VW T4 Replacing N/S passenger step sill. Volkswagen Transporter.

so to keep this old battle bus on the road, we discover previous shocking repairs!
we look to replace inner and outer panels and repair the wheel arch.
to do this in a garage would be extremely costly! so I'm giving it a go for a friend to save them money and help get their van back on the road.

That factory foam confuses a lot of people. But the manual (Transporter 1991 ➤ Body Repairs - Edition 03.2003) even instructs to inject new insulation foam when replacing the sill... 2K filler foam, Part No. D 000 111 A2

That expanding foam is actually factory fitted, not sure why, maybe a sound baffle feature? I found it in the same place on both my sills and they’d never been touched since the factory.

Good job on the sill, as you said, never mind the welding skills, at least it's the proper method! And I wouldn't complain about your welding, I've seen some real talent through my work, yours is solid and structural so up for the job, seen some welds weaker than the expanding foam.

Did you use any gas when welding? the welds look very porous, they will stick but in time they will fail. Good on you for having a go at replacing the sills, the T4's all seem to rot in and around the same places.
