Wow, you are a very skilled designer. I was blown away by the design work. What software do you use to run your simulation? Also, is there a reason why you seem to steer clear from ABS? I’ve used it on my rockets and it seems to work great, especially for the engine mount. I don’t have to deal with any warping issues, and I save a lot of the weight I would have from using other plastics. I’m sure you know this already, but I’m really curious of your reasoning.

Thank you! I didn’t used to have an enclosed 3D printer so I had steered clear of ABS, but still haven’t tried it now that I am more confident of warp-free printing. It’s probably better than PETG for some of these parts, so I may give it a shot in the future. CF-PC is working great for me for structures that need rigidity, but I’ll give ABS a shot sometime.

I dont think the braces were the problem since the break accoured more in the middle of one side. My theory of what happend is that due to the rockets pitch while deployment of the parachute there was an uneven load put on the petg wich caused it to rip appart the layer bonds. The reason why i think it was due to an uneven load is that one half has more petg removed then the other. Another reason that could also work with my theory is that due to material exhaustion cracks have formed that then caused the failing of the bonds in the filament. What i could suggest as long as it works for the space that you have is to add a smoothing overhang wich basically looks like one half of a Arch Bridge wich could help in distribuing the loads on the part and may reduce material exhaustion, of course you cant get rid of material exhaustion but it may increase the "life time" of the part. My source is none and is just a suggestion that may or maynot work. Im sorry for my bad english since its not my first Language. Also i love the work you do.

Nice. I do not rocketry, but a close thing with roll control. It flies at 10m/s, but I must use 200cm2 roll control surfaces. I use dirt cheap mg90s clones and was wondering if an expensive servo would eliminate the backlash. Apparently, they do not. But .... I am not sure what is your servo -> fin angle ratio? Fins require 40 deg max amplitude, or even less due to aerodynamics. After 15-20deg turn in one direction from zero point the roll moment starts to decline. So you probably can do 1 deg servo -> 0.1deg fin ratio. This should? remove the backlash. Or there is something else that makes it not possible?

Thanks for the comment! There’s a couple of sources of that backlash, and increasing the linkage ratio would definitely help with some. It would also help for me to scale the entire assembly up (both horns get doubled in size for example), that should cut some of backlash from the linkages by a sizable amount. Unfortunately I’ve got some strict volume limits, so the whole assembly has to be below a certain size. I managed to cut down on backlash on a smaller control assembly I made with overall tighter production tolerances and more careful post-processing, I’ll try and show that one off next video :)

Once again great project but it appears you do not have enough experience flying more basic mid to high power model rockets. Building techniques, engine choices, weak points etc. PETG has its place but not for anything structural the way you are using it. You need high thrust motors with sorter burn times to get the rocket moving the direction you want and keep it there so it does not arc over into the wind and damage your recovery system.
