The off-road mid-size pick-up truck market has been dominated for years by the Tacoma with its TRD off-Road editions but every once in a while GM releases a ZR2 to set a new bar. American Expedition Vehicles and GM performance division teamed up to take the latest iterations of Colorado and Canyon to the next level with AEV specific up-fitted models. Full of options to customize, individualize and build upon a heritage of solid off-the-shelf off-road capability, these trucks were built to maximize expedition and overland capabilities.
While I no longer own the ZR2 Bison, I got a good chance to see it capabilities and spent quite a bit of time upgrading and updating the project along with discovering new things everyday.

I'm just glad I have the time to share some of the stuff I do, primarily in hopes people can use it to better define their path on their own vehicles development. I may not always take the path most travelled, but what fun is that. This truck was a blast while I had it and and can't wait to see where Chris takes his ... you guys are a blast to watch.

I plan on getting a 2023 zr2 soon, so I was just looking at builds for now. This is the best most thorough and well explained one I've seen.

Thank you. The new platform truck is an entirely new animal but the thought process of the build would be the same if I started with the new truck. The 2024 ZR2 Bison will be a great offering but the 2023 ZR2 will be a great starting point.

Dude your videos are amazing. You give a ton of info and you're always willing to answer questions. I wish you stuck with the truck longer so I could get more sweet videos, but I'm happy for what we got. Also I have those Goose Gear rear seat deletes from your old truck so I'll always have a part of the project with me.

Thanks for all the great videos, they've helped me out a lot. Did you ever weigh the ZR2 in the final setup with all the gear to hit the trail? Mine is a diesel,4" lift, 35" tires and I'm over the GVWR.

Thanks for the “exhaustive” overview. 😉 I’m working through my build of my Bison. Would you stand behind the add a leaf or would you reconsider maybe the OME heavy duty springs (@30% more). I also have the Timbren bumps (they’ve been great considering I’m overloaded) but am considering the flip kit since I’m having to dig into my springs). Sorry for the rambling-thoughts appreciated. Thx!

The truck performed well with all the gear and still does today with its new owner and the same AAL parts I installed. I did originally want a complete spring pack from Deaver, but due to supply chain issues and timing ended up with the AAL. I would definitely consider going full leaf pack with more aggressive driving with heavier loads / trailering, but I was pleasantly surprised with the AAL and Timbren Active Bump Stops. Did you see my video on the Timbren Flip Kit Active bumps? kzbin.info/www/bejne/eJSznWmgqaqEpsk They 100% work great, but with the factory shock positions, they offer little benefit over the basic replacements for the extra cost. Also, with a ZR2 spring and AAL ,the flip kit requires longer U bolts for proper installation, which I mention in that video. So are you selling it? You keep talking about it in the past tense but then you did mention some future plans for it as well. Loved listening to this and your thinking regarding the different stages you are at. I am at a bit of a cross roads with mine. I know I eventually want to go to 35s but regearing, wheels, tires, and highmarks is a lot pricier than just the AEV trim kit and 33s. To echo some of the others, thank you very much for your detailed install videos. It makes me want to attempt the installs myself.

Sold it over a year ago. When i talk about the project especially at this length sometimes i get caught in the moment reliving the thoughts I had at the time so sorry about the confusion. The truck was still very capable with 33" and stock gears. 35's were great but without gears or the supercharger I would not have been happy. For the value i would go 33's and drive it for a while, they got me through quite a bit and I still had a blast. Thanks for the kind words and i am happy the videos helped some people get in the right DIY mindset.

I did sell the ZR2 and as I mentioned in the video, I do go through cars pretty frequently. Currently, I have a Wrangler and am already eye-balling the next thing lol I have driven a few of the new Colorados and Canyons. The trucks have gotten better but I still haven't fallen in love with the new powertrain even though they do make really good power for a 4 banger.

It's the ARE Z series. It was a great topper and they do a really good job with the paint match. I like a lot of the features and the more modern look of trimless windows

Hi Rich Great videos Q I have a 2021 Zr2, would you recommend investing in a full skid plate or changing the factory drive shaft to the GMpp one you installed? Lmk Thx

I would look at the kind of driving you do as a gauge. The complete AEV skids will give you very good coverage, and the gas tank skid does sort of shelter the driveshaft but not at full droop. If you are running bigger tires, higher gear ratio and doing more rock crawling, I would look at the driveshaft for better strength. Don't forget I was working with another 120 lb-ft of torque with the Mallett supercharger

Hey Rich thank you for these videos on the zr2 . I’m a bow tie guy as well I have a 2021 Chevy Colorado zr2 currently doing exactly what you did but in stages . Wondering if you can help me out with this ? If I do the aev 33 trim kit like you did only for now can I fit a285-70-17s with a rim I found that’s close to Aev specs it’s the method 316s the size is 17/8 6/120 25 offset and backspacing is 5.44 . I’m currently just trying to see how she does with a stage 1 like you I currently running magnaflow cat back ,s&b and a ported throttle body . I appreciate any of your advice on this .

You seem to be on a similar path ... I have found that i enjoy the build more and have a chance to appreciate the impact of the mods with more seat time rather than just going big all at once. Nothing against it but, I also typically don't have the budget so its sort of a necessity. The specs of the Method wheel are close and with the more narrow wheel should not be an issue. The performance mods you have listed are typical and should net some performance. My only concern is with a ported throttle body you may be pushing the limits of the stock calibration but it will have thrown codes already if its an issue. Sounds like you are on the way to getting some nice enhancement with your stage 1 mods.

With the aev 33” trim kit you installed you think that would be enough by itself to clear 285,7017,s without any suspension modifications just yet or I should do the eibach springs you did instead of a spacer .greatly appreciate your advice . I don't remember if you changed the gear ratio? I would have replaced the stock gears due to the tires but the supercharger might have balanced that out. Possibly 3.73 or 4.10's. What do you think brother?

I didn't not change gears because I was very aware of the fact I would be adding the supercharger. The extra 120 ft-lbs of torque made the bigger 35" tire less of an issue. If I would have remained N/A, I would have done gears first. The ZR2 has a M220 rear housing and M200 front both equipped with 3:42 gears in not a bad starting point considering that the 8 speed in the gas motor has a 4.60 1st / 3.00 2nd / 2.00 3rd and the new flatter and taller torque curve doesn't need a lot motivation to make the truck move. Due to pandemic supply chain issues and numerous complaints of noisy gear sets being installed, I didn't regret it for time and 4 LO handles any other gear I needed on the trails / rocks.

Hey Rich I know I’m way late to this video and discussion but wanted to ask your opinion on adding the Trifecta tune to my Colorado ZR2. I already have a Mallet Full Exhaust and a drop in k&N Filter-just added 33 inch tires and although the power lose is very negligible being that I have the Mallet Exhaust which added about 12 HP and 15 torque was wanted that extra OOMP that the TUNE may add to the truck. What’s your thoughts on what this combination would add to the seat of the pants feel of the truck and would the TUNE be worth the trouble

I would leave the tuning to Mallet and consult with their team. I know many have been happy with trifecta tunes on N/A applications, but I can't say I have the same opinion having a good understanding of their marketing claims and seeing first handwhat they actually change in their calibrations. While I have not experienced a negative effect on a personal application I have in my time reviewed many of their changes on this and other platforms. I am currently and have been an HPtuners beta tuner. As critical as tuning is to the supercharged platform, I would certainly leave at least the first consult with the Mallet team.

Next vehicle will have a V8... I miss the power on demand. If tuning options were more available and the 2.7 was not running so near the edge I might consider it but I just miss the sound and feel.

Hey Rich I recently bought a Chevy calrado zr2 and you said you put on a 3 inch magnaflow exhaust I was wondering if you got a kit from mangnaflow or just used there muffler and then just used 3 inch pipe

From a flow standpoint 3 inches tubing in 3 inch muffler is going to be. What gives you the best performance. If you wanna have a solid performance note, but not have cruising drone, I would recommend using the MF xMOD universal muffler or get the Overland series exhaust. If all you want is straight performance and don't mind if it's loud, then a standard 5x8x18 3" muffler will suffice..

Rich, I want to pick your brain; do you think adding a 1.25”-1.5” level on a ZR2 will cause undue stress on the CVs and boots? If the ZR2 is already lifted 2” over a the std Colorado, wouldn’t lifting it more cause more wear/issues w/ the CVs? I’d like to add a level and AAL for a little more lift for larger tires, but not at the expense of reliability. This is my daily driver.

I think 1.2 - 1.5" of lift on a ZR2 is fine. Remember that the ZR2 suspension is NOT the same as the base - Z71. The ZR2 is a longer travel (mid-travel) suspension meaning that the geometry was optimized for the 2" wider track base. It has different knuckles, upper and lower control arms and of course a longer axle with appropriate CVs. A ZR2 geometry will only be equally as affected by the same 1.2 - 1.5" lift as a base-Z71 front suspension not more. The ride quality in any case is always going to firmer the more lift (pre-load) you place on the spring to achieve the height on the stock suspension parts. I would feel comfortable saying that it will not be a reliability issue considering a few precautions. The precautions to keep in mind are a differential spacer which mitigates some of the angle by lowering the axle housing and making sure your alignment is not too far out of specification to achieve the necessary clearance when running bigger tires. Finding a reputable show than is NOT just looking to get the truck "into the green" and understands what it means to make the suspension work is critical.

Hey Rich great informative video, I'm looking to get more articulation. Would you or know of anybody who may have any experience with the G.M.P. long travel parts like UCA and longer front drive shaft and rear long travel spring set up and other parts? I have a 2021 Bison which I did some work on its sitting on the BDS 4" lift, AEV high mark flares, Nitro 4:56 gear and I'm rollin on Mickey Thompson Baja Boss AT LT315x70R17, any info would be really appreciated. The GMPP set-up is a really top notch engineering piece but comes a a pretty high price tag. I have seen quite a few people that had made the investment but I have not had any time behind the wheel. Unfortunately, there is not a whole lot of information on the actually ability for this to function well in an overland build like mine but based on the Longer travel and 3rd link to control axel wrap I can only assume its got to feel pretty good on a lightweight truck in the dunes and dirt. It really depends on what you got planned for your build and if going fast in the dirt is your priority. For the most part you would be having to go back to stock knuckles and removing some of the BDS parts to make the GMPP stuff work right. There are ways to keep what you have and upgrade the shocks and springs but if you really want the wider track its going to be a lot of work.

Well I'm quite conflicted, I love camping & overlanding and I also love taking challenging trails and desert running, so I guess I'm trying to find a perfect balance a rig that can get me deep off the grid and get me back to work and at the same time trying not make a lot of unnecessary purchases on set up's that won't work or I'm not happy with then spend more $$$ which I don't have a lot of, on another set up 😞 thanks for letting me pick your brain!!!

@pabloriveros7648 it's a similar path that I went down. I easily had 35k in to a 56k truck to get it where I had mine. I had good balance, but there is still compromise made in doing any one thing extremely well. I couldn't out pace a built F150 raptor in the Dunes, but I could out crawl it on a rocky Jeep trail. I couldn't get up the same climbs as a well equipped Jeep, but I could get home on the highway faster and more comfortably. It was a fun place to be, but still, there was no way to be remarkable in one area without sacrificing another.

@@exhaustinglife not important but kind of a window sticker of mods so I could look up the products and prices. I am leaning towards a BDS lift and just wanted to see what comparisons can be made between products. I did go with the AEV solenoid relocation kit but my shop had to prefab some pieces for the Winch and bumper with the kit because they were designed with Warn winches in mind I went with the Badlands and I went over budget. Just trying to account for as much as possible. The finished product under the hood did look like a factory install.

The zr2 that came equipped with the diesel engine or 3.6 liter is going to be highly designed in the near future; they are ruining the trucks by only having a 4 cylinder engine.

The trend of midsize vehicles moving to 4 cyl turbos is a reality, but they do make more power. The problem with the aging 3.6L motor is that it will soon lose parts support inside of it no longer being used in any other platform. Remember that it's an iteration of a motor designed in the early 2010's and released in the Camaro / Cadillac but quickly reaching the end of service life. As much as I liked the 3.6L, i still had to supercharge it to get to the level where it was back to being fun with all the gear and the tire size i selected. It is absolutely the best way to squeeze the extra potential out of the motor and, realistically, the only street legal way to get to over 400 HP / 400 TQ. The 2021 3.6L I had was 308 HP / 275 TQ, and the new 2023 2.7L is 310 HP and 430 TQ. After the Mallett SII supercharger it was making closer to 440 HP / 440 TQ (these are all power numbers at the crank.) The 3.6L typically has a good service life of 100k but heavy use / racing and off-road can impact that and pushing the increased power of any supercharger will accelerate wear on internal components such as timing chains and driveline components such as transmissions and differentials. This should not be alarming as you have to take into consideration that you are increasing performance by a significant factor.

@@exhaustinglife I understand what you are saying but the life expectancy of a turbo changed 4 cylinder is significantly shorter than a naturally aspirated v6; the new engine is relying on a turbo for power.

@mattandrickadventures8416 I total hear that. The problem is that the OEMs are not building cars to be serviced. More and more parts are only able to be bought as assemblies and service life is looked at like disposable at term rather than rebuildable. It's a real issue. Right to repair is under fire.
