you should weld v-bands assembled and tightened together. the heat will warp them if done separately and they won't seal correctly.

Make sure you smack the V-band clamp with a dead blow mallet a few times around it to ensure it seats all the way and re-torque it

Always weld v bands assembled. The rest of the assembly will act as a heat sink.

The only thing I would be concerned with doing the welds on the inside, which as a less than great welder myself is an attractive option for keeping the outside of exhaust looking nice, would be that my crappy welds on inside would also mean crappy flow path for the exhaust gasses, any roughness or obstacle that is encountered by the exhaust gasses as they leave the motor will have an impact on the efficiency of their exit (and directly impact the performance of motor) but also any obstacle encountered by exhaust gas will impact the sound as well.... I used the word "impact" because its hard to say whether that impact will be a good one or a bad one, but in general obstacles have a negative effect on performance, which is why mandrel bent single piece exhaust systems are always the preferred option for professional race cars, sound is a much more subjective topic when it comes to exhaust, so its totally possible you will like the sound that results from the internal disturbance of the weld bead on the exhaust flow, or you may not, but the weld bead will definitely have an impact on the sound produced by your exhaust, could be one you like or could not be one you like...

Good point but you can always put a circular wire brush to the inside of the pipe to smooth down the welds

I’m kidding but thanks for sharing your success with the flux core welder. I have the same one and I’ve been wondering if it’s a requirement to move to tig for stainless stuff. I think the cost of gas right now is making me stick with flux core.

i absolutely would do stainless 304. mild steel has a susceptibility to rust which is oxidation. HEAT associated with forced induction will absolutely be catalysis .

Hmm, good question, we have a spool of Harbor Fright flux core wire, but I'm not sure the size as the label is ripped off. I don't remember if it's the 0.035 or the 0.030
