How To Rebuild A Johnson / Evinrude Fuel Pump (Small)

Sharp eyed commenters noticed the old spring was removed from the left and the new one was installed on the right and seemed proud to accuse him of installing it wrong when actually he corrected a previous mistake. Choosing spring location becomes very simple once you understand that the fuel hose leads to two compartments connected together by a hole between them and the other two compartments need to be ignored because they are totally isolated. One of the connected compartments must be placed over the spring and there is only one way for that to happen depending on which of the eight possible directions you want the fuel hose to point.

There also seems to be 2 styles of back plates on those pumps, one being flat (as the one you are working on) an one that is raised and needs longer screws to attach to the engine. Are those interchangeable ? Thanks for the video !

Brandon, Thank you, thank you, THANK YOU! I was OMC certified back in '67 on outboards, but the boat shop I worked for (as a teenager) never rebuilt fuel pumps. They made more profit selling new pumps + install. I got lost pulling the pump apart on my neighbor's '71 18 HP Fastwin this past week, and your video saved me. Thanks Again!

Hey, that sierra kit doesn't come with the base gasket that goes over the big spring side diaphragm. I know the original pumps didn't have them. But, on your other video you said you should install it if it came with the kit. I guess I'll be doing mine without that gasket, because the old one, though in good shape, is totally stuck to the old diaphragm.

I use vasoline to keep the dome spring in place. Seems to help.

After first replacing a cracked fuel intake cap and when that failed to fix the problem , proceeded to ordering a rebuild kit. When that did not fix the problem, I then talked to an outboard mechanic.-Problem is usually the reed valves. Not included in any kit.

My pump fails the blowing test that is mentioned in the instruction, even though I assembled it exactly like yours..

Tip, when doing blowing test, after testing both directions, also blow into intake end while plugging output end. If air still flows, you have an improper gasket seal and fuel will leak out the sides of the pump. Fix this before installing.

Does the intake blow part make a horn sound? Mine doesnt even tho i built it the correct way. The spring on the bypass to the out or directly in the out port.

Excellent, detailed instructional video. I had not intended to rebuild my little pump. Had an aftermarket pump that turned out to have a thicker base plate...so I thought I might be able to swap parts. This quickly got out of hand. Found your vid and followed step by step and even that evil small check spring went into place. As for the vid, I operated an AF school that taught the development of training programs. If I still taught, I would be using your vid as an example of how to create perfect vids! Well done, and saved my project. :)

Thanks for a great video. One question, at 2:20 the air dome spring was to the left , and opposite the fuel outlet. But at 6:02 you said it needed to go on the right, next to the fuel outlet. Is this correct, or had someone rebuilt the pump previously, and put it together incorrectly. My pump that I pulled apart today, has the spring on the left and the outlet going out the top. Hi 👋 i just bought new pump for evinrude same as you are rebuilding I have put it on today how ever when I squeeze petrol tanks petrol not going true pump in to carburettor??? So i can not start the outboard? Is this new pump faulty?? I can see petrol going in to pump so there is no problem with petrol tank plenty of pressure pussing in to pump .

Does anybody have a working carb for a 1977 Evinrude 6hp? I purchased an engine only to realise that the low speed needle had been screwed in so hard, the needle broke off and is stuck in the hole underneath the welch plug. I cannot get it out. Even just the top half of the carb will do. Please let me know. Thanks.

Good stuff! note: You should have pointed-out the the air dome spring was installed in the wrong side on the first pump (that's what caused come confusion noted in the comments)

Is it possible that someone swapped one of these on to a 25 johnson... just to get it running, but by doing so reduced the max HP to whatever fuel flow this can put out? I bought a used 25 Johnson Outboard circa 1977 (tiller removed), and this was the pump on it... but I was told by someone else that this is the wrong pump. Anyone know?

I've got a 1976 Evenrude 4hp 4606m. The plastic piece on the top of the fuel pump has been epoxyed so instead of rebuilding I want to buy a new fuel pump. My fuel pump looks exactly like the one in the video. My question is will a fuel pump for a Evenrude 6hp (that is identical in appearance) work for the 4hp motor?

Yes, blow in the big hole, should come out the small hole, making a bit of a pulse feeling. Then, blow in the small hole, should not come out anywhere.

Hi mate. My outboard (evinrude 6hp Fisherman 1967) is stalling after a while unless I pump the primer bulb which goes soft after about 30 seconds. I can feel the one way valve clicking in the bulb. When I leave the tank connected and remove the output line from the pump to the carb, it pumps fuel out for a few seconds and then nothing. I can feel a pulse of air at the output of the fuel pump. Any ideas on what I need to change? Should the fuel pump constantly pump fuel from its output? Thanks. Mark.

Primer bulb shouldn't stay hard when running, pump cant pull that kind of pressure. Check for any air leaks out of the lines, usually thats the problem.

There are two little discs/one way valves in the pump. One is stuck open. I can close it but when I open it again its stays open. I think that the problem as it failed the blow test. Put it back together with disc closed and passes air test.

Blow in the inlet, it should come out the outlet. Blow into the outlet, and nothing should happen.

Well, I cant ' freely' blow through this one. there is some resistance, but not a lot. The second pump I did in this video, takes a lot of pressure and only a bit comes out. I haven't figured out why yet.

he put the "air dome" spring in the wrong place. watch when he takes it apart the small spring is on the bottom left but when he re-assembles it he puts the spring on the upper right!

I noticed that on your second rebuild you put the smaller spring on the opposite side. Why was that. I have been following your instructions and cannot get my pump past the blow through test. Since there are several configurations to where the outlet nipple can go.....what it the guidance as to where specifically the small spring goes verse the outlet nipple? Also where does the last plate u shaped cut out go in reference to that small spring location. Thanks.....great video.
