Ik it’s been in a while since you’ve had a comment but this is super cool and I’m gonna try this- I’ve been wanting to make madalorian armor for a while but didn’t want to 3D print or use foam (too complicated for me and needs other tools) so this uses easy materials and your tutorial is really clear thank so much!

Don't hesitate to scale the templates down according to the explanation I give in the text file named "READ IT" that you downloaded with the templates for the helmet! Basically you can apply the percentage you ended up with for the helmet, for the entire armor! So that it's going to be a good fit for your son :)

Silly question, how would I go about sizing this for a 4 year old?

I would just scale down the templates a lot, like to a 30 or 35% I think it should be enough, but it is difficult to tell for sure! Maybe try to scale a few templates from the chest piece and print them out, with those templates in hands you should be able to see if the scale you have will suit your 4 year old... :)

Do you have any suggestions to help me with the armor? I have recently finished up the helmet, but the thin layers you put on after to make it smooth.. just weren’t smooth! Another problem i have, is that my printer uses regular paper the size of notebook paper, but sometimes it isn’t the right size! Is there anything i can do?

To make the surface of it as smooth as possible you need to use a very thin cardboard and the you need to sand down it with sand paper, have you done that? About the patterns, there is a text file named "READ ME" in the folders you've downloaded that explains how to print them, don't hesitate to have a look on it, it's important for you to get them at the right size! ;)
