I encountered a strange problem. It was an exr of 90m size. Then I imported it into nuke to delete some unused channels and then re-exported the multi-channel exr. I found that the exr was more than doubled and became 160m. What caused this problem? I am very confused.

Need to check what export settings you have used in nuke after deleting unused layers

ahh... so in practice would there ever be a case where it makes sense not to merge the aovs?

It's all up to you, if you don't want to merge, don't it. It's not mandatory. Splitting Aov's will give you better control to make your art work better
