Hi CT Have been following your channel for about 2 months and its great info for a veedub fan. Some suggestions that you may have overlooked 1 use theeye and ear protection you bought earlier 2get an adjustable creeper so when under the busyou wont kink neck, and stay off the cement floor 3there is a spray available from B andS resto shop up here in southern Ontario GTA are that stops existing rust on the vehicle. It is really great. Try it and good luck with the restoration😊👍

CT - while I like the progress you making, you are falling back into the trap of not being methodical. You switched from the rear engine shelf to the battery tray to that little panel under the rear hatch. In the process you lost all of the reference points that you will need to get all of those sheet metal parts reassembled with the correct geometric relationship to each other. I strongly urge you to slow down, work on one panel at a time and get things back together so that the van is safe, strong and looks good. The other thing is - use your angle grinder to cut the spot welds rather than trying bash them apart with a chisel.

cut away the old panel and roll up the edge like a can of spam. you gotta remove as much metal as you can then just roll up the final edge. OR leave it there since there is so much rust the metal is thin, you can use the double stacked metal to weld on to.

Flattened out cardboard boxes are used on some garage floors (to soak up oil and anything else that falls to the ground) and I've never seen the rusty metal removal done without an angle grinder. Hammer lightly to identify areas which need to be replaced, cut out any metal which needs to be removed and is unsuitable to weld to with an angle grinder, clear areas around in preparation for welding with an angle grinder, cut metal to shape to fit in the holes with an angle grinder if you don't have a saw and then clamp and weld into place. You need a better angle grinder than the drill attachment. I've watched a lot of these types of videos with interest and if anything has been learned if you're going to weld to a surface you make sure it's sound by hitting it and ruthlessly remove anything that you think you need to get out. An angle grinder with both a cutting wheel and a flapper disc for cleaning up areas to be welded to is almost standard - give it a bit of thought. if the part is doubtful replace it and only do it once. Instead of beating the old parts out take your cutter/grinder and grind the old metal away, that way you don't bend or weaken the part you need to reuse. It takes some time and effort to get it down where you are comfortable. Keep up the good work and thanks for bring us along.

Get a plasma cutter take 10 mins finished . chisel on a drill you also need. your doing a grate job just hand tools is old hat take forever .

I'm sure you've hear of MicBergsma but in his past couple of videos, he is documenting his bus while it is getting a professional resoration. I've watched each one of them just to see how it is done properly. It was all rusty like yours and it shows how to remove panels, align them and weld in new. They would give you some ideas so you dont have to work as hard. Just wanted to share. Still loving you videos and love seeing the progress.

Cheapest tool for that type work is an hand held air hammer/chisel with panel cutting bit. Their cheap and you got that nice compressor. I'd get a cheap creeper and coveralls too. That lying on you back on concrete will get old fast. No kidding an air chisel will go through those spot welds in 3 sec. And the panel cutting bit will come in real handy on body panels. $14.99 Harbor Freight.

No matter how many times you pull and twist that piece and your high hopes aren't going to loosen and remove it .... follow the seems....drill out the spot wells and you should be able to pry out the piece.

Just my opinion. When repairing anything, be it metal or even wood, you never ever cut all your joint sections at the exact same place. In other words, if you are going to replace that main beam, cut it further back then the rest of the cut and replaced parts. Then you gain strength and not every thing is attached new at the same place. Another good idea is to take a 2", or whatever size you have, disk sander and grind off the rust around any place you are looking for spot welds. before you do anything else. Then use the spot welder drill and drill them free. Then use a thin, but sharp metal tool to separate the metal parts. And work at one area until you get your part removed. Jumping around all over the place usually amounts to basically nothing being really accomplished. Stay with one area and work it to you get it removes. In other words, set your goal to doing one thing and stay with it until you get it like you wanted it. I can see a lot of apprehension in your efforts and work. But you have to get after it more aggressively and learn along the way for then next part removal. Remember, you are working with metal. Any "mistake" is usually easy to fix. Just go after it with some gusto and learn as you go. Keep the videos coming... Thumbs Up!

You may want to look into getting an air chisel. You'll be able to separate the metal the with more ease and less damage. It's looking a lot better back there though. Good progress man! 👍

The best way I find to remove all the scrap rusty metal is to cut the majority away as close to where its welded in place, this gives you more room and better view as to how to remove the welds and remaining pieces. Always move the wiring out of the way before cutting, only takes one little slip to cut through it.

I am no expert on body work but, It looks like it would be better to replace the outer rear panel before anything inside. It looks like you will need to weld to the outer part to hold the battery tray and the other parts connected to it. Check with someone who has done it, Mustie1, VW life or anyone else you may know. Just a thought.

I wont add anything about spot weld drilling,others have covered it but before you go further,get the tape measure and measure from the panels to a permanent point and write the measurement on the car with a sharpie. As often as you like. That way everything goes back where it should be. Nothing looks worse than a piece stuck 1/4" out/ I would also use the rear lid to termine how far the rear quarter needs to be trimmed. Again ,lots of measurements before you start. I use factory collision diagrams a lot and have often come across old cars with distorted body work from decades ago which went unnoticed. I would also suggest that the panels have been changed in the past, I don't think VW would have been gas welding tacks to hold things in place but i dont mind being corrected. Again,the need for lots of measuring,just in case they are wrong.

I feel your pain brother. I am also just starting a rebuild project on a 73 transporter. I’d much rather be working on an old split window, but I haven’t found one that I can afford yet. Sometimes it can be overwhelming, not knowing where to start or exactly how to start. But at least your trying. Keep at it, you’ll get there eventually. You might want to try a little time management. Start on one area and finish that before jumping around. Just something I am trying to do. I know its hard. Because I also find myself jumping from one thing to another, but overall I love what your doing. Peace out!

pls replace the end of the chassis rail first (last 12 to 16 inches), it isn't sound enough to weld on. Then focus on the wheel arch and rear corner to keep your reference points. And like 5150mxVW said get either the Ghia or the 914 on the road to enjoy these sweet rides and have some quality time with your wife.

Your doing fine, take your time. Before using the spot weld cutter take a automatic center punch and mark the center of the spot weld. That way it will prevent the cutter from walking on you. Harbor Freight sells them. The piece that’s giving you problems on top, cut the top off close to the vertical piece and the you can access the spot welds below. Then used the automatic center punch and cut the spot welds.

I just watched a guy in England getting a bus re built in about as bad condition as yours he got a guy who is good at rebuilding shit, like I used to.old style panel beater like myself, he replaced all panels from bump out swage line just below windows, complete front panel from roof down split screen of course, couple of bottoms of doors ,2nd,hand in great condition. complete new floor wheel arches and all outriggers rebuilt fuel injected turbo, Porsche style chrome wheels and respray , 16wks, had to do it for club meet at Santa Pod in England and also he was club President. HE LOST COUNT OF COST AROUND £24,000. But he made it into special club B W A or Buses With Attitude 1/4mile under 18 seconds, he clocked 17_33 secs.

I think I’d have been tempted to leave quite a bit of that shelf in there and only cut back what I absolutely had to. A lot of the metal close to the rear of the shelf/attachment point looked pretty good. I’d have trimmed the new panel and welded it together. Also a air chisel is your friend here.

I think I said this a long time ago but you really need a good air compressor with air tools, like a grinder, chisel, cut off tools, and etc. But they are loud :) . Yea a plasma torch would really work nice. When you were ripping off rusty body parts I was thinking you could place the engine compartment door in place and that would give an idea about where to cut off the lower corner pieces under the tail lights. I agree replace that frame rail, it is trash.

I would remove the tail lights Brother so they dont get damaged. Rust is a pain always! Your getting it!!
CT make sure you leave the upper structure in if not you're going to have to brace in Cross brace you might need to talk with somebody that has done that area that's where your engine goes you can't mess this up

You started on pice that is quite hard to remove. You should get more practice on easy to remove parts. The first step is always to figure out how the parts were put together in the factory and then find all spot welds and mark them. A hint on using the spot weld cutter: center-punching the spot welds prevents the spot weld cutter from walking around. Use panel separating tools or chisels after drilling out the spot welds. Otherwise you will also rip the panel you intend to save. Avoid cutting through the panel you want to save. The spot weld cutter makes very large holes that are difficult to weld up. The perforated wheel house panel will burn away when you try to weld in the repair panel. I know that the frame rail prevented access from the other side. In that case grinding down the spot welds with a belt sander would have solved the problem. Be as gentle as possible when removing panels. I know, pros often aren't. They have their own ways to fix the damages if necessary. But we are amateurs and don't have a workshop full of tools.

Toss the claw hammer and that weapon you were walking. Try getting a plasma cutter and FYI propane torch will remove seam sealer

CT !! think and look how the parts are welded Drilout the welding spots you working in the wrong way. Think before you destroy more than necessary I am recommending you to take images before you remove those different part and label the places where you weld in the new parts. Greetings HCS.

I like what you trying to do, but you should your grinder more the drills are not a very good tool for what you trying to do, also cut out the rotten pieces and replace them with new steel, I acknowledge your drive to make this a successful project. but you need to improve your skills, the welding machine is certainly an asset. I would love to have a service van like that, in the 70s I did renovation work in Toronto and those vans were very handy. But keep it up and you will be successful in your efforts.

Wipe the seams with lacquer thinner it will reveal some of the spot welds if not all of them

I dignthe video but it would make more sense to have it all bead blasted then do the chop and repair work. Would save some grinding tine as well.

Homebuilt by jeff used a different method but still the rotisserie allows you to work standing up. I do love watching mustie1 crawling around under his stuff though.
