Let’s not forget they did a dry spline output shaft on the puma mt82. Despite having done this previously.

Just stripped my 200 TDI and was happy to see a cross drilled gear. I always assumed that what really killed the gears was not lack of oil, but that it had the effect of a centrifuge. As in a rotational oil filter, all the muck and impurities collected to the extent that it prevented what little oil was going in, from getting out. From that point the interfaces were effectively unable to receive oil, and ran dry. As in the td5 rotational filter, it was very effective dirt trap. I never found rust as such, and certainly unlike the dry shaft fit found in the L322. Now that shaft was subject to a recall or replace, and I suspect because of class action in north Americas, you could still get those parts for free today. And the L322 arrived in 2002. Most classic range rovers and discos had no PTO teeth as the floorpan prevented fitting useful accessories. I have an early pre production chain driven box in 1.6 ratio. For 110 it was fitted to lt77. It's half Borg Warner/half land rover. A real oddball. No lubrication problems as totally different design. And yes. I happened upon one of those customer custom welded units. A disastrous repair option. But. This is Ireland. Not much would surprise the time served spannerman here!

My 300tdi Disco had this problem when I bought it about 15 yrs ago. Clunked badly. After some investigation I found that not only were there no drilled holes but the splines were short too. This meant that I could fit a drilled gear with longer splines(Latest iteration) & these splines were now in contact with the un-worn part of the shaft's splines. End of clunking.

This was a 1982 transfer box fitted to a new (at the time) R380 The transfer box had the undrilled, no oil plate fitted, and the wear in the splines transferred themselves to the R380 splines, so now the gearbox needs a new shaft!

@Reaper4367 Hi, It can be done with mainly stock part's but they are now rare and expensive, I have a similar stock pto on my 90 that has a standard rover propshaft flange as the series 3 its only rated at 30 hp so you can't really push the landy with a trailer if it gets bogged and you cannot have overrun trailer brakes. Think it was back in the 70s when company's made 6x6 landys using the pto for the 3rd axle, the pto is driven by the main gearbox and the landy axles by the transfer box so the diff had to be geared to compensate this meant low range could not be used and the military were not happy with it. They fitted stock part's, pto, propshaft, and a splined output shaft (like a tractors)on the rear cross member to the left of the trailer coupling on a 109. The initial trailer was made with the rear of a 109 with identical transfer box, axle, and tyre's so all gearing was correct both were joined with a tractor type prop. This means they could put landy and trailer in low range, plus on tarmac they could disengage pto and put trailer box in neutral to stop the props spinning, when in a straight line the props were pretty much straight and level. The issues they had was articulation if doing extreme off road driving so they developed a coupling with the driveshaft through the middle. The main issue was the trailer would jack knife if it tried to push the landy if it lost traction or when turning and the trailer was doing a smaller radius it could also push the landy on it's side. Tom Shepherd did a military crossing of the Sahara in 101s with driven trailers, if you can check him out they are the only trailer photos of them I have seen, after that trip the project was dropped.

Here's a fine question for you: My 90 has a lt77/lt230. They guy I bought it from told me that "he welded the lt77 output shaft to the lt230 input shaft" due to spline wear. Everything seems to work ok, 2 years after this, no issues or weird noises, I changed fluid yearly on the tcase and once in the gbox. However - probably at some point something will fail. What's easier to do? Get a whole LT77-LT230 combo from ebay? Or cut the output shaft from the LT77, get a rebuilt LT77 and put a new input shaft in the LT230? Oh dear! If the gear is welded to the shaft it's going to be a bugger to get to bits! You cannot get a grinder in there and the only way to cut it off is a gas torch or a plasma cutter - both of which will fill the T'case with metallic debris! In my opinion if you have access to rebuilt units, get them, but if you get them from a place like Ashcroft's, then you may lose your core charge deposit when you send your old unit back!

@@BritannicaRestorations prompt and clear, as always! So, easiest - just get a sh combination (gbox+tbox) and replace the old ones. I live in Ireland, so easy to get spares even with Brexit. I have to say, it really holds well, even if it's a botch job. Will inspect at some time, but never gave me any trouble.

H i I've got a problem on my landrover defender which is fitted with a 300tdi and an automatic gearbox zf 4hp-22 from a Discovery 1. The problem is that the reverse light is not working. Far as I remember the reverse switch is part of the xzy selector switch. This is at the assembly where the shift control cable meets the selector on left hand side of box. The switch provides an earth return or is in series...I don't remember but a wiring diagram will show. I didn't use this circuit on my conversion and control 3 large lamps at rear with switch at dash and a warning lamp. Wanted to use the lamps without having to have the vehicle in gear. An option? However this will not automatically warn other drivers you are reversing....with the big lamps and plenty of look out, I have not found this a problem.

reading other threads it seems LR started fitting the cross drilled gears around 1994, does that sound about right ? Mine is a 1997 300tdi so hopefully should be good if true

The shaft only need a little oil - some use grease when fitting the gear, but this prevents oil getting to the splines even with the holes
