You could make your own rubber balloon. Print a Baymax and dipe it in liquid rubber. This way you get an exact shape that only has to be inflated minimally with pressure. To get the printed model out of the balloon, you could use water-soluble filament.

In addition, I feel like the balloon would need an internal scaffolding made from some sort of fabric or webbing. If the fabric is pulled tight when inflating the robot, it would give additional structure and prevent overinflation as well.

I'm curious if you could 3D-print a solid version of the body, coat it in a rubber/latex/elastic coating, let it cure, then peel it off the form, creating a custom-shaped balloon. (It's actually how rubber gloves are made: You can look it up on youtube for inspiration).

The execution is one thing. The process is another, and that's what you're doing right. Robotics is about solving lots of problems chained together and when you change one thing, something else usually needs to change to compensate. Keep going champion, ive just solved a problem that has taken 8 years - just keep going. Thanks for sharing and taking the very large amount of time needed to make and edit videos. Just to let you know you can get vinyl without adhesive on the back it’s called Static Cling we use it in the print industry it comes in various colours including white we mostly use clear when printing temporary window signs for shops. Good project by the way.

Definitely need to try vinyl again for 2.0. Latex allergies are pretty common, so a medical robot would certainly avoid using balloons as the skin. Great job as a first try, though!

Okey, lets gear up the things... For the case, add something idk what is called which used in door to move. Add that one and pull push mechanism that will be okey. For baymax use thin vinyl. Inside add mechanism for move hand etc. and as you said to upgrade yeah it will good to use LED display but try projector. Because when it swells(...) in it, it will not bend. Use AI that's my suggestions... To make baymax 1st make or purchase mini sealing machine then use thin vinyl then inseart mechanism - seal it.

I bought a Baymax inflatable costume for halloween and i was wondering if using that kind thick fabric would work built the same way but on a much smaller scale with a small fan or 2 blowing air in the back end area? you should try resin printing a full Baymax shell. like injection molding would use. but instead buy the latex kits and pour in the latex and let it cure. do that a few times to create a baymax shaped balloon. the put all the internals in that.

Can’t wait til you upscale to the build to irl baymax, use an inflatable suit like those dinosaur inflatable suits but just find a baymax inflatable suit somewhere online, and build like a frame to put inside and base it off of some of Disney’s imagineers robotics designs. It would be cool to see you present this to them to inspire them to make a real life baymax!
