I had a dashboardproblem in my then 1986 744GL, one meter, I think it was the temp, jumped up and down when using and not using the high beam, after a lengthy inspection I found a small crack in the circutboard on the rear of the instrument. Soldering on a thin wire across the board from two places where I could do that solved the problem. :) That step resistor for the fan is a standard faulth on the Volvo as well, as the fan gets more worn out and dropps speed the lowest speed which demands the most resistor and produces most heat don't get enough cooling. But at least both the fanmotor and the resistor is easier to get to in the 740 as it is placed in front of the glovebox. On the 240, Volvo started with the fan motor and buildt the car around it!

Given the Volvo was cold, I'd have left the radiator cap on. There won't be pressure in there anyway, and as the coolant leaks out it starts to form a vacuum and slows the flow down. Although I normally find that something goes wrong and I end up leaking it all out down to the level of whatever I've taken off anyway!!!!

It's incredible how my Tipo and you Alfa share the same issues! Some of my dash bulbs had been replaced by LEDs and the original sockets were not there when I bought it, so I had to buy some and I couldn't find the right ones, I had to "modify" the closest ones I could buy by cutting a bit of plastic to make them fit...

Your misbehaving Alfa heater blower could be down to the switch then, it could be that the contacts on the most frequently used setting, which, from experience with the air con in my old Focus, was setting 3, may have burned out or corroded. You have 3 out of 4 setting working now so that's a definite improvement on the previous situation, but it might be worth considering replacing the switch, if it's not too difficult to do, i.e. you don't have to dismantle the heater controls to do it as setting them up again can be a real nightmare, and you can get a new, or tested and guaranteed used unit as, it rather seems to me, that if your switch has failed out like this, then others have probably done the same. The switches burning out isn't a common issue across all vehicles, but the blower fan does draw a lot of current, so if there is the right sort of fault with the relay then it would seem likely that the switch is going to be carrying far more current than it would be designed for and could suffer appropriate thermal damage as a result... An illuminating success with the Alfa otherwise... I would say the temperature gauge sender unit on the Volvo has been out for a while, so the gauge has got a little sticky from not operating. I'd say keep an eye on it for the time being and it will probably get a lot better as you use the car and the gauge gets exercised. Sometimes the regulator unit on the back of the instruments can start to break down or fail completely, but that usually effects both the temperature and fuel gauge, which doesn't seem to be the case here...
@furiousdriving

I dont think it was the switch as it worked straight away when I put the latest resistor in, if the 2nd resistor works when its back in CloverBreakers car (Ive stolen his!) then Ill know for sure

Haha I was just about to comment about your instrument cluster being the faulty bit, since your rev counter shows some silly idle as well (since the engine was clearly idling at about the right mark from the sound of it, love that good old Volvo clatter). But then you cut straight to the bit where the temp gauge works and the idle displays correctly on the rev counter as well. Hooray!

Saved by a Furious Driving video! Is that your wife exercising in the background while you're working on the Alfa? 😂😂😂 Got a bit distracted there. I had that on my Golf when I got it, temperature sensor on the dashboard would work very intermittently (about once a month) so changed the coolant temperature sensor (VW originally used a black type which was prone to failure, then 3-4 other types and the final one is a green one which is the "good" one) mine had the black one so just automatically bought one. First off eBay for about £8, which didn't work properly. So then a decent one from a parts supplier for £15 - that one worked. They only pushed in and then had a plastic U-type connector - seems a much better design than the Volvo. Then found out the thermostat wasn't letting the car get hot enough...Which to be fair is what I suspected anyway. Had the garage change that when it was in for its MOT as it looked awkward to do. "that doesn't look too hard". Famous last words... Stay safe Matt.
