edges and then continue with sandpaper until you get the desired shape. (always sand towards the tip, not away from it take extra care using the dremel towards the tip, it WILL catch the tip if you get too close)

If you watch Ted's video on making the Inquisitor helmet he makes very small conical spikes for the top. Same principles would make any sized spikes!

if i want to make curved spikes or horns with a curve i skip EVA foam and use insulation foam boards. they're rigid boards usually found in either blue or pink that you can get form home renovation stores. you can carve them with an box cutter into rough curves then fine tune the curvature using a wood rasp. seal with wood glue thinned with water then paint, boom. i made crazy curved Loki horns this way and curvy rounded spikes on my armor builds. it's a little time consuming but VERY light and you can get nearly and curvature or rounded forms from it with a little patience. warning, use only hot glue, super 77, or insulation foam caulk to adhere it as super glues and contact cement MELT insulation foam boards and release toxic fumes...learned that one the hard way.

What's the difference between worbla and foam spikes ? What material could you paint easier and why do you use foam instead of worbla?

It's easier to work with and way cheaper than Worbla. I haven't seen any thing made from worbla that I couldn't make out of foam.

worbla is tempting and multi-purpose but so expensive. i make a lot of foam armor and prop builds and have yet to encounter one i couldn't make using just foam, so until i do why buy the more expensive stuff. i think there's a notion out there that advanced builders should always use worbla and if you're not using it you're, somehow, not making quality pieces and i think that's a fallacy. you can build pretty much anything from foam that you can also make with worbla, it's just worbla makes it harder and more rigid while foam stays a bit softer, and can possibly take a bit more damage and banding without cracking or breaking.

+Courtney Warren - I'm sure Ted can jump in, but from watching him in the past and also Bill Doran they have recommended a high tooth per inch count - metal cutting blade. The small tight teeth won't tear into the foam like a large toothed wood cutting blade.

Ted, You use a specific knife quite often with a long retractable blade, but this knife is not in your materials/tools links list. Was wondering if you could point me in the right direction for a knife like the one you use. It looks much more handy then the X-Acto Knife (which I bought and currently use) currently in the link section.

If you go to any sewing supply store and ask for a chalk line marker they will know exactly what your looking for. Their used in quilting and sewing very often.

Mntl Dngr Thank you :) in the end I whittled down the "spikes" (ears) to be very thin at the edges so that they'd form to the shape I was gluing them to and used quik seal to fill the seams as much as I could.
