For katana with more elaborate tsuba, I've had good results using layers of 2-3mm craft foam for details over a core layer of styrene for stupport.

If you don't want a texture on the foam after you use plasti- dip, just use mod Podge. It doesn't leave a texture if you use about 3-5 coats it gives a hard plastic feel and makes it look shinier so the paint job looks better. It even comes in a spray form so you don't have to hand paint it on. I used it for an Ironman suit and it worked out great. Hope this helps!

A question, if I may: Why didn't you spray a layer of filler primer on the blade rather than a coat of the clear Plasti-dip? Seeing as you had a base coat on already, the filler primer wouldn't damage the foam and could have made the finish smooth. On a related topic, have you ever tried Molotow's Liquid Chrome for your sword blades? I have used it in a couple small hard plastic projects, but haven't yet on a foam project, so I don't know how well it swill stand up to potential flexing...

Odin, I have found that plasti dip will stick to plastic that has been sprayed with primer. I used this technique on my fallen order lightsaber handle to give it some grip.

Agree 100% with you, 3d printing stuff doesn't really even feel homemade anymore, almost feels manufactured and an easy way out of things. Especially now with people just using other people's 3d printed designs, takes all the fun out of it.

The texture comes because you put the plastidip to thin. Plastidip wants thick wet coats, otherwise you will get a texture. Its not like paint where you want to go with thin layers.

For your plastidip, have you tried heating up the can in hot water first? I use Seal Prime (exact same product, plastidip isn't sold in the UK) and I put boiling water in a bucket, then put my can in there with a weight on top - it goes on so smoothly when hot :)

You can get them cheap for around 70 bucks. I am thinking about getting into foam prop making and a belt sander is one of the first things I plan on buying. I hated hand sanding in wood shop so I would rather spend the money on a sander plus the belts than do that again.
