I still think where you seamed it in on the front door is a weak point. It may be more work but don’t you think it would have been better than a seam that can fall during high water and or high snow drifts??

Where and how do you measure? Is the place where you cut the sheet exactly the measurement point or do you cut it a little further back?

If that's the case then there should never be any rust anywhere period...these hollow cavities draw moisture..nothing you do about it.Here in the rust belt all vehicles 2 years old and older that have been winter driven regularly have holes in them somewhere..Cab corners and bedsides are always the first to go.
