I own a metal fabrication shop.and I designed and built escape hatch flanges for a customer instead of using those little aluminum brackets. I built stainless steel flanges that completley wrap around all edges of the hatch. I built them by cutting out a larger ring for the base around the hatch and a smaller ring to fit over the glass and I welded those together using a strip of stainless steel and they were sanded and polished to look like they were made from a single piece. I welded on stainless steel studs to the base flange using a stud welder so there is no visible hardware from the outside. I cutout a stainless steel flange for the inside so the hull is sandwiched between the inner and outer pieces and the inside flange can be used as a drill template.

Colin have the Injectors checked for pop pressure. the new IP will have more pressure than that older pump and i suspect that you may have a weak injector that's allowing fuel to drip after TDC and changing the injection event timing. i'll add that the smoke being whitish is unburnt and not an over fuel situation.

Dang! That picture brings back memories! I’m the one who spotted it… they had time to send one mayday but never gave there position, I called the coast guard and raced to help, a mono got there just before us and rescued the 3 crew, I think my wife or one of my guests took that picture…. It was an emergency hatch failure, the reinforcement recommended by the manufacturer where not installed, also, the bilge alarm was not working… this is common on charter cats, captains pull the wires on the allarm because it’s “annoying”…

True that some builders are not installing escape hatches but I've not heard of glassing over them... I've used them and was glad I had them The perfect scenario for me would be to have them but have them mounted much higher than the waterline Interesting to note that hatch window blow outs can be caused buy the positive pressure from inside the hull... when my boat was upside down in seas... the flexing of the hulls blew most of the hatch windows out...

We just swapped out 3 of our 5 thru-hulls with Tru-Design. The two we didn't swap out were our single cockpit drain which uses an above the waterline bronze standpipe, and the galley sink drain which uses the Isotherm copper coil fridge cooling system through that thru-hull. They are the only way to go! No more bonding thru-hulls and they are stronger than bronze!

The thing is, while the hulls are in tact, they should trap an air pocket which will keep the upturned boat afloat. As soon as someone smashes that escape hatch, it lets most of that trapped air out, and the boat is more likely to sink. I think I'd much prefer to out in the ocean with an upside down boat, than be out in the ocean with no boat! I reckon the best through hull, is no through hull. I soppose that may be doable with a trailer sailer with an outboard motor, and a lot less complication than a big crusing cat.

I went a step further with my Tru designs Colin. I epoxied them to the hull to become one with the hull. Once they were dry I fitted the valves and tails. I feel happy about that method. If you ever need to change them you do the same as before put a wood bung inside and drill it out with a hole saw.
