Cool, but why you dont use bending wood? becouse with foam you must a lot of fill! but very cool =) how you attached you on your bike? with wood? Shead?

There will also be a bottom to this body. I like the velomobile body concept, but since my trike will be inside, there needs to be 2 halves. Yes, the next step is drywall mud. It will act as a barrier for the fiberglass resin to protect the foam and also be a good glazing puddy for crisp lines and shape. These materials are affordable and easy for me to build with. Remember, this is the buck for the mold to make a finished body.

The bottom half of the body will connect to the recumbent trike framing, and the top half will be supported by the bottom half

Have you considered a wire knife for your shaping? It's more precise and probably faster 😊

Sounds interesting, this whole process is somewhat new to me. I still have many steps to do, like cover it in drywall mud. That will give me sharp lines and a barrier so the fiberglass resin won't eat the foam. This is the buck for the mold to produce final body.

@Brian3680 All that's used is tightly wrapped saran wrap and a release agent after rasping and then sanding the foam into a smooth shape. I have seen the mold making process, and that's how the professional does it.

Do you know what kind of fiberglass resin is used 🤔 I'm familiar with the automotive kind. I've heard the kind they use on boats, won't eat the foam ?

@Brian3680 just about anything will eat it, that's why they wrap it 1st. If your shape is a gentle curve, you can use thin plastic and tape the joints. The saran wrap is for fine details as it is easier to create tight detail. The resin is applied to the fiberglass on the bench or table and lain on the mold in a single layer 1st. Then, you can build it up for strength after you've established your initial shape. I've also seen shrink wrap used around smaller detail. Have you considered carbon fiber? I know that it's more expensive than fiberglass, but it has become cheaper these days, and the weight savings are substantial. The hardest part is creating a vacuum bag for the curing process. All I've seen done is to roll up the edges of the plastic and then put spring clamps to hold it in place while you use a shop vac to create equalized pressure on the carbon fiber. When trying to save weight on bicycles, I've seen them do extreme things to reduce ounces.

After I make a few fiberglass bodies for fitment and usability, I plan to make a couple of bodies out of carbon fiber. This project is taking longer than I had expected, also put on hold for a year due to my bladder cancer and tumor removal from the bladder. I was recently given the good news that cancer is gone. I still receive maintenance chemo injections. I fell in love with the velomobile, but due to the difficulty of actually finding one in my price range, and I'm 6' 6", so odds are... I won't fit. I'm building this body to solve that problem. It's winter here, usually 8 months. I'm really looking for a full body for my trike, I have a 750w 48v bafang mid drive electric assist, and I can install it if it's heavy.

🤔 I wish I was closer to a city, to dumpster dive for free Styrofoam. I'm curious how much heavier a diy foam & fiberglass body is compared to a factory made carbon fiber one. $10,000 is just WAY too much.....If one was planning to go electric pedal assist. Then an extra 25 lbs isn't a big deal if it's still aerodynamic. I seen a type of flexible foam board boat builders use. There's a youtuber in Asia who builds awesome boats with it & mostly discarded materials. I'm thinking some temporary support wire or common wood "buck" frame. Then curved pieces of foam boad glued into place & fiberglassed over might also work. Once you make a buck frame template. Then the 2nd build would be much easier. It'd be great if you could make good money building & selling diy fiberglass ones that were only a few lbs heavier.....Looks like it's gonna have to be a used riding lawnmower with diy cold weather enclosure for me for now.

This is the "buck" , the finished body will be fiberglass. I plan on selling the bodies for all trikes eventually.
