So you just need: -1,5 battery, -box cutter, -pair of pliers, -metal sheet cutters, -toiler cleaner with hydrochloric acid, -vise, -cordless drill -Philips bit size 2 and a Phillips head self drilling screw ( if you don't have a drill bit for some reason) -purple marker, -angle grinder with metal cutting disc and long M4 screw (if you don't have a taper for some reason), -screwdriver, -red marker, -pair of tweezers, -cotton wool, -blowing torch, -lighter, -solder wire, -toothpaste with abrasive, -buffing wheel for angle grinder, -sandpaper, -hammer, Probably the only think missing here is life insurance if you are going to actually use this hand brake lever, but i'm afraid they won't cover the damage if they find what was done to the lever ...

SERIOUSLY - Pretty damn close - the thin, sheet metal cylinders for exterior of the ("jettisoned") boosters of the Artemis Project rocket are being "friction- welded", rather than TIG, for Alum. alloy. The thin plates (~ 2mm) are "butt- joined", then 2 flat "pressure pins" of hard steel - each about 15mm (1/2 in) dia. apply pressure, from both sides, then friction - by rotating, at about 200- 300 rpm ( looks like "drill- press" speed ). The sheet metal is slowly fed, perfectly "butted", between the rotating pressure- pins.. - The result is what looks like a perfectly welded, flat sheet, behind the pins (no flux used) only circular marks, to mark the "seam". - It looks great, the pressure and rotation reach the melting pt. of the Alum. alloy - BUT - these welds have been failing occasionally - Engineers not sure why - so resulting in some serious delays... - My info is that this is not a "new" welding method - just not been used for rockets before.

Clever idea. A few suggestions on how to make it better. First, you left the bluing agent on the joint. It will contaminate the joint so get that off with acetone before brazing and you will get a much stronger joint. Brushing the Al around the crack to take off the oxide layer will also help. Second, while the steel screw trick was a clever way to tap the hole, steel should not be in direct contact with aluminum as it creates a battery of sorts and will corrode; search “galvanic corrosion”. Use an aluminum fastener if you can find one. Finally, there are aluminum brazing rods like Aluxcor that are intended for this purpose and work pretty well. Personally if I had to reuse the part I would tack it together with a tig welder, grind out a groove on both sides to ensure full penetration, tig weld it, grind and polish. A break lever is a safety item.

@@inventorK20 There are not men that are NASA professors. though the organisation may have professors who work at NASA. You are not the bright spark . This is the most mishandled metallic cluster that can be presented. Your use of zinc to enable a bond of sorts between aluminium and solder is a creative thought. But tin and lead do not have the type of strength you need in that application. So you add a threaded bit of steel. You don't teach a professor who works at NASA a single solitary iota yet! more likely a professor who works a NASA tasked with solving this problem might return with an improved shape of the lever cast in 7077 alloy or 6061? Perhaps a billet of such exotic alloy you will be perplexed by the formula, which is then milled to within a rough tolerance around 0.0001" by CNC machinery, that he writes the code for would present a stronger item with no contamination or flaw that also is made to fit much better. If you really believe a native fellow will ride a worn out scooter from the jungles of Asia unable to remain upright on it then breaks the lever off and is subsequently overwhelmed by the prospect of obtaining a new bit from Japan for his 40 year old Honda will then arise to educate an aerospace engineer he calls professor that is a man involved in realities beyond your wildest nightmares, then you my fine feathered friend have got another cluck plucking. operating a camera and editing on the computer though? The integrity of the fixed lever comes from the steel screw inside. Make it longer, much longer. Also drill larger diameter holes, because it is extremely difficult to place them 0.1mm precision to face each other. If the hole is larger you can fill it with epoxy, push a steel rod in it and align the parts snug, without gap. Also: this is not welding. Buy a new one, or just go to a shop where they use argon and really do weld.

The idea of the video is to demonstrate that you have options. In many parts of the world, it is often quite difficult to get parts. Especially if you live any distance from the nearest supply or order center, and the only vehicle that you have is the one that needs the part. It's kind of a "catch - 22" . The ingenuity here is top level (he made his own tap and uses self-tapping screws as drill bits!), but: 1- I am a bit surprised to see ten fingers, considering the cavalier use of the angle grinder! 2- No "welding" took place here. The mechanical strength is in the insert he embedded in the handle. 3- Why dissolve the battery casing in drain cleaner to make a zinc solution in either acid or base (can't tell which) to clean the brake lever before soldering?

Interestingly I believe that caustic soda also reacts with zinc although it's mentioned in error,, or is it ? I've often made up zinc chloride flux exactly from the battery casings which I always misplace cos I don't label my containers , it's a great flux for stainless steel too. It don't work as a useful flux for aluminium though. But I ain't tried the solution of zinc in caustic soda as a flux .

Only moved the costs around. Still had to buy a battery, toilet bowl cleaner, bolt and solder with the only structural part of the repair being the bolt. The solder and homemade flux was just basically filler and faring compound. Personally I just get very cheap low temperature aluminum brazing rods for these repairs which work with the same torch and result in a stronger than steel repair. Somethings are worth pursuing in real life while others are simply entertainment. Best!

NASA knows metallurgy and the correct flux to use for the best results so would not resort to a questionable and inconsistent flux made by snipping up already compromised alkaline batteries. They would have top notch welders and machinists doing these repairs to impeccable standards that most today still not able match what was done by them over 50 years ago, even with modern computer technology. Best!

While this was clever, I’m not sure I’d repair a brake lever, or at least, not by brazing. Not sure what metal you used for the threaded insert, but it needs to be from the same family as the light alloy used in the lever. Dissimilar metals react with each other, causing galvanic corrosion, so your lever will gradually weaken from the inside, where you can’t see it. Could you please explain the use of the battery? What is the chemical you used and why did you need the strips of metal from the battery? It obviously resulted in a brazing flux, of some sort, but would genuine flux not be cheaper and easier than whatever that was? Or is that something different? Thanks for the video, though. Lots of useful tricks there, for non safety related repairs or for artistic metal work.

galvanic corrosion needs an electrolyte in-between the metals i think to happen. in this case there's no electrolyte in-between(rain for example) and the electrolyte can only contact the aluminum so i don't think there will be a reaction. perhaps a chemist or experimentalist could chime in.

I started repairing brake levers just like this. Soon I was doing it as a job. It only takes about 4.5 hours for each one and I was able to charge $15 dollars for each one I repaired.

Now you have a brake lever that you can never trust to save your life. Buy a used lever for a few cents and fit it in minutes. Edit... That is about the worst dislike to like ratio I have ever seen. 21k likes, 15k dislikes.

Probably the "Return KZbin Dislike" Add-On for Mozilla. I have it, too, and appreciate it a lot, although admittedly, I don`t know how correct it works. (The current ratio for this video is 28k up, 21k down, so that looks like it is in line with 21-15). The dislikes are still there somewhere in the code, just not visible. The add-on extracts them and makes them show again. @@HildeMeijer-w7n
