Hey Charles, I've been riding bikes for 40+ years and fabricating for over 30 years. I've never really mixed the two, but watching your videos has been a wealth of knowledge. Here's a tip, those scotch Brite pads are for cleaning up material, for removing material try a sanding disc, or I'll use the edge of a cut off wheel.

I always liked the blue frame Yamaha's. Smart choice on powder coating the swingarm. Powder hides a lot of imperfections, which saves you a ton of time if you were to buff/sand and vapor blast it.

Could not agree more about the powder coating versus vapor blasting. Before I got a good look at the bottom of that sucker, that was the plan. A little bummed on it, because once we start buffing, then we have to do the entire thing in order to have the vapor blasting uniform in the end. I think the OEM look is going to look bad ass too and definitely save hours on hours like you said.

I really enjoyed the tour of Deans shop. Not many if any business's like that here where i live. I have one guy that can do everything but he is busy so going to have to make a bunch of equipment for myself to do this work. Glad my CR500 project is complete and sold. Moving on to my Dual 250 builds now. Look forward to you continuing 500 build. Looks like your subs are going to surpass my soon. Awesome job you deserve it with your great content. For a bit of bolt head clearance on the lower frame cradle, I would be tempted to maybe dent the frame a bit instead of removing material, (not like you are with a buffing wheel). But there is another option also. If the material of the case is thick enough under the head of the bolt, you can use a counter bore cutting tool in a drill to remove some aluminum under the bolt head and sink the bolt in a little deeper. For the frame, I really would not want to cut it if I did not have to, (and a file would work better than the buffing wheel). But if you do, be careful not to weaken it, or even put a sharp mark on the stel, and it could be a "stress riser" and be a possible broke rail in the future. That is a pretty rigid area though. A stress riser can only concentrate the force on the nick if there are bending forces.

Blue is definitely a great choice. My dad has a Yamaha Viper sled and the blue they used on that is beautiful! I definitely dig the blue and white graphics too! I’m really thinking of doing something similar to the red and white graphics you showed me on my Honda.

You could change that clutch side bolt out to a low profile "button head" for more clearance. It will be a socket head which requires an Allen wrench though.

That’s a really great point! BRC actually did the same thing on one of the cylinder, head bolts, in order to clear the gas tank on the older Yamaha’s. Great tip, brother!

the head bearings are two different sizes, can use the correct size drift to remove one then a slightly bigger drift to remove the second one, no chisels, head, grinding welding etc. I use sockets think its 32 then 33 mm but socket brands may change outer diameters

You are removing some steel from the motor mounts clearance, and the abrasives you use are good for finishing. But use a carbide burr cutter for the steel, and you can finish it with the sand wheel. Ken below gave a couple quicker methods too, but with a rotary tool, I would use a 1/8" diameter carbide burr tool, (teeth are smaller than a milling cutter), because it will remove the material fast also, but with much more control. So much, you might not even finish it wit the flapper sand paper/scotch brite. 25 min to go. :)

Hey Charles- love the content- been a fabricator for years 3m makes a high speed sanding disc that are great for removing coatings~material and not as aggressive as a grinding wheel called roloc 3:55 this should be a beast!

I love the kind of metallic bright blue of the steel framed Yamaha yz's. the only reason i might have done black would be if I didn't wanna use blue in my final product(graphics and plastics) but I think you made the right decision

I’ve always been a big fan of that color as well. Black always looks great too. I was able to get the graphics ironed out with our boys at DECAL WORKS earlier this month so I have a killer vision coming together for this OEM style build.

I actually came up with a simple fix, which will be to mount the box in front of it, rather than behind it like stock. I can tell you watch the video where I was thinking about modifying it (thank you) but if I flip the box upside down, I’ll be able to mount it in board of the bracket without modifying anything extra. Running a clean tie around the CDI box to hold it into his rubber housing. Will keep it from ever going anywhere. Easy fix! Still looks factory.

When my pryme wheels (any kind) get dirty I go wide open on my tool and just take them to steel edges bolt threads. It cleans out all the junk in them and makes em look new again. Sure it takes a lil material away but you get more life cause it cleans out all the build up.

does the engine fastener tolerance concern you for vibration or other problems with performance? Would you weld in there and try to narrow down the hole in the frame? (I'm definitely not a restoration expert haha)

It’s a good question but literally every dirtbike I’ve ever worked on has been that way. I imagine they need a little room to flex as they are being cycled over obstacles and jumps, etc. Not positive, but also don’t believe there is any issue.

Is there room in the 500 cases to make a wr transmission fit? The factory yz250 cases only take a little grinding for it to fit.

That is a really great question and honestly, I am unsure! this weekend’s video will be tear down of the YZ 250 for inspection of components. So one of the very first upcoming videos after that will be assembly of the BRC. So hopefully we’ll get some good shots on film that give you some hints. Worst case, probably similar to what you already know about slight modifications, since it is manufactured to except the YZ 250 transmission.

Looks like an awesome build man. Only thing I’m wondering though is if you’re riding the bike hard and the frame flexes will that millimeter or so of clearance between that bottom case bolt and the frame be enough? I’d hate to see that case crack after a hard landing.

Those are designed to fit in the older KTM frames which is exactly what some of the other brands like TrailMaster and Kayo?

Sort of. The KTM version of the BRC comes in a couple different flavors for a couple different frames. The YZM 500 we have is meant to drop into the aluminum Yamaha two-stroke frame. Since I know 1999 or newer YZ 250 engines all interchange, this engine basically drops into our chassis as well. 👌

You are spot on, and that is exactly what we did. There were a couple that were close, and I stayed on the safer side with a really good looking and super dark blue.

It was designed around that frame yes, but 99 and up Yamaha 250 engines are all the same in bolt pattern

Why they would put an exhaust power valve on a 500cc cylinder is beyond me. I know for that size engine, you can get porting and pipe to be anything you want and more. The Japanese were not stupid back then, (I question that today on several issues), and they did not waste the expense on open bore exhaust power valves for good reason. It makes the kit more expensive and complicated than it needs to be. The sales could be better.

The kx500 has a power valve system and it makes the power sooo much more linear and easier to use as compared to the cr500 which has a lot of hit, porting can help lessen the hit but no matter what it's still going to be there. 86-88 kx500s had a power valve system that used two drum type power valves, one on each side of the exhaust port and then in 89 they added another one above the exhaust port which they kept until 04.

You are going overboard with the dust control, (and would not even need a mask with a cutter). You are not in a factory breathing the stuff all day, and the dust from the flapper wheel is minimal risk of anything in your garage. Put a fan lightly blowing on you if you want. You are one step away from a hazmat suit. lol Nanny state got your brain boy. :)

Inlay a graphics on swing arm in anything but oem grey. maybe paint the 2beaner through hole on up to a 13 yzf 250 swing arm to save a # of cheese and a laugh.
