A short piece of exhaust wrap where the pipe and frame come close will make all the difference, also there are some remarkable foil like heat shielding materials available. Cheers from the colonies

Slot your brackets, install bolt and spacers before you set the engine in place, with both brackets slotted, no need to remove the bolt.

I did wonder if the exhaust header would foul the frame. Engineering problems as you go, no fuss, no blame, just laugh and sort it, like a proper engineer would. Awesome series of vids Craig, maybe you should do more of these sort of off the wall projects, a lot more.

As there is access from the bottom of the frame, put a piece of solid bar in to reinforce the frame.

Craig, This a project I'm following closely as I have a TS250 that I need to do some welding to - not been brave enough to take it on yet but learning from you every day!!! I may still beg your help but I think you're are just inspirational! Also, where's Muttley - his picture has moved away from the back of the RM250. I always check the shed to see where he has gone to but can't see him at the moment!

I'm only 5 minutes in and look at your deliberation about the rear engine mount. I would put in a couple of V coils at each side for more holding power for the two bolts. Tapping in the soft alum for something so stressed as an engine mount won't cut it without reinforcing the bolt holes. But prbly I'm too late with my suggestion.

you could ceramic coat that upper part of the down pipe down to the expansion chamber, OR the entire pipe that way no heat is transferred to the frame and you won't ever get that popular calf or leg burn.. OUCH!!! ceramic coating is the way to go specially mid pipes on sportbikes . . .

Lovin the project, but really unsure about the structural integrity of the scallop that was taken out of the down tube, stresses and forces going through that downtube could fatigue that area due to shape and excess heat generated by exhaust in that spot....the scallop would just fold in, at the very least deform... just a thought.

I might see about angling the exhaust bracket leave the frame alone... 2 smokers don't care long as it's not the other direction, up and down . . long as that constant back feathering up top is still good . . nice work either way . . .
