steer clear of lexan for auto applications it can shatter and with sharp edges. look into Makrolon , it is shatter resistant, and has UV protection built into it ,and is scratch resistant, and comes in clear or a tinted version .

have you ever tried to lay your cut out lexan on top of the old glass and heat gun from under side starting in the center and working out to the end then go to the other side, do not try to put the heat gun on top of lexan. this will make your lexan window strong

You can use a caliper the measuring tool can tape a blade to it the same way

If you get some heavy duty paper clips you can re bend it to your width with a pencil in it to get the black trim outline.

They sell that trim for the edge of your door at walmart in the automotive section, it would be perfect around the edge of lexan windows to look just that much more professional

Maybe put vac hose around the border to act like a lip and as a seal kinda it will protect the lexan edge and keep it quiet too

Dude hearing you say 2nd surface made my day....I'm a print nerd by trade so that was like hearing native tongue. I'm actually trying to get my job to start selling Lexan window kits because we work with Lexan /Polycarbonate all the time. Just need to get enough interest in it and enough models to make it worthwhile.

Can you not heat up the glass with a heat gun so that it forms the shape of the window? I don't see why everyone uses lexan and then rivets, just looks bad compared to just shaping the window and then gluing / siliconing the window on.

Hey why not heat the lexan and let it bend to conform to the same shape as the window and then cut it because doing it your way is going to come up being to short! Flat stuff can't bend to the same size as that curve..

It wasn't a flat surface he took the original measurement from, it was transfer tape applied to the curved window, so end to end, top to bottom, it's identical to the factory piece.
