How many hours on that used piston? Also, what's the piston-to-bore clearance on that used piston? I replace pistons in 250-class 2-strokes at 40-50 hours of run time no matter how they look or measure. They fatigue faster than they wear. I also replace if the clearance is .001" more than when the piston was new. Replacing the pistons regularly is what keeps the bore life in the cylinder. You can usually get about 8 pistons to a bore size if you run good oil at a good ratio with an airbox setup that keeps all particulate out of the air. Running a piston past it's life really hammers out the bore and uses up the liner in the cylinder faster. Pistons and gaskets are cheap, cylinders and sleeves/sleeve jobs are expensive.

@BillyWillicker Thank you for the information you wrote. Alot of good info there. The piston and cylinder had about 8 hours of run time on it. The clearances were all within normal tolerances. I don't recall the exact numbers. The piston and cylinder were off a good strong running motor that was moving up to bigger bore cylinder. I have another cylinder and piston that will be coming soon that will sit on the shelf till needed. That one is a just over stock bore currently being set up by Jerry Hall of Hall Precision Racing.

@@millstonejeepworx I'm still doing some myself but I have rolled it back quite a bit. I mostly stick with the Suzuki and Yamaha 2-strokes lately. I enjoy the more in-depth engine building that the Suzukis demand to really build up. You can still buy whatever you want for the Honda and bolt it together. With the Suzuki if you want a big bore, the bottom end needs machine work before you can even start on the top end. Jerry has done a lot with them as well and his work is excellent on whatever he does. You'll be happy with it.
