You make a very good observation when you state how the ring/flange and the CF hull would have different compression and therefore stresses. The interface bond between them was a bed of epoxy. The preparation of each face of the interface would need to be carefully prepared to ensure that it could handle the sheer stress force at each surface flexed at different rates. Also, the rings were made for Titan v1 (Cyclops) and the hulls were different diameters, which meant they had to modify the hull after it was ‘cured’ so that the rings would fit! I live the idea of innovation, but you still have to apply best practice to your design, build and testing.

There is a legend that during the Vietnam Nam conflict the USA considered a helicopter to be the same one if the part of the aircraft with the number plate or inventory number was attached was still in use. That part was supposedly the tail boom (empennage?). So the rotor head could be replaced, as could the engine and tranny, much of the fuselage patched up or replaced, and so on but as long as the boom was the original it was the “same” helicopter and wasn’t a combat loss. I'd love to know what the interface of the leaking NPT fitting was? Was there a bung/through-hull female fitting in the hull? If so, how thick was the cross section? NPT fittings should NOT have been spec'd for something like that as the nature of the sealing function is a tapered fit. This tapered fit can exert tremendous force outwards, especially when overtightened. If it was bonded tightly into a carbon hull, and overtightened this could have displaced or cracked the fibers in the hull surrounding the bung/fitting. These guys were such amateurs in so many ways.

One would think that they'd be using cylinders of instrument grade air to blow surfaces clean, or something better, such as zero grade air (a mixture of oxygen and nitrogen made from individual sources of both gases).
