I really appreciate your disassembly and assembly videos. Very clear and informative. I'm planning on using an airhead engine in a project. Do you know which one is the lightest weight? The motor itself, not the bike.

The 1981 and later motors with Nikasil cylinders are lighter weight since the don’t use cast iron cylinder liners.

Clearly you finished with a square/flat surface but when glueing down the sand paper is there any concern that the rubber cement might create ripples or any inconsistencies in the surface? If so how did you mitigate this potential issue?

BWR, I use a thin amount of contact cement. Compared to the surface roughness of the sand paper, it does not cause a high spot in the edge of the paper that prevents getting the surface flat to +/- 0.002 inch. That's plenty flat for getting a good seal with the pan gasket. That said, getting it "dead flat", as you find on a set of machinist parallels is a whole different ball game.

Paul, at 11:16 I have tightened them in the first 2 stages: 25 then 40 INCH-Lbs. No need to show me twisting a socket wrench for a minute or two. 🙂 From there I show tightening the stainless steel bolts to the final 60 INCH-Lbs. To be clear, if you use standard steel bolts, not the stainless steel ones I used, you should torque in three stages to 72 INCH-Lbs.

Dave, Indeed, that last bit of that orange was on the valve covers and I bead blasted that off a couple days ago. The motor is beginning to look more like it did on the showroom floor. 🙂
