Continued progress on the Hyundai build. I've covered most of this before in detail, so I'll save you the fancy narrative. The torque settings are in both the info below, and the video shown on the wrench. You will see this process again here, and each time new aspects of assembly tools and materials will be used.

As usual, great video Jafro. I got the confidence to pull my engine and rebuild the bottom end a couple of years ago thanks to you. Although it is hardly a daily driver (95 Talon), it is still going strong. I doubt I'll ever get rid of it (14 years and counting). Keep up the good work!

Fitting that rear seal 2:40 could be done so easily just by heating that housing slightly so as it expands, all you'll need two fingers to install the radial seal. great video !

***** it's totally safe with viton parts, they tend to be exposed to extreme hot conditions, personally never seen this tip but i used to do it with no problems :)

It looks like you are enjoying using your new digital torque wrench. Just some notes and observations. Lock washers really should not be reused. If they are captured, like the one on the hydraulic tensioner pulley bolt, replace the whole assembly. Lock washers are nothing more than springs and do fatigue over time. To avoid bending up an oil pan in the first place, use an oil pan\gasket removal tool. I use four, short studs threaded into the block holes at each corner to help align the oil pan during installation. Not such a big deal with the motor on a stand but if still in the engine bay, a must have tool and installation tip. You only get one stab at it to prevent leaks or you have to do it all over again. Thanks a bunch for the video and all the hard work that goes into them.

I just got my oil pan separator tool. MD998727. :D ...and YES! This wrench will teach you how to use a torque wrench correctly. Also, it's probably the best instruction tool I've ever used in these videos because of how easy it is to read. I don't have to subtitle the torque specs. I can't tell you how much I appreciate that all by itself. I hope you like reading it. :P

now i know how to straighten my oil pan. change pan gasket twice still leak same spot came to conclusion it was a little bent on that area even though I tighten it really good.

Haha! Really funny watching this! I've spend DAYS on end cleaning bolts on the wire brush.. :P When doing this though, some of the anti-rust coating (zinc mostly) does go away along the crap accumulated over the years, hence the bolts do rust fairly easy after this.. I wish I could have enough space and resources to setup a home galvanising process to bring them back to 100%, but hey.. :) Cheers for the vids Jafro, always a pleasure to watch man!

No need to apologize for doing things the right way, even with used parts. As you know if you’ve watched preceding videos, it is about following procedures on a consistent basis as well as checks with instrumentation. Breakdowns in either your discipline or desire will have results that are thoroughly negative. Positive results only occur when you follow the steps each and every time regardless which operation is being performed. Some may consider this a pain in the ass, but there can be no violations in any step without ugly consequences. Discipline and order are necessary. This is what separates professionals from amateurs! There is no place for amateurs here! Pros are first place finishers! Amateurs do not belong doing this grade or kind of work! Failure could cause loss of life or livelihood! It’s not personal, it’s just business! 😲😠😬🙄😁

I dont blame you, those valves look very ill, if you have to mix and match others in then thats keeping with the general idea of the engine. Im sure it will work smashing, your so exact with your assembly :-))

Did you see how mixed and matched they already were? LOL! I'm actually making this one less mix-n-matched by replacing everything with the proper used gear. Bolts, washers, crank hardware, oil pan bolts, water pipe... I said I wasn't going to do this, but my true colors are shining through.

Not all of them. You can find them in cars built up to '96, and Hyundai-cast facsimiles in some other Korean cars all the way up through 2005 like in the Kia Optima. The Optima has a non-turbo 2.4L EVO engine in it. Some years of the Kias (Sportage I think?) even use the JDM FE3N contracted from Mazda in Japan. Those things are boost monsters. People that know what to do with 'em pay big bucks to import those engines, but you can find it rotting in a junkyard in the states if you know where to look. Most people ignore Kia and Hyundai. I talk about the Mitsubishi DSM partnership and the Hyundai/Kia involvement in a video here called "Why so SIRIUS?". This actually greatly-expands the parts market for the DSM guys. This particular engine is built for performance, but built entirely from mix-n-matched factory parts from both manufacturers. Aside from a set of used purple AEM cam gears and an ebay boost controller, not one aftermarket part was used in its assembly. It's a $150 chassis delivered by a forklift that was put back together using boxes of leftover parts. It's fast, but mostly traction-limited. Thank you for your interest in it.. :)

Sshhhhh! One of the Honda guys might here you! :D The 4g63 is awesome because of how many years of racing development and production it has endured. There's actually lots of fantastic engines that can do what it does, they just never had the racing pedigree or as big of a production run. The FE3N and 3SGTE are prime examples because of their solid-decked cast iron blocks, aluminum heads, big ports, big rods and displacement... there's just nothing aftermarket available for them. Not anything like a 4g63 anyway. Modifying them requires a high degree of creativity because everything's a custom-fab. I'm one of those who have favorites but who respects what my non-favorites are capable of. My laziness is why I pitched my tent in Mitsubishi's camp. A Honda B20/K20 has the potential of a 4g63, but requires considerable investment to fix certain design flaws inherent with combining boost and floating combustion chamber/water jacket problems. Be sure to check out "Jafro's Honda confession"... I built a 5th gen EG hatch.

Jafro, any chance you have a video of motor assy. with BS's? The FSM is garbage when it comes to their installation, I can't find anything in the forums about it, and I've watched all of your videos of anything that might possibly show this but everything's BSE. Thanks in advance!

It's coming soon, but it's not here yet. I do demonstrate the timing marks as they relate to TDC on a 4g63 with balance shafts in my latest upload, but I don't fully explain how you get there. Essentially there are 2 inspection plugs you can remove and stick a screwdriver in the hold the balance shaft still. This assumes you've got all the dots on your oil pump gears lined up prior to assembly, too. I do cover the dots inside the front case as they relate to assembly in that video. I rebuild the front case. I lined up my dots. Really those are the two tricky points, otherwise they're exactly the same as one without them. I have the Mitsubishi bearing puller and installer tools for the balance shafts. I will be using them on the engine I'm currently building that has balance shafts, but on the video part, we're not there yet.

Those videos are helpful, I've got the rotating assy installed, including the BS bearings, just having a hard time with know how to install them and the front case. Sounds like perfect timing (no pun intended) to ask the question if you're plan is to keep the BS's in the VR4 rebuild. I'll patiently wait. Thanks again for the great content and quick reply.

What kind of grease did you pack the oil pump gears with? I've heard numerous types being used.

Multi-purpose grease. It doesn't matter what kind you use, really. As long as it's oil-soluble (petroleum based).

I can't. :( A dashing gentleman by the name of RojoDelChocolate has created over 2 hours of original music for me just for use in my videos to prevent me from getting copyright trolled by record labels. They still try to do it anyway, but this drastically reduces how many times I have to fight for my own creative rights and defend myself from the record labels each time I upload. They're all originals only found here. It's a LOT of work, brother. It took me weeks to sand and polish mine working on it 3-4 hours a day. 2 months including the valve cover, water neck/thermo assembly. It was brutal. I lost my fingerprints. I also don't regret it. It changed the car's personality forever and that's what I was trying to do. Generally speaking, nobody else will do this kind of work for you. You'll see those efforts every time you raise that hood, but be warned that keeping it that way is a never-ending process.

First off love your videos. i appreciate all the info you give. and thats a great spring compressor you have, I built a stand for my drill press to do that. im pretty tempted to buy a 4g63 to learn how to rebuild a motor properly (ive done it once and its running but not as well as i had hoped) how much was it for all the gaskets and bearings you used

I paid about $350 for everything including the expensive items like the oil pickup tube and the $71 valve cover gasket set. But then I double dipped at about $90 more for head rebuild parts including Viton valve stem seals, all the thermostat gaskets, some random fasteners and all the hoses you saw here. I probably had about $30 worth of spare gaskets laying around from other crap that finally found a purpose. Exhaust manifold gasket, oil pickup tube gasket, turbo oil return gasket, Mitsubond RTV. Stuff I already had. For people that don't have spares, those still cost a little money but when you're quoted $2500 for a rebuild and you can pull it off for 1/5 of that... yes, I'd say that's a great skill to develop! OE head gasket won't fit this block anymore. Aside from a Felpro Perma-Torque composite head gasket, everything is standard OE Mitsubishi. You could probably save $50-$100 with aftermarket stuff. I like the OE stuff.

Warning to anyone who is thinking of buying a snap on tec wrench! if you buy a mac, matco or anything besides snap on, there the same but dont work quite as well! AND you will fall in love with it! expecally the latest model! its insane!!!! Jafro what one do you have dude? the one with memory recall?

It's the Techwrench 2FR1000 I believe. Might be 100... but I swear there were 3 zeros on teh case. I show the label in a previous video... I think it was the shortblock assembly video. This wrench was manufactured in 2004. What it taught me was how much I didn't know about using a torque wrench properly. Any machinist who criticizes this wrench for being inaccurate or inconsistent loses my business because it exposes that they don't know how to properly use a torque wrench. This one will frustrate professionals the first time they use it, but it's a learning process. It's the most accurate and consistent wrench you can use - IF - you use it correctly. Clicker-wrenches actually help mechanics develop bad torquing habits. I'm also guilty of this, and this wrench re-calibrated ME.

Very Very well put dude! mine was made in 2012, the latest one remember's torque valve's, lets say your torquing help bolts it will count how many times you went to 65 ft lbs for example... its just insane!

Thanks so much for the vivdeo, i was looking how to pack oil pump with grease in youtube, find yours in next part.Very good. 1) Please advise me with tips, how to organize the bolts and find what goes where. do i need to refer manual forall the bolt size before installing. I am DIY when i remove large number of bolts , i found difficult .. 2) Please advise what parts in engine is a must for Torque wrench. 3) When I do timing blet i dont have space for some of the bolts that torque wrench cant fit, any idea about how to torque it.. please advise.

I put all of that info about the bolts including their lengths, diameter, grades, torque specs and even part numbers as well as other technical references all in the description. ;) As I go through other sections, I'll include those bolts as well. The Hyundai didn't get as disassembled as the GSX project, so the upcoming GSX videos will go into far more detail. Often times you will find a plugged access hole in the frame that permits you to insert a wrench with an extension through it. Many of the bolts may not be accessible with the engine in the car, but usually when these parts are installed, the engine is not in the engine bay. Sometimes you can raise or lower the engine if the timing mount is loose (it's loose when you're doing a timing belt job) for clearance with the wrench.

thanks, one last question, when i fill oil pump with grease, do i need to worry to not to block certain areas or path, or you dont mind just seal the grease as much as i can.. also can i use vaseline or it should be only white lithium grease or assemblye lube only

Vaseline or multipurpose grease work best. You want to completely surround the gears and the teeth. It just gives better suction to help the pump prime better. Some machine shops inject it from the low pressure pickup side of the front case and completely pack that port, but I think that's excessive. You just need to get the gears packed solid inside the pump cover. Check the 6 & 7-bolt front case video linked from the description. It's some of my best work. ;)

Thanks much, afer rebuld can i use regular motor oil (mobile 5w-10 )during break in. or should i have to add some additivies.. some says dont use synthetic during break in. what is ur opinion

sivaraj palanisamy Use a cheap non-synthetic version of what is recommended for your engine. I don't know of any DSM that uses that oil, but if that's what your car recommends, use it. Oil viscosity is based on the size of your oil clearances.

Hey Jafro! love that video once again. Sadly I have another question to add to the growing list in the comments. I just pulled my 1g's engine and tran to swap with one I pulled apart to look for damaged internals. Found everything was good to go but when I was cleaning the Case up the bearing races/shims fell out of several places (ended up completely re-assembling it and un-assembling it 3 times). I believe I figured out where everything went but my input shaft has some in/out play and a tinny bit of side to side. Have yet to measure how much but my question is would you think of running a tran like that at stock 14b power levels? I'm starting to second guess myself and yet dont really have the coin to throw around on buying new parts for tearing it down again.

No. Not with shaft play on the input shaft. I'm no transmission expert yet, but know a transmission's days are numbered like that. They're helical cut gears. Thrust loads will accelerate wear. They're going to wear without it, but why shorten its life?

***** Crap that was my fear.....I hope I don't finish destroying the input shaft threads then I rip off the end nuts. Thanks Jafro, Tranny shop I took it to said it was fine but I was very iffy on it and you just confirmed it for me. Fan for life man.

MechRider89 I hope I'm not just imagining it has more than a couple thousandths. The guys at the shop got to look at it, I'm trying to measure endplay based on a description over the internet. I'll check mine next time I'm in the garage.

It's homemade out of another tool that was picked out of a junk pile by the guy that built the Hyundai. I borrowed it. I love it! I have permission to reverse-engineer it. I just might be making another one. ;)

6:40 I don't see a woodruff key go on. I don't remember taking one off, but the forums say that the 6 bolts DID use one. And that rubber spacer that goes on first is just a performance substitute for the original balance shaft belt pulley, correct?

+Jacob McCracken Honestly, I've never had a woodruff key fall out of any of my 6-bolt cranks. I suppose it's a separate part?… but one I've never given any consideration to because through disassembly, machining and re-assembly, mine have always stayed put on every 4g63 I've handled. There's no question that there should be one as the crank sprocket has a keyway cut into it. The spacer for the balance shaft is actually steel. It's what seals up against the normal oil seal that's pressed into the hole that the balance shaft sprocket goes through. There are rubber plugs available that seal the front balance shaft hole, but when the balance shaft is removed, there's no need for the spacer or the standard seal. Perhaps I'm misunderstanding which spacer you're referencing?

+Jafromobile The spacer I'm referring to is MD128107, i believe the mirage spacer which you put on before the trigger plate. Isn't it lighter alternative to the 2.0 turbo engine balance shaft sprocket, MD131312? I've already used the BSE kit with a mirage "stubby shaft".

Jacob McCracken Oh ok! It's a steel spacer. I think that's why I got confused. Yes, it definitely is lighter, but Mitsubishi used it just because something the thickness of teh balance shaft sprocket needs to be there in order to keep the timing belt in alignment. I don't think Mitsubishi planned for it to be lighter, but it's definitely an added benefit. In comparison to the weight of the rest of the rotating assembly, it's spit in the ocean, though.

+Jacob McCracken I don't think they're out-of-line for doing so. People pay big bucks to slap 1200 grams out of their rods, and I have a crankshaft that's had 8 of it's 60 lbs. removed. For people that have lightened flywheels and everything else, it wouldn't make sense not to use it. :)

It's "Mitsubond", which is a factory-brand OEM grey RTV sealant. Don't ask me why, but Hondabond and Mitsubond (which are the same exact thing) are better than all the world's RTV products. The factory stuff never seems to develop leaks whereas I've had that problem with [unnamed grey RTV manufacturer]'s products.

I know I answered this yesterday... but it might not have been all the answer you needed. If you just need to hold a paper gasket in place while you install the other half of the flange the gasket is made for... you can just use multi-purpose grease. In my case, applying a thin layer of mitsubond is specified for one side of the gasket layer.

Since you've discussed removing balance shafts and how it effects oil galleries and oil flow. I know that removing them is to help prevent "some" parasitic power loss. So with that being said, do you think adding a racing balance shaft would help prolong the life of a 4G63 oiling system enough to try one? And if so, would you be willing to try one? In lets say your 2G 6 Bolt build? I've provided a link below to a racing balance shaft for a 4G63 that I just stumbled across. I was just wondering If you've tried it or know someone who has. It would be interesting to see this kit, along with oil gallery mod, head oil port mod, and a Kiggly HLA installed.Being your 6Bolt for the 2G is an experiment with the glycal treatment this would be awesome to see if it actually works to the manufacturers claims (if your removing them hasn't preventing you from trying them at all?). It shouldn't have an excuse to starve anything of oil in theory, it would be overkill. But trying to prevent your engine from grenading IMO isn't overkill at all. +BoostedCajun The racing balance shaft actually isn't a balance shaft at all. It does nothing for harmonics. The only things the racing balance shaft offer mechanically is additional linear support for the oil pump driven gear, and to maintain the same level of oil flow and pressure that you would have if you had regular balance shafts. There is the potential for adding additional clearance for a stroker crank if that were ever a concern, but it would be an unusual build. Their are situations where this part is justified, like for people who don't have the tools to knock the bearings in and out to block off the holes or who don't want to remove the block to get to the balance shaft bearings... but there are factory Mitsubishi stub shafts for the exact same oil pump because the 4g61 blocks don't have balance shafts. Why don't those 1.6L engines fail without that additional linear support? I believe there's validity in the oil pressure theory. I chose to handle my oil pressure issues differently.

OK.....can someone tell me witch are the correct bolts for the 6/7 bolt oil case?? On stm and extreme psi shows 8 bolts. Doesn't specify the sizes(stupid). Jafro gives the sizes but only list 7 of the bolts??? Shows part # for one screw to use for 7bolt motor and other part # for 6 bolt motor. I need the 8 bolts for my 7bolt block oil front case, I have my 4 bolts for the oil filter pump. There's 8 bolts. Witch ones are they? And I'm not gonna pay 10-16$ for the 8 when I can get them here locally for like 4$. Thanks

Look in the description. Count the quantities ;) I left the 7-bolt screw out. It's a short screw. I think it's a M8x16. Everything else you're looking for is in the video description. EDIT: Correction... the screw and oil pump bolts are also listed below the front case bolts.

Thanks I have the diagrams. Just couldn't seek the bolt specs. Nothing on dsmtuners, DSM talk, extreme psi,etc... You're the only one I came across who had them! Thanks a lot. Now I have to wait till Monday to go get them! =D ciao!

Hey Jafro, need your advice bro. Did a clutch/flywheel replacement on my GSR Lancer today (4G93T, 7 bolt), replaced clutch master cylinder, bled system. put it all back together starts and runs fine in neutral, but wont go into gear, just rattles off reverse and wont go into first, any ideas??

Clutch isn't fully disengaging. If an adjustment doesn't fix it, either the slave has problems or anything else that would prevent the clutch from achieving its full range of operation (pivot, fork, t-bearing, bell housing bolts, wrong step height, etc...), Basically your synchros won't let you shift because they're still being squeezed. Gotta be able to fully release the clutch to shift gears. I made a video about it at the end of the trans & clutch series. :) Trans & Clutch 8.

Yup, know pretty much all of that :P haha, but thanks for the help Gong to check the pedal pivot point on the master cylinder shaft tomorrow morning. if that doesnt work I'll see if I can make a longer shaft for the slave cylinder. Swapped my flywheel with a new freshly machined one after the last one we installed was machined extremely poorly (was bowl shaped). Fork shouldnt be a problem, never changed it/modified it. Thrust bearing was also replaced with the new clutch and PP, bell housing bolts? not sure what you mean there, but theyre all done up correctly haha

To be honest, not sure. I left it with my machinist. He's been working on cars for decades and wouldn't make a rookie mistake like forgetting to grind the step height. But I will definitely be checking with him and seeing whether he did it or not. But even if the step height is too high, then it would be permanently disengaged wouldnt it? Too low would mean always engaged right?

Go to the left just past the o-pipes. They're about half-way down the aisle past the piston return springs, right below the muffler bearings, and just before you get to the radiator insulation bezels. There's also a special going on. If you buy 3 bottles of blinker fluid, we'll give you a free pass on the butt dyno.

Though it drove less than 150 miles since its last state inspection, it tried to kill me, and it never should have passed its last inspection. I had to go back through some of the mechanicals. You'll see... Engine's stout, though...

Another great vid. Long time watcher first time commenter. That tool you used to clean the nasty coolant pipe looks just like my new Matco air sprayer. Things awesome but what were you using for a solvent and is it safe for that rubber hose?

Yes it's probably the same unit as your Matco sprayer. Made in the USA. When you look up siphon feed blow gun on teh internets, you find dozens of these marketed in different packaging, but they're all the same. Mine came from NAPA. The solvent I'm using is Mineral Spirits. Pay my DIY Parts Washer video a visit. Check the description. I made a whole video about that thing because of how awesome it is. ;)

***** hmm I probably overpaid then lol. In my experience mineral spirits tend to make rubber swell. Such as on valve cover bolt grommets and pcv grommets etc. For this reason I have forgone the parts washer for the sprayer coupled with either a good concentration of oil eater or purple power to clean these parts. Any way long story short you haven't had any degradation issues with the hose?

Nah. I mean, nothing that's any sort of deal-breaker. It might be a bit stiffer by now... but I've had it soaking for weeks at this point and I'd expect that. But even if I did have problems, it's standard aquarium hose. 8¢ a foot. :D
