Railroad ties. Those are definitely railroad ties. They were typically treated with creosote, not the more modern preservatives like copper based etc. Creosote is a probable carcinogen and I'm not sure how successfully you can seal that out (or in, rather). You might just not want that timber in your living space at all. Be careful!

I wanted to say the same thing. Creosote is terrible anywhere near people and animals. I wouldn't have even started this kind of project with a railroad tie. Should have waited to find actual barn wood and not trash.

By incapsulating the piece with varnish, its virtually harmless. However, the particulates that are coming out of the side, isn’t good. Seal all cracks/seams to prevent exposure.

If you ever go for a more distressed look, I learned a trick from the diesel brothers shown when he was doing mantels at his home. Just beat the thing with chains. May not be the look your going for but produces a cool texture.

I knew you had a hand and electric planer... Was waiting for the light to go off in your head. As for the top of the board. I noticed it is flush with the unfinished surface (the recess). I imagine you plan to have something in there. Because it is already flush... will that be an issue? Just wanted to make sure you are not suddenly stuck with another problem down the road. Worst case, you just flip it over and drill new holes lower down in the mantel so it is proud of the surface, and flush after the finish tile or boards you use to trim out the space. Looking good. I will check out your podcast.

Really great looking sir! Would there be a way to put it on to the rebar without potentially putting awful marks on it as you are beating it onto the rebar? Maybe drill out the holes a little more and put some construction adhesive on the rebar for them to bond to the beam?

If you wanted the end result to be smoother, with 90 degree edges, to try to have the rustic feel of reclaimed wood but with a more modern feel to it would that have been possible? I've got four beams in my basement just like what you used and trying to determine next steps.

are you unconcerned with the mantle being level? i understand that you have been renovating and building homes for a while, but i would always make sure that shelving and the like is level instead of just eyeballing it, even if the mantle is not perfectly smooth and flat
