Thanks Bill. Another very helpful video! Regarding sharpening box-cutter blades... if people don't have a dedicated sharpener, they can also use normal sandpaper. Say, 200+ grit, wet/dry paper. It doesn't have to be too high a grit... it's better that the blade has a little bit of roughness to it, to help with the sawing action on foam. Just a few strokes either side of the blade, regularly, will do the job. Doing this with XPS foam, I've been using the same box-cutter blade for over a month solid. I don't know why, since I have a box full of blades, but it's nice to reuse things. :)

for cutting circles I like to use sharpened pipes, soup cans and kitchen utensils.

Your cutaways to the actual process of making cuts is far to short. Your explanation is excellent, but long shots of your handsome mug are less instructive than long shots of you actually doing the work.

A tip for making vertical/90-degree/perpendicular cuts... get a flat block of MDF. Line the block up with the cut line, and register the blade against the block before cutting. It helps if the blade isn't too flexible for this. It can be tricky though, as I find that low-angled slicing cuts are best, rather than high-angled, jabbing cuts. And the block can get in the way.

This helps a lot! I recently finished a spartan cosplay from Halo, but the seams are pretty bad, just goes to show the usefulness of a sharp knife. I will use these tips in my next project :)

If you have the space for it, a hot wire table saw is good at making 90 degree cuts and is easy to make. With a bit of modification, it may be possible to make it so you can set the angle.

Bill, nice vid. I have for some time been looking for a source for EVA that can supply thicknesses from about 1/8 in up too 1 in in a variety of colors. Any help would be received with great appreciation.

I need to cut down through the top of 1” Green Kingspan foam. Adding small rocks to the piece but the top must remain flush. I tried exacto knife but can’t get flat bottom. The back must be intact. This 30” round will have resin art applied and will sit inside of a sunken table top. Then glass top covers the art.

360 i would recommend using a dremel and craft foam and draw out the pattern to put it on and then bevel the craft foam with the dremel. For the lever, rigid Eva or mdf

Hey, great video but I just got a problem. I tried to do this (Cutting it out then hitting it with a heatgun) and it didn't really open up the hole, infact it closed it. I tried cutting deeper, and still got the same result, tried it with both high and low settings on the heat gun and they all gave me the same result. I don't know what im doing wrong

What foam are you using because eva shrinks when you heat it (the cuts open up because the foam is shrinking).

Also note, whatever material your using if your having a hard time getting your shapes because you cant really see. Go ahead and prime exactly what you have so you can see your mistake or error for fine tuning

MrVolvobloke you need to make the foam rigid. While you could, it would probably melt onto the foam but coating it in a hardening coat would work

Where can I find Brass Tubing for cutting Holes, and how do you sharpen them? I tried a knife sharpener, but it's working about as well as i expect. That being terrible!

We get our tubing from local hardware stores and sharpen with a belt sander, but you could use a sanding block too.

heat gun is more hotter than a hair dryer...so the heat gun works better...heat guns aren't that expensive...like i got a cheap one for about 20$ at home depot

maybe try sharpening some shim stock then bend it to add angles or radi you need then just push it through.

It can! You definitely need to wear a respirator and be prepared for the heat shrink that will happen on the edges. It won't be as straight and exact as with a knife.

I don't think so. Insulation foam is a lot more delicate than EVA. The heat may just melt it.

He does focus a lot on firearms but the techniques and methods he applies in order to do so are the same techniques you can use to create melee weapons.

I recommend investing in a heat gun. I plan on it for a Winter Soldier build. It can get hotter and my brother tried using a hair dryer and it worked technically but he went through two of our hair dryers.

Mr. Cookie Monster Heat gun is best. Quicker, by far and obviously better results. It takes practice, like everything else.
