Christoph, I would just like to say thank you for sharing this impressive motor design, manufacture and assembly with us. It is great to see 3D printing being used in a practical dynamic application rather than just being used for printing vases, figurines and other silly objects. You mentioned that the stators ferromagnetic material reduces the rotational speed while increasing the motors torque. Have you ever tried testing the motor using conventional stator materials (soft iron or aluminum)? It would be interesting to see how this effects torque and overall efficiency.

If you could 3d print a rotary encoder and a gear box Integrated into the casing, you could make a 3d printed servo motor, and with that, you could make a mostly 3d printed 3d printer... that's a rabbit hole that is very tempting to leap into... Edit: I've been waffling about getting a 3d printer for a long while now. Your video on this just made me decide to save up and get one.

I caught this vid on 'Instructables' and my first thoughts were 'here we go again another vanity vid claiming to be instructive' but this is brilliant, I'll need 2 or 3 viewings to fully understand the design and build (ok ok, a couple more than i admitted to). Hi Chris, I purchased your plans and ordered all the parts but I noticed you didn’t include any equations regarding the design of the motor, like how you chose the magnetic field strength, nominal voltage, torque etc. I am really interested in building an electric motorcycle but it looks like I’ll need to design a motor with a much higher torque because simple gearing won’t be adequate enough. If you could be so kind and share your modeling equations that would be awesome! Thank you for this awesome design, very excited to build it!

A question. Looking at the images it seems that the engine was very cogging and that would detract from performance. Without being a specialist in the field, have you tried to ensure that the group of stator magnets are inclined with respect to the motor axis? I think that would greatly reduce the cogging that I now see the engine has.

For future versions it can proof good to think about motor cooling especially when the motor is used for static applications. You can easily do that by shaping the venting holes in the rotor like a fan/turbine to suck air the from front between the rotor and stator.

This motor actually has ventilation holes, which work like a radial compressor. Air is guided on top and bottom of the copper wires from one side to the other. Of course the cooling only works with a certain rotation speed. At very low rpm a secondary fan is needed.

i wonder if ceramic bearings would be better, they usually spin faster and hold temps better, but would also depend on cost per bearing i guess. im about to get my 3d printer so i may downscale this design to two motors and 3dprint a plane body as well, will take some effort but ill figure it out

Excellent work Christoph, I think Flitetest and RCModelReviews need to see this. Wrapping the rotor and binding with slightly pretensioned kevlar or carbon fibre would give me a bit more confidence that it would hold together at speed! The magnetic PLA sounds like an amazing material, I wonder if the particles inhibit eddy currents in much the same way as traditional laminated stators and reduce losses. HobbyKing produce a 10kW motor of a similar size for a few hundred euros - would be interesting to compare the windings and construction and learn how it deals with heat removal. 3D printing gives so many possibilities for winding schemes and topologies - exciting times!

A really fabulous piece of engineering. Just proves what you can do with 3D printers. On the overheating comment, could you not print a cooling fan inside the motor to draw air in? I see these on many induction motors, usually on the outside of the motor though with a cage around it.

I think heat would be a problem for the stator. unless it's ideally made from a material that can be uv hardened afterwards. don't know if that specific filament exists but it would be needed if you wanted to use this motor for anything hardcore

how would such a motor perform in terms of temperature stability? would you have to expect deformations as load gets applied to the motor over a longer time?

Jay0neDE not sure if it was mentioned which plastics were used for the housing and parts outside of the rotor but I'm sure the answer here is it depends on the plastic used for the housing. I imagine if you need to sustain a temperature around 200C then you'd want some type of nylon with or PEEK or maybe even PTFE type of thermoplastics (ABS or PLA will definitely be gooey at that temp). In my limited experience with printing with nylon this can be somewhat challenging due to the extreme thermal contraction when the nylon goes below its glass temperature. I suppose the rotor with the windings will have some temperature deformation as well but the windings may help to give it more rigidity (just speculating).

Now its time to print one specifically for use as a dynamometer. That way you can keep track of how design changes effect efficiency. I bet it also wouldn't be too difficult to design a small rod with a self centering clamp on one side to test holding torque. it looked pretty strong when it was made to cog a the end of that one shot. Splendid work so far. If you could automate winding you could probably take an entire industry by surprise.

Different types of plastic? 3 - d printers use a type of plastic. Can they possibly develop a printing material that will help dissipate excess heat? Graphene perhaps? Just a thought

I heard vibration noise when you ran it without a prop. How is the balance on the rotor without magnets installed? You could make pockets on the inside, under the large magnets, for inserting something to adjust the balance. Perhaps pieces of plastic printed at different infill % then held in with cyanoacrylate. I'd order more than enough magnets for the build then sort until they were all very close in mass and power. Combined with altering the rotor design for balancing it should be possible to have a higher margin of safe RPM. What about a lathe turned aluminum sleeve for a light press fit over the outside of the rotor? Epoxy it in place. That would act as a barrel hoop to hold the rotor together at higher RPM by preventing the plastic from stretching then breaking.

Should do a long-time-test - maybe the motor breaks even at medium rpm, if it runs continuously for some days/months/years ...

just a little input for your idea. replace the normal ballbearings with the ceramic one. it will reduce the drag effect & can spin in higher RPM

Have you thought of using rotor coils in the future? I haven't calculated anything, but just knowing most conductors have a lower density than ferromagnets, I think you might get up to higher speeds with the same 3D printed construction without failure

Maybe you can modify holes on top of rotor, so when motor is working, they will work basically as propeller and gather air inside of motor for better cooling of whole motor?

Your halbach application I need to check out standard construct for the bell/mag section very interesting a one turn wind minimum current to spin spec is?. wind dc resistance next. nice build. Single reduction step or direct drum drive as diameter increases pole count goes up and KV down smoooooth torque silent power. with this optimized many issues can be solved. nice well done

I have an idea for the coil core. What if you simulated the laminated metal construction of a standard core by printing in with a dual nozzle system? Alternate layers of conductive filament and an insulator. Have one roll of conductive material on one nozzle, and another of the nonconductive variant of that materal.

The magnetic PLA from Proto-Pasta is not conductive. And the conductive filaments are not ferromgnetic (usually these filaments contain some graphite).
