The factory intercoooler does not press out or lever out under normal boost settings.This only happens when you are over boosting meaning you need to address why you are over boosting. The ecu does a terrible job in controlling boost, that’s why most install a Dawes or tiller valve. Even a needle valve once the vacuum solenoid is bypassed. Referred to as NADS.Your high EGTs are what is going to damage your engine. The EGTs should never exceed 550 degrees for long periods of time on a Zd30di.Anything above 550 you’re risking blowing up the motor.A 3inch exhaust or 2.75 will help with this. Over boosting is part of the way these engines were designed. I would highly recommend a catch can also as the oil mist effects the way the engine runs, that the oil buildup in intercooler just leaks out when end tanks start pressing out .Once you maf sensor gets oil mist it starts over fuelling and overboosting creating the press out or levering out effect your are describing. Fix these issues and you won’t need to replace factory Intercooler, but overtime they will leak boost. Most just replace with welded end tanks or upgrade to CCIC or HPD intercooler. Both come with fan on them.

I know this was ages ago, but I was only watching to see you tackle Yardie Creek. I'm stunned you made the call to drive all that way back in wrong direction over corrugations just to avoid that depth of water for 20 metre, makes totally zero sense to me. Worse case scenario, wait for the tide to go out, what was the rush? My Patrol weighs much more (yes SSM GVM Upgrade), just go to 8 PSI and it would have floated across. Nolan Brooke FNQ, go through that, water over the bonnet (car bra in place) it just walks it, it's all about tyre pressure and the correct tyre pressure, not 25 PSI. Salt water is so over dramatised, only vehicle I had rust appear on was our Toyota 76 series. Sons Hilux, rusted chassis radiator support, but that just Toyota's poor build quality, 2 examples here. Previous Jackaroo has had salt water over bonnet on K'gari at Eli Creek, so has Toyota, both Eli & Nygala Rocks, waves going up side window glass. Our current GU has been to K'gari many times, you'd never pick it other than ARB's paint matched bullbar, yes it's rusting in the winch cradle but I'd expect that, have zero confidence in ARB product also now. Hope I've given you some confidence to try again another time. Oh, stop driving like that, huddled over steering wheel, if you blow a tyre, but a Roo, wombat whatever you'll have absolutely zero control.

We chose to not as a bit of a time and money compromise. Inside was actually in OK condition compared to outside though so everything that needed it got a few coats of etch primer.

I pulled mine out, it was ripped and I didn't salvage it; probably should have. I just ordered some 1/8 inch foam backed headliner which I'll use. I plan to weld nuts inside some of the grooves, and then make some big plastic washers of similar colour and use countersunk bolts to hold the headliner up, so the washers will be mostly flush. At the edges it will be held up as it goes into the side crevices under the roof. I will have three panels which will be removable, for the three compartments between the two roof arches. Plus some smaller panels to cover the side pieces at the top. And this also allows me to hang some things to the roof via the welded nuts which would normally be recessed, but could be sticking out by using longer bolts. It won't offer much insulation, only 1/8" so I'm not sure how loud it will be. I could always add sound deadening between if I need to since the panels will be removable. Anyways, that's one of my projects for the next few months as weather allows, we'll see how well reality matches my imaginary plans...

A bit of imagination and customisation can go a long way! One of the benefits of us reusing the old headliner is we can cut it up in future to access the gutters or hand various things. Good use of space!
