2001 Dodge Grand Caravan 3.3 with a #5 injector control wire shorted to ground.
This is a common issue on the Caravan and Town and Country models. The wire harness right above the exhaust crossover pipe will melt together and cause multiple problems. MAP sensor codes, injector codes, TPS and IAT codes etc. This problem can also damage the computer ground circuit as well as any other sensors on the 5v reference circuit. (Injector control voltage will spike into the sensor ground circuit of the computer).
Symptoms:
- P0205 trouble code (Injector 5 control circuit fires improperly)
- hard staring (long crank time)
- start/stall
- excessive fuel consumption
- poor gas mileage
- white smoke from tailpipe
- fuel odor
- low power
- misfire
Fix:
- repair melted computer harness connector near exhaust manifold crossover pipe (common problem)
Testing methods shown:
- how to test a fuel injector
- how to test for a short to ground on a fuel injector
- how to test for injector control

I went to school for this too and went for 5 years and yeah it’s funny when you tell them that they as in people hound you to help them only to tell you I don’t think that’s it and you do what they want doesn’t fix the car and you shoe them the problem and are just like oh….. oh what??? You wasted my time and effort and I was right and you weren’t, get the hell of my property and don’t call me again for your car problems. And or you have the ones like you are saying that know nothing and tell you if you spent years learning it that anybody can do it but not do it themselves like ok… do it then 😂😂 some logic on peoples on mechanics is ass backwards. But yeah there are some that are truly bad and crooked that’s true but some aren’t tho. I’m here trying to really see if a car I’m working on if it’s pcm really went bad on an injector because I refuse to believe that…. Even tho I have the wire intact and the injector actually does work but no signal…. I still refuse…

Hi Scanner Danner , I'm new to your channel . I watched this video because I have a 2002 pt cruiser with a p0304 and a p0204 code . I tried swapping injectors and I cleaned the spark plug for cylinder #4 . Cleared the code and the p0204 came back but not the misfire code . After watching your video I tried the procedures you used and it worked great . I found 4 wires in the main harness going to the PCM that were bare . Two of which looked like someone had stripped the wire off of them . But the wire from injector #4 looked worn from rubbing together in the harness which had a lot of oil residue in it . This section runs over the top of the Transmission housing right where it mates to the Engine , so it probably gets a lot of heat . So I said all of that to say thank you for your instructional videos . Car is running like it should now . Thanks again . I Will be watching .

The replacement harness is part number 4868408AC and is slightly less than $200.00. (WIRING FUEL RAIL) There is also repair kit for this item for less than 35.00 part number 5017114AA with the connector that goes behind the PS reservoir and either crimps or can be soldered into the harness.

Mr. Danner, you have some lucky students receiving this level of instruction. Your videos prompted me to get a scope for the 10% of the issues I can't figure out with other methods (I cheaped out and got a Pico 2205A, can't justify the cost of their cool automotive versions, but the 2205A works great with attenuators). My car is working fine now, so I am gathering all sorts of wave forms now to save in my "good" library. I have learned that my injector voltage wave forms looks way different than what I normally see in your videos, but I think that is a function of my car being GDI. Either way, it is interesting when I get similar results to what I see in your videos or when I do come across differences. As we used to say at the dealership, "Fix It Right the First Time". By the way, you need to make some sort of "Zener Dump" t-shirt to sell on your website in addition to your book.

Hi Scanner Danner, I have a 98 infiniti q45 4.1 V-8 Had issues with two injectors and two coils at different time over a months period that were causing misfires. Changed them out and that fixed the problem. Driving home one day i notice a incredible amount white of smoke coming out of the exhaust and felt a misfire. My sons friend suppose to be a mechanic, so we purchase 8 new coils and 8 rebuilt injectors online which were installed along with new spark plugs and map sensor. Problem with white smoke still the same. Happen to check the oil dip stick and found it to be over fill with a strong gas smell and 2 .5 gallons of mixed oil and gas when i changed the oil plus almost 8oz. of gas at the air filter canister . Changed the oil and filter, wiped out the gas at air filter area, started back up to trouble shoot but could not run for long ,afraid neighbors might call the fire department because of the smoke. Try a couple more times two weeks later and the same thing 3 gallons of mix oil and gas and constant flooding of gas at the air filter canister. Thought maybe the fuel regulator vacuum hose might be sucking gas back into the intake?. Removed hose and it look dry to me. Just cranking the engine floods out the air filter canister. Whats next. Thanks Joe

I also had this same exact problem on my 01' grand caravan 3.3 a couple summers ago. Wife left for 5 mins, came back and said the car was smoking a bit, she parked it in the driveway and I could see the smoke trail from where she came all the way down the street! Pulled a code, and it said "injector 5 open/grounded circuit." It was a Sunday, and I needed to get it back up and going. when I found that harness melted, I knew I would be sitting down for the next hour or two replacing about 12" of harness. It wasn't fun. Rerouted the repaired harness and it's still holding up 2 years later. Very very common on these, the harness literally sits on the exhaust heat shield.

I mean put the test light to power and then check the computer to see if it was trying to control the ground. It would really suck to do the job of replacing the wire, getting everything done, then having to go back and tell the customer the computer was also fried, or worse yet, shorted out the new wiring. Again thanks for all your great info!

Appreciate the great video. My wife drives the exact same car. It started running rough and was giving a P0204 code. I found your video and started looking into the problem. I found the injector wiring harness fried almost exactly like in the video. I pulled the harness off, separated the wires and band-aided it with electrical tape. I checked continuity on the harness to make sure no wires were touching. I re-installed harness and switched injector #4 with the one next to it. Fired up the car and was still getting P0204 code. I then pulled the pin on the connector to the PCM for the #4 injector, plugged it back in to the PCM, fired up the engine and got 13 volts to ground on my multimeter. I then swapped the leads and read from battery + to the control wire pin and got 0. If I was understanding everything correctly on the video this would mean the Injector driver in the PCM is faulty? Is there anything else I should check prior to condemning the PCM? Thanks again!

I did the test like you stated and when engine was running there was no ground in the wire side and light would go out. When I back probed the opening where I removed the wire for the injector there was 0 volts coming from that driver and vehicle voltage from the other injectors.

2006 Ford Ranger , 2.3 engine. With key off engine off, # 4 cylinder filling with fuel and emtying entire fuel tank. Pulled codes, P0232. Started diagnosis by pulling wiring schematics and readinf description and operation and code description. I attacked inertia switch. Found someone pulled inertia switch and twisted wires together and the skinned green wire with yellow stripe, they ran jumper wire . I bought new inertia switch and connector from Ford. installed and it fixed P0232 code. Pulled codes after running engine and got code for O-2 sensor. Noticed very oily around o2 sensor. Pulled and replaced sensor vert oily and fouled. Replacing o2 sensor fixede that code. Still have #4 cylinder filling with fuel. When start same smoke seen in this scanner Danner you tube. This mor5ningt day after Christmas I will drive back to my friends shop. and use this KZbin. Hopefully today I solve the saga. Thank you Scanner Danner. Nice video. I have an Infiniti V8 I have being battling with since last week. Engine was misfiring, with gasoline smell in the cabin, and exhaust pipe. Although the smoke was not white here, but black. I have replaced all ignition coils, it works awhile, but no progress. I have gotten the electrical wiring diagram of the car which I'm following holistically. I have done the following: 1. Voltage tests on the fuel injector power red wire harnesses to the injectors. I have battery voltage( this happens only with the injector connectors unplugged from the injectors. But immediately all injector connectors were connected, I realised that all the ground wires on the injectors were also having battery power, which is not supposed to be so. I suspect there's a short to power or ground somewhere on the Injector circuits. Even with the ECU unplugged, and ignition turned ON, both positive and ground wires on the injectors were showing battery voltages. But immediately I disconnect all injector connectors from the injectors, everything returns to normalcy. I suspect there's some kind of short to power or so on the chassis? Could you helped pls?

@ScannerDanner Ok just rechecked diagram. The ASD powers the Ignition coil, Alternator field, Injectors and Uptream and Downstream O2 heaters. All of these circuit are ground side controlled by the computer EXCEPT the downstream O2 heater. It has a direct ground to the block. So if you want to do the injector control wire test like I did in the video with the engine not running (no power on ASD circuit) you would have to unplug the downstream O2 sensor to eliminate the back feed. make sense?

@frosty9595 your not bothering me at all! You are forgetting that this ASD relay powers multiple circuits in parallel. It is not just for the injectors, this is where the backfeed will come from. It will travel through the O2 heater directly to ground or through the fuel pump or Alternator field winding....I need to double check the diagram to answer for sure

I'm getting a p0201 (injector control open or shorted to number 1) - stated with sudden onset rough running but no codes. I had a leaky fuel rail so I pulled the plenum and replaced the fuel rail and did the plugs and wires. Plugs were real bad so I thought I had it. Replaced the injector o rings and the plenum seals too. Reassembled- running rough still and now throwing p0201. Tested and found continuity to ground at the injector connector. Disconnected upper PCM connector, still have continuity to ground. Tested at cavity 13 in PCM connector, with injector unplugged, continuity to ground there too (expected - just the other end of the wire, after all). Inspected the injector harness, really bad melted. Repaired by carefully separating each intact conductor and taping. No shorts now in this harness. Reassembled to vehicle and road test, still rough running. Still showing continuity to ground at injector and at PCM #13. Disconnected injector harness. No longer showing continuity to ground at injector connector. Still showing continuity to ground at cavity 13 on the PCM connector. Showing continuity to ground on two blades (unknown numbers, can't find a diagram) in the engine harness side of the injector harness connector. One blade is in the corner of the connector, the other showing ground continuity is up and over one space. I disconnected the coil pack supply connector and the water temperature sensor connector, cut the zip tie securing the harness and fished it out under the cross over pipe and brought the whole end of that branch of the harness up between the crossover pipe and the battery for easier access. I stripped the tape and other shielding from the harness down almost all the way to the main branch of the harness on the transaxle bell housing and found no evidence of melted, worn or wires otherwise shorted together or to the engine/chassis in this span. I gave all the bundles significant tugs and wiggles and noted no change in continuity to ground. So, to recap, getting continuity to ground, PCM plug is disconnected, two blades (corner and one up and over) in the injector/map harness connector on the engine harness side, and of course from the PCM connector cavity 13 to ground. Would I be correct in assuming that there must be a short in the engine harness where it runs over the top of the bell housing? The loom there appears to be intact and shows no outward signs of internal melting. Does the injector driver wires take the shortest possible path when in the main harness? That is, do the wires just go directly down to the bell housing, them come back up at the branch without going down toward the starter and oil pressure sensor? Also. This may be of help: this car has a leaky oil pressure sending unit and it has soaked up through the harness and is coming out in the PCM connector a little. I have heard of this happening. Could engine oil contribute to insulation failure in a harness and cause a short circuit? Also, this vehicle has an ATF leak which currently soaks the lower portion of the harness below the PCM. This looks to be below the place where the injector/map/coolant temp/coil branch departs, but fluid can migrate also.

Ended up being damaged PCM. Injector driver circuit burned out due to shorted harness. I opened the PCM up, discovered an area of darkened/smoke infiltrated potting gel near the external connector, I cleared the potting gel from this area and discovered one transistor in a cluster of six (presumably output transistors for the injector drive) was badly burned, split open and causing charring/discoloration of the nearby gel. Replaced the PCM with a salvage unit, normal engine operation resumes. I plan on trying to repair the PCM if I can get the board out of the casing. The potting gel is a real pain in the ass though so I doubt I'll invest much effort into it. The salvage replacement cost me $45.

This could be a problem I have with a 92 model efi302 in a f150. It has set for 15 years because no local mechanics could diagnose the problem with it. Rough idle, running very rich, and the last time I drove it , it went through 16 gallons of gas in 75 miles! We have been considering a bad brake booster, and you can hear the brake booster sucking air, but further research has showed that the diaphragm in the brake booster will go bad if to much gas is sucked back through the vacuum lines if the vehicle is running rich. I intend to get it back on the road and running as a work truck, so hopefully this will give me something new to look at!

You will not find this exact problem on your Caddy (a completely melted and destroyed harness). It is going to look more like this video at the time stamp shown kzbin.info/www/bejne/q6rRlImwlK10qqMm45s This one is a shorted reference circuit, not an injector control wire but it is the same concept for finding the harness issue.
@ScannerDanner
@ScannerDanner 13 жыл бұрын
@frosty9595 Two things, first you are correct in that if the injector has a 12v feed and you touched a test light (connected to B+) on the control wire that it should not light. If it did (as in the video) then you have a shorted control wire. Second, Chryslers do NOT have power to the injectors with the key on. The ASD relay controls power to them and operates off of the same driver in the PCM as the fuel pump relay. So there MUST be an RPM signal for power to the injectors.

@foxholewilly Because it was the ground side of the injector that was shorted. So this just kept the injector on all the time. No increase in current flow from that. If the power side shorted to ground then it would have blown a fuse.

Hi I have a 2007 Liberty 3.7L V6, 117,000 miles. Owned it since 67,000 miles. It operated perfectly for the first 30,000 miles and then it started getting a #1 Cyl misfire code P0301. It also seldomly gets a #1 cyl fuel injector circuit open P0201. It must be a very mild fault as the misfire freeze frame data shows it always happens at less than 350 rpm and when cleared it comes back immediately at next startup, cold or hot. So it seems to only happen once on startup as its moving up to regular idle speed. The miss isnt noticeable when driving or idling. Its getting 15.5 mpg fuel mileage. Doesnt burn oil. Doesnt smoke. Has great power. I've changed plugs and coils but no difference. Cleaned air intake, air filter, and ran cleaner through system. I've cleaned and inspected the injector plug and all wires but no difference. Dry / wet compression test of #1, 3 and 5 cylinders all read good: 160 / 175 psi. I'm wondering if there's a mild wire defect for that injector, or just a flakey connection somewhere. Has anyone tried to use a new set of compatible gauge wires and run them to a place closer to the injector control? I can't see where the wires go though. I'm not sure if I should just live with this, or troubleshoot it more. I don’t care about the engine light as we don't have emission requirements. Now that I know the compression is good, I'm not so worried about it. Any suggestions of what to do next? Thanks!

It would help to know your fuel trim numbers (block learn and integrator for your car). This would tell us if it is a rich or lean condition that you are dealing with.

Surprise, surprise. Another Caravan electrical problem. I completely tested the entire wire harness on an 04' Caravan with the NGC system. Fixed all the weakspots. One being the harness near the side exhaust manifold (which wears from heat), this also runs to the MAP, temp sensor, and ign coil. The other weak point is (on 2004+) near the PCM under drivers fender where the harness enters near the transmission range sensor. This can cause all sorts of goofy issues.

@ScannerDanner So with just the key on, there will be no 12v available to the injectors. This is why you could get an inaccurate result with the test light. It will back feed through the un-powered injector and find a path to ground through another circuit that is in parallel to the injectors. Resistance through this path will determine brightness of the test light bulb. Also it would depend on the test light you are using. Hope that makes sense.

The worst case scenario for any shop is to get a car with a problem, that a bunch of parts have been replaced on. Especially in today's market that is flooded with bad new parts, right out of the box. I'm sorry you had that experience, but now that you found me, make sure you're doing the testing first before replacing parts! Otherwise you absolutely will be creating problems.

@davymatheny So you have either an injector problem or a torn injector o-ring (although this usually causes large drops of fuel within the spray pattern). If it is the injector, I don't think cleaning it will help. I have never cleaned an injector for spraying too much fuel. Replace it

@juanstrongman Do you mean your are still getting gas in the oil? Or there was gas in the oil? The stuck open injector would certainly have caused that. Something else to consider if you are still running rich is the MAP sensor may have been damaged from the injector voltage spikes back-feeding into it. Check MAP volts. KOEO should be around 4.5 VDC (depending on altitude where u live) and at idle should be around 1 to 1.5 VDC

Hi ScannerDanner, love your videos. I had one of these in our shop a few months back with the same problem with the harness melted. I fixed the harness but the injector was still not firing correctly with the new harness. It was firing, but not completely. The driver in the PCM was grounding the injector enough to light a noid light but the ground was not good enough to handle the electrical load of the injector. I am now using the lab scope more at work but I often wonder what that would of looked like on the scope. Would that bad ground in the PCM show up even before the harness was fixed? Could I have seen it and known that the shorted harness had taken the driver out?

I have a 2003 T&C 3.8L with the exact problem. From what I can tell either '04 or '05 the changed the location of the gang plug to the left side of the engine near the air filter hence no heat to melt the wiring insulation. I have a NEW wiring harness for the 2003 I am going to install a heat shield on the harness for protection. Getting these 'cursed 10 pin gang plugs apart is a nightmare.

Hello Paul. From what I understand, current follows the path of least resistance. If you had an amp clamp on the control wire at the computer, would you still see amperage? My thinking is that you will measure current before the short not after the short. Thank you for continuing to help us.

Yes an amperage measurement can also be used as a guide and in this case it would have been zero amps measured at the ECM

Ahmed El-Gazzar it can feed back thru the inj and potentially thru other components on same fuse and feed circuit. If there is a potential grnd somewhere it will find it, unless the inj circuit is completely isolated. Need to study wiring diagram to kno this. I think what Paul is saying is that if start the engine and therefore have a live 12v feed thru inj circuit you eliminate the risk of a misleading backfeed. If u wanted to use this method (ie engine off) and be more certain u cld see if u got the same result on a known good inj as with suspect inj ... if light is on for both it wld be and inconclusive test and u wld have to try KOER.

at 5:53 you said the computer is able to recognize a fault because it has an output state monitor that watches the voltage level. When the injector is on, the voltage should be low. When the injector is off the voltage should be high. So, I would think a solely mechanical problem with the injector, such as stuck close of stuck open, would not generate a P0200 code. Is this true? I was just gonna change the injector and hope for the best but it seems this code is more indicative of wiring troubles or PCM trouble than a bad injector. I've been getting the P0201 code intermittently for the past several days. It only comes on when I first start the engine. When I start-up cold, the check engine light (CEL) doesn't come on and the engine runs fine. I'll drive to my destination without any issues. But when I return to the car and start-up fully warmed-up, the CEL comes on and the engine runs rough (obvious misfire) and will continue to run rough until I get home. Sometimes I just get the P0201 code and other times I get both the P0201 and the P0301 code. When I get home, I use the scan tool to clear the codes from memory, so I can see what happens at next start-up. I've never had a situation where the CEL came on while I was driving. I find that strange. I would think a loose wire or bad connection would more likely come loose when the engine is running and vibrating. Thus, I was thinking that these symptoms more likely point to a bad PCM. But, I don't know how to verify that. Any thoughts? Update: I swapped the No. 1 and No. 3 cylinder fuel injectors. Afterwards I started getting codes for the No. 3 cylinder. So, apparently I have a bad fuel injector.
