Nice work. I've done similar design and modelling when doing woodwork. Helped a friend do a compound wave edge on large deck (40L x 16W) he was building. Was a lot of work and trial and error but the end result was well worth the effort. Look forward to seeing more on the T-bucket. Be safe and stay well.

You really cannot get away from getting some imperfections because you are displacing metal. If you use some very elaborate tooling you can control it much better. If you look at the inside corners on a lounge chairfor example, you will see they form a "metal gainer" so there is somewhere for the metal to go in a controlled manner. If you fill the tubing with a material that is non-compressible, you can limit the distortion, but much more force is required. The best way is to use hydroforming, because the the inside the tube is always under very high pressure, but requires a very high capacity press. When we used hydroforming in my earlier days, we had the dies that the tube was placed in, and a 4,000 ton hydualic press to hold the dies together while they were pressurized with water to make the tube conform to the shape of the tooling. That's probably a $15 million dollar set up. I really need to make a die to form thse to get a more consistent process, but that would take another week just on the tools.... Everything is a trade off 😎
