I keep trying to believe that you really do know all this stuff, but it has to be impossible. Yet, there you are, proving that the impossible is true: you know exactly what you are doing. For all I can tell, you are an expert at each different job. OMG! What is your background? You didn't get your knowledge and skill working at the drugstore!

Whoa, that A-pillar looks sleek -- and all that in "only" glass fiber! Will it have enough strength to contribute to the closed profile that you need for torsional and bending rigidity of the monocoque?

Very little load is transferred through the "roof" structure. Most of the loads are all through the floor, tunnel and side seals. Still much more structure being built into the tube that you will see in future videos.

Packaging tape layers work great as a seperation layer for composites. Mike Patey might not fly without it.

Ever time I tried expanding foam the heat from the fiberglass or even body filler would softin the foam and it would cave in, I tried covering it with 3-M tape and it was better but still have the cave in.

Are you using Expanding foam insulation out of an aerosol can or two part mix pour foam? The aerosol foam is very inconsistent and soft.

I’ve worked with fiberglass and I would have to agree the vibrating saw looks like it works great. It also appears that the dust in minimal?

Could you do this in reverse and have a mould for the door sills that is upside down and therefore the right shape, fill it with expanding foam, then once cured attach it somehow to the frame? Or is the adhesion of the expanding foam necessary at pour time to attach it properly to the fibre? Loving this series, just outstanding, thank you.

I have. only for bonding foam together. The pour stuff is cured in 10 minutes ready to be cut/formed.

Epoxy and microsheres (or Q-cells) Mix your epoxy and hardener then add micro to the desired thickness. Wa-La!

Are the foam core/fillings structural? Or are they just used to form the fiberglass around?

The foam cores are non-structural, and serve as a base for forming the fibreglass.

If you have 2 layers of fiberglass+ 10cm foam(or nida)+3layers of fiberglass is much more rigid and stronger than just 5 layers of fiberglass, It can increase the value of rigidity/stiffness by 5, by 10...with only increasing the total weight of 10% by adding foam

SETHalpine is correct in that the foam adds to the structure, however the two part pour foam I used in the door seals is not particularly designed to be a structural material. It could be removed and the box structure it helped create would stand on its own. Even though I am trying keep a reduced weight the weight of the foam is not worth my effort and time to chemically remove it.

This two part foam is used to make custom drivers seats in Formula race cars. It is NOT a structural foam although structural foam is available. Did you look into that product???
