Thanks for the answer @boatworkstoday ! I had an other question if I may. I have a fiber glass Baltic 51 and I need to prepare my rudder that has osmosis. I was going to follow your steps. 1-Would that be appropriate for a 51 feet sailboat rudder? Or would you do something different? 2-My marine supplier told me that with a 2lb density polyurethane foam it would be enough as it's the fiber glass that will make the strength of the rudder. Would you agree? Never done that before so I'm kind of lost haha Thank you again !

Not a boat builder but work with composites. Barring better advice, if I was you I would just seek to match or slightly exceed whatever was used originally (unless it's obviously deficient). Once you cut the rudder open you can estimate the foam density using the old displacement trick (weigh it, then use a cup with water to get volume). Going heavier wouldn't hurt but cost also goes up with weight. If you have concerns that the original design isn't up to snuff for whatever reason, it's better to work out what needs to be done after you have it cut open and foam removed, since that should tell you what went wrong originally - reinforcement missing? Broken loose? Water ingress? Something else? Once you know the details of how it was originally built and have an idea what should (or could) be improved, head to one of the many excellent composite or boat building forums and post all the details there. The less assumptions people have to make interpreting your question, the better your answer will be 😊

When your using two part epoxies that come out of a tube like that give it a test pump to make sure both parts are coming out correctly. The first pump often comes out in a 1 to 1/4th ratio instead of a 1 to 1. Don't mix your test pump into the main mix area.

Can I use EZ-Fair to repair a crack ( which I sanded out to the foam) and fill holes I drilled in my rudder Something hit the rudder which caused a 4 inch crack and minor water penetration. I drilled holes to ensure any water would drain. Thank you in advance for your advice.

You could apply a guide coat before sanding. I use blue gelcoat pigments mixed with acetone. Dries instantly and you wouldn't miss any low spot. Also I find that gelcoat sticks good enough to epoxy sanded with 60 or 80 grit. Of course it doesn't make any chemical bond with epoxy, but it wouldn't with cured polyester neither. It's secondary bond in both cases.

Good tip on the guide coat. I used a lead pencil and scribbled all over as my guide. Unfortunately that part had to be edited out, but will include the info on my website when I post it :-) As far as the poly to epoxy bond that's something I'm going to be testing next month! I've done it on small areas but was always hesitant for large as I didn't want to deal with W/c issues..

Would it be worth trying the car fixers trick of very lightly spray painting (barely a mist, usually) a contrasting colour over the faired surface which will clearly highlight the low spots when you sand it?

Unrelated question. I've been doing custom yacht work and restoration for 10+ yrs...I have asked 100 experienced guys and no one is really sure. What causes porosity in gel coat? You know, when you sand into it and find micro bubbles in it? especially in flag blue..ill be working on a simple hull patch and I end up having to spray the hell out of it. Thanks for any insight you have.

Gel is just porous when you sand it heavily. It could be created as it gasses off during cure or what's called solvent pop (styrene gassing off as it cures). guessing it's a combination of the two. If you're going to be painting it's best to skim the gel with Awlfair putty prior to primer. Guessing you're referring to paint as flag blue is a very popular paint color? :-)

Seems you asked the wrong 100 guys ;-) Have a look to those who know how to do it. For example those who builds gliders with a glide ratio up to 60. The gel is after de-moulding wet sanded and polished. And be sure there is no pinhole or porous gel. But they apply it by spraying. And not with a brush or roller. If you want to reduce air in your resin (for laminating or as gelcoat) you can put your mixed resin under a vac-bell jar. You can see what amount of air you steered in the resin... Another thought to the stronger foam: if you change the density to 4 times harder keep in mind the load on the mounting in the hull is increasing too. Maybe you have now a really hard rudder but next year planate of stress-cracks around your mechanical connection of the rudder. The rudder now can't absorb the forces as before! So not every time harder is better - you have to know the thoughts of the constructors. And if the "soft" rudder worked fine for years I can't see a reason to change a proven concept... As wrote, my thoughts and I really don't want to discredit your work and surely not the time you spend in making this videos to help. Thanks for that!

Andy, you can lay polyester over epoxy. But you need to know exactly what you're doing. I guess you just left that out so your viewers don't get into trouble. :) Unfortunately Pettit products are not available in my market, I do miss a filler that is sandable in the same day.

You know if you use one of those 4 foot metal yard stick as a spreader/trowel and keep the ends of it on the original edges of the rudder you won't have as many low or high spots. Spread it thick with the sheet rock trowel first then go over it gently with the straight edge.
