In 80's South Africa these VW Busses had a whole industry dedicated to fitting Ford V6 3litre engines to them for towing purposes. Later VWSA fitted an Audi derived 2.5 and later 2.6 5 cylinder engines along with many body upgrades including larger side windows. Beautiful busses and heart warming to see yours getting a new life! Well done!

Looks like you did a subie driveline when you did the EA. automatic on a syncro was unobtanium. Anyway, I saw that as of yet, nobody has been successful in adapting a Subaru drivetrain.

Dude you are killing me! A MOTOR is electric. Ok I’ll let it go. But you say Vokswagen and not VOLKSWAGEN!! There is an L in there and don’t claim to say it the “German” way either because it’s VolksVagen that way. I Love My Boxeer Diesel Engine in My 1982 VW Westy 4 Speed, but need to convert the transmission into 5 speed! Love every time I start the Westy and down shifting! I’m getting about 28 mpg!

I know, right? The Sprinter is cool & more offroad capable than the VW, but when he switched to the Sprinter, I felt like the channel lost its charm to some degree

Wish I still had my 1991 Westfalia. Mine was 2WD, stock, new when I bought. Nice layout inside. Spent a lot of years camping and windsurfing in the Columbia River Gorge using this van.

That was an awesome engine swap video. LS swaps are all the rage these days but the popularity of diesel engines is growing in the off-road community because of the gobs of torque they produce. If you told someone that you could get 30% more torque & 26 mpg in a Vanagon they'd never believe it but you did it. Well done!

Looks a great engine, I converted mine a 1984 T3 in 2003 from a 1996 golf . It has now done 250,000 miles all over Europe. I used the flyby wire throttle in the cab but just used a longer wire, I also used Electric power steering , saved all that pump ,oil and pipes. I was amazed how clean yours is under neath, I am in the UK and it is always thick in mud and rust from salted roads. I have thr 4 speed manul box that I fitted a higher final drive and used 15" wheels with 220x70x15 tyres it drives at 60mph at 2500 rpm

here in Serbia (central Europe) we use diesel engines a lot and WV is known for its efficiency and low fuel consumption, chip tuning can make the TDI engine even more efficient in terms of consumption.. and the combination of a modern TDI engine and an old automatic transmission makes your van indestructible... I’m glad you mentioned the gearbox because here in the UK people have been chewing through stock manual gearboxes after fitting a tdi lump. Is the auto box stronger than the manual box?

@@ringonotts I would like to know the answer to this as well. I have heard that upgrading the transaxle is basically a must do if you do this TDI conversion. Also, there is information out there about catastrophic water contamination issues that destroyed one gents engine after investing $15K+ into this.

The best of the old meets the best of the new, the T3 is my favourite Transporter and the Tdi is my favourite (VAG) engine we have a T5 with the 1.9 Tdi pd engine with a mere 140,000 miles which gives 34-36 mpg (imperial) which gives a range of 600 miles. Love the videos with the T3 in them 👍🏻🇬🇧

i had pretty much the same exact setup in my 82 diesel westy! 1.9AAZ, DK transaxle, giles pump, air to air intercooler on the driver rear intake, magnaflow exhaust, crazy intake ducting to donaldson filter going to the passenger rear. it ripped and and got 28mpg!!

I think you will find out VW turbo diesels do not like dusty environments. A good idea would be for the air intake to be extended into a snorkel. Regardless, you should idle on startup and shutoff for at least 30 seconds to conserve the turbo. Great to see you back Chad. Best regards from Jerusalem!

You can build a bulkhead to close the void between where he has the air filter and the engine, this will make it draw much cleaner air from the side louvers on the van.

Man... I've been watching your videos for the last couple years, my sister and her husband who I also watch them with, (You he and I all look quite a bit alike lol) Just moved to Nashville. I'm up here in Ohio, with a TDI Wrangler but watching this I don't feel like I've been able to relate to somebody almost so much in my entire life. Every time I went to scroll forward a little you were still talking about all the technical aspects and I had to stop and keep listening just because I love that stuff and nobody ever talks about it. If you're ever in Ohio and want to TDI off-road or just compare and contrast I would absolutely love to see this thing in person I've looked at some westfallias but the price is just too crazy anymore. Hit me up if you're around town man! I'm sure you already know but you can do a stage 2 tune without changing a single thing just loading a $500 computer file and get another 50 horse out of these things although to be honest 150 is plenty for what we run then probably 350 torque if I had to guess, with our old stuff we're going to break things if we keep pushing it I've got a 95 Wrangler with ko2 35s, 4.88 gears and a 5 speed and average about 26 myself... When I had 33s and 3.73s I could get about 33 if I kept.my foot out of it... Probably need to go to 4.56s ... Or back to 33s, there's just something about having a swap TDI... The technology is new enough that it's stupid reliable like a Toyota, great gas mileage, you never have to worry about putting miles on it because that's what it was designed for, I plan on keeping mine forever.

I really wish that after all these years someone would post a comprehensive video on Vanagon automatic transmissions. I just put an ej25 in my 87' Westy along with a transmission cooler and while the 3-speed auto still shifts great, I cant help the overlying thoughts of what could happen and what I could do to further extend its life. Apart from that, I keep revisiting this video just to see the new life that was put into this amazing Van. Long time fan Chad ! keep up the awesome vids

The single best thing you can do is keeping the transmission cool. Put a trans temp gauge on it. Make sure it doesn’t ever get much hotter than 185-200

@@LivingTheVanLife I have the temp going to a scan gauge which is great ! When I first picked up the van in Washington, I kept this video in mind driving it back across country just for the simple fact that just because I can now do 80mph doesn't mean I should ! Slow and steady

I agree. As an auto owner there is not enough detailed information on 3-speed Vanagon transmissions. Someone needs to do the research and get it out there!

Gotta love those HF lift tables for engine changing in a vanagon! Nice upgrade and sounds like it will suit your driving mission well. Our Westy with subie 2.5 and matching reversed ring/pinion 5 speed gets us 22-23 mpg overall. That includes a combination of 70 mph highway cruising and Adirondack mountain roads. The 4.11:1 gears let you turn 3,300 rpm at 70mph with 16" wheels. I don't off road so that works for us. The drive train has around 30k on and is holding up well.

it's great to see Greg again. i have been following his projects for many years, and can't wait to put a newer TDI into my '75 bus in a couple years. it's a hard decision for me, however, to choose between a hopped up ALH or a newer common rail. i've driven both engines 140k and 40k miles, and there are pros and cons to both

great video, and curious swap, the problem, as you said, it's going to be the torque, for other hand the gear ratio its very, very, very short, a diesel engine like this can run around 2000 rpm with a speed around 70 mph with no problem, rpm wich show on the video are too high for a diesel engine.

Very good 👍. If you put a 6 speed manual gearbox,you would be cruising at 2000 rpm with 60 mph. But i don't know if that will fit, and how much money you will spend.... For now all is good and enjoy traveling!

Amazing conversion. As for the bottom, I thought there would be some cover to protect the engine. I didn't expect the engine to be exposed to elements (flying dirt, dust, splashing water, mud, flying little rocks etc.) just like that.

Man I've got a 95 Wrangler with a TDI in it and I wouldn't trade it for a Lamborghini. 30 mpg gallon over 400 lb feet of torque... As far as I'm concerned it might be the best engine ever built most of the ones I've had have gone over 300,000 miles before selling them I've never had one issue from any of them

Interesting project. It would be really interesting for all of us to learn what kind of quid pro quo happens when you invest in such a large project. Did you get the engine for free in exchange for this extended commercial for Boxeer? Just curious. You mentioned many times how great the bottom clearance is, and said nothing about the fact the new engine sits what looks like 5 inches above the top of the engine bay cover? how did you deal with that? thanks

The original Gearboxes are known to disperse when you add more than 200 NM. I wonder how the autotrans can withstand a 150HP tdi more than a small period of use.

That's very high rpm for cruising speeds on the CJAA. Must be the gearing on the transaxle transmission you got. The normal crusing RPM for the CJAA (at 70mph) is about 2000rpm and you easily get 45+mpg. See if you can find lower gearing for the transaxle. Awesome build though!!

Been following this channel since close to the beginning, back then there were only a handful of van life/rv channels, most of those turned out to be grifters. Back then anyone could see Chad was the most legit of the bunch... now look at this content, still freaking awesome

How is the bed now? Iirc, the ending bay lid has to be domed slightly to accommodate the TDI. I hear the old diesel that came in some of these vans were not good. I love a turbo diesel tho. Hopefully at some point a conversion unit can be made so you can eliminate that pedal contraption.

It looked like the TDI sits a little higher in the engine bay. Did you have to modify the engine cover at all and if so did it affect your interior space/ cabin layout at all?

I've owned around 10 VW Mk1 Rabbits, 8 diesels driven, 2 parts cars, plus a gas Rabbit, 79 gas Scirocco, 88 VW Fox with 1.5 diesel. Had an 81 Rabbit truck with 1.9 TD, currently have a running 81 Rabbit ruck with 1.6 turbodeisel, 84 Rabbit car with 1.6D & an 80 Dasher Wagon project with a 1.6D to install. Easy driving can get the mpg up to 45 to 50mpg. Hard driving, around 35 to 40 mpg. Diesel power & efficiency all the way. Das auto.

Diesel cars are fun to drive. I don't know how automatics are. Driving a diesel stick shift for 11 years now rarely a downshift is required. It's pure fun on highways.

Your Volkswagen has a proper Volkswagen motor again! My only concern: is that old transmission going to be able to handle all that extra torque in the long run? Not sure what the specs were on the original Westfalis engine......?

Cheers to that! A few steps ahead of ya in considering the same thing about the auto trans. Time will tell. But I’ve added a HEAVY duty trans cooler with a 12 V thermostatically controlled fan. Hoping that helps as a monitor trans temps.

A fresh transmission rebuild with upgraded clutches should do the trick. The VW TDi Diesels put out great power for their size, but its also pushing a lot more weight in a vehicle that is shaped like a brick. The guy doing the install seems to have a well engineered kit, I'd think he'd have more insight on any issues that can come up @@LivingTheVanLife

What a cool build!!! Next up, get yourself a tune, and a bigger intercooler. Keep those intake temps down by heat wrapping the exhaust and intake pipes. Those charge pipes are gunna see a lot of heat once that engine is warmed up. Just a thought! A better intercooler would allow more airflow and lower intake temps. A tune is a great idea for more power but only if that trans can take it. ❤❤

I converted my 1982 diesel Westfalia to a brand new 1.9 L Turbo diesel I found at a boat show in 1992… it was mated to the original 4 speed gearbox that I modified with a taller final drive. I drove it throughout Baja until I couldn’t drive it anymore in 2004. I gave it to my oldest son and he drove it for another 8 years. I swear it was the best thing I ever did for that Westy and instead of it being a strictly right lane vehicle, I could take it anywhere and cruise at 74 mph, although I usually kept it around 65 or less. I got 27mpg if I kept it below 65… Anyway, I miss that van and will continue to miss it till the day I die. I loved your TDI conversion, hang in there.

Great info. I have non VW-wise mechanic buddies that say I should be able to find a TDI engine WAY, WAY cheaper than what Boxeer is selling them for. No offense to Boxeer, but we will have to try doing this on much more of a budget.

I got into your channel as I’m a VW nut, but obviously continued because your adventures and amazing videography. I’ve been eyeing off Boxeer’s conversions for years as they just seem like the perfect way to modernise the Vanagon platform. Would be good though if the transmission options were better for it though, especially to keep a DMF and have optimised diesel RPMs. Here’s hoping you’re secretly lining up a PDK install with Boxeer ;)

Not that I’ll ever do this or afford to have it done , but the automatic transaxle being able to handle the “upgrade” was my biggest question. One of the reasons being that , although I much prefer a manual transmission (not that even the stock manual trans would handle the new eng. ) , I understood that the automatic transmissions in these were much better. So that he said about it seeming like the auto transmissions were actually designed for his new engine , very cool.

It’s good to see the old van in action. Word of advice! Please remember to wash the engine with simple green every month if not every two weeks. I live in CO mad hunt every weekend of the season. Every other week, I wash my truck which is a Chevy Silverado HD diesel. My two cents worth.

Hey Chad! You could throw some taller tires in the back, that would reduce your rpm and maybe improve your mileage.

Is the ir filter suction in line with the silencer below the vehicle. If so not a optimum location, please try a cold air intake snorkel at back of the van roof. The rpm of 3200 for 60 miles is very high, a good range would be 2250-2500 , the gearbox is designed for a high revving petrol engine , finding and fitting a gear box for diesel engines fit for the van application would go a long way in reducing accoustics and fuel.

Here in the U.K. we have a T5 Tdi 3000 rpm would be about 80 mph the Vanagon needs a higher diff ratio 👍🏻🇬🇧

I looked at Boxeer’s website when I was living in Tellico Plains. I had the impression that they only offered the kits. Is Greg doing these conversions for customers? My ‘84 Westy is in Colorado Springs getting a new Subie transplant so I am not in the market now. Maybe later. My van is 2WD and I’m more of a camper/hiker than adventure seeker so I won’t be doing as many dirt roads as you have. It will still get grubby, I’m sure.

Great to see the ol ‘91 it’s what hooked me years ago. Ingenious and fantastic upgrade, I think I would put an exterior access panel to quick service the air filter. instead of having to dig it out each time. Id be concerned on the exposed connections to the trans cooler. Looked vulnerable in the video. Keep on truckin

Great video with super simple explanations through the installation process. As always, beautifully videoed and edited. I'd love to see you and the Vanagon drive up into the mountains during a good blizzard this winter. Love seeing you cook a great meal and being so comfortable inside the Vanagon during the storm.

Was the gear ratios changed in any way? Thinking since the diesel engine is revving less than a gasoline one I'm thinking the speed out of the gearbox much be lower aswell?

Love the video and love the engine swap nothin better than a brand new engine id probably consider swapping the old auto box for a manual but that’s just my opinion haha good to see the vanagon back and better than ever

For highway cruising, you can ask Boxeer expert to swap 7 speed PDK for this TDI engine, he won the Pike Peak race with this set up, VW TDI and PDK transmission!

BADASS! I'd consider a side-exit exhaust in case you ever have to idle while you're inside. The only other thing I'd suggest is letting me borrow it for like... 87 years.
