Adams been told this by several well known cosworth guys now. You need to do these properly they dont last otherwise and 2yr down the line you are having to strip the thing to get to a bad bit again. Hes doing the right thing by getting it to be a reliable working car but deadlines for home gamer DIY guys is always a disaster. Home gamers you do a bit at a time and only come back to the next bit when you arent scunnered with the last bit taking up 5x more effort than planned. Im on boats now and we have delayed refurbs by up to 6 month because we didnt like the look of something. On one occasion a customer got one back 4 month late because we found a previous owner had sprayed boyancy foam in via a drill hole in a strake and basically lifted the deck sole off of the beam that went over the keel when the foam expanded. The guy was raging as it was his planned "summer holidays" but when i invited him out to see why we made the decision he was so disgusted with himself for getting abusive he brought us about £3k in bevy, expensive whiskies the lot. He openly admitted he was warned numerous times not to set deadlines for large scale jobs on boats by other people he knew not just us. We told him at the beggining it we wont overlook anything thats coming back to bite you within 15yr. I understand why people want their nice stuff to play with over summer but the reality is plan for the next summer after that once you start taking grinders to it.

Just a thought. If you replace all the fuel lines and brake lines now, they will need removed to get the floor media blasted. Creates a lot more Labour hours, which you are going to do twice. Why not put the back axle back on to get it rolling and get a few quotes for getting the floor pan blasted properly. The chassis leg welding & patching you should be able to do, straight flat pieces, as long as the metal is clean. Maybe delay the fuel filler repair and try get a temporary patch in there to replace the rot. That bit isn’t structural and is out of view. So again you should be ok to patch it up with the mig. There isn’t an easy way to get Schultz off, other than an industrial blaster. I think you’re better off taking the hit now while you have it pulled down, and forget about your deadline to get it on the road. Deadlines are for work mate, this is meant to be pleasure. And you want it done right. Do it now.

Great update on the progress, Adam. I know you have set yourself a goal of getting it back on the road by March but please don't rush this part as it's probably the most valuable investment you do with the car by doing the underside properly. Now you have a perfect reason for what to do with the 3 door, use it until you are finished with the Escort 🙂 I had the exact same feeling when doing the underside on my saff years ago but doing everything right the first time is absolutely key. Take your time and set yourself smaller goals underway in the process. Getting parts back from powder coating, ordering new shiny parts etc. will keep you motivated with the shitty work 🙂I know it's frustrating work but well worth it in the end.

I did repair those areas from chassis legs in my Mk1 Sierra (which has similar platform than cossie-esc), obsvoiusly it was bit of a pain in the ass to do it on axlestands, but wasn´t impossible task. I did make sort of jig bar to support subframe bush mounting points while welding the right side chassis leg just in case to prevent any movement between mounting points during on welding. Anyway, this is an awesome project and I always love to see FastFords getting back to road so keep up the goodwork!👍

Hi Adam, when I was young back in 80s, I worked on Morris Minors, we used to put them on a side frame, so much more access for a superb result. Sand blast the underside then repair the floor + frame if needed, then zinc paint primer and so on. It will be good for 15/20 years as a daily driver. Good luck with this. Check out the Morris Minor Center in Bath near Bristol, my company subbed work for them. PS if they are still going lol.

I find heating up small areas of the undercoat/shutz with an electric heat gun and scraping it off with a narrow scraper works well. The residue can then be gotten off with some gasoline (petrol) on a rag and fine wire wool .You can then wire wheel and or spotblast the corroded bits and then epoxy prime and top coat the whole thing. Of course it takes time and graft but straight sandblating wont remove underseal , it either bounces off or is captured in the more fresh stuff. Ivedone quite a few cars this way ;(Aston Martins, Mini Cooper S.s , E type jags and Ferraris , Pontiac Trans Ams and when I was alot younger , Escort RS 2000's and Capris .Goodluck, WB, Ontario Canada (the real home of rust)

If you can afford it, get the underside of that Cosworth soda blasted and primed. Then plasma cut the bad stuff out and patch it with the same guage steel. I think you're making work for yourself mate. I watched Wheeler dealers Escort Cosworth edition and couldn't beleive the work they did on that engine! The Escort Cosworth is quite a weird car which needs state of the art labour to keep it 100 percent. I wish I was in a position to help you!!

Hi Adam, feel for ya mate, it’s hundreds of hours doing it by yourself, or lots of money to get a professional company to do it, you have started, need to finish, and finish to a standard you can be happy with, hoping the price reflects somewhat the condition, I did an older Merc 180 sport last year, but was lucky it was solid underneath, only stripped back the brakes, full needle gun underneath, a bit savage but did the job, certainly removed the rust, treated with rust converter, sprayed the crap out of it with high quality preserves, definitely on of the best preserved cars in the NEScotland ha !

those section on the chassis legs though they feel solid will be rotten right through and need the sections replaced, been panel beater in rest and collision since 1987, the good thing you have going for you is the replacement panels are available including the chassis repair sections or complete leg/s i got the arse end of the classic car world and ended up collecting and restoring old 1960' and 70's skodas!! 90% of the time its make the panels myself. if you do try to do it yourself and put the car on a spit (i made my own from two engine stands, one either end with some mods to the uprights) if you get it upside down dry ice is a good way to freeze the shultz to break it of without the gooey mess from heat. back in the day i used to just flame it off with oxy acetelyne, smokey as heck but back then that was just the way we did it, hate shultz, much prefer etc then 2k primer, 3m 2k sprayable sealer expensive as heck but its the nuts when its on and then body colour gloss, car lasts for ever like that and its piss easy to keep clean and dirt free, dirt just washes off with shults if its the stick kind its dark and the mud sticks to it then it gets wet and holds the water there for ages first vid of yours i've seen so i'll take a look at the others, best of luck !!!
