I enjoy seeing other people go through the same pains I deal with. A 10 second job turns into a 1 day task when you strip or break it. Then people wonder why my project isn't done in 2 weeks like as seen on TV.

The snapping sound of a rusted/seized bolt breaking haunts my dreams. Worse than that though is when you get that soft turn feeling from your ratchet/spanner and you just hope that it’s the bolt shank about to shear rather than the threads stripping out of the hole.

When welding a bolt to a broken bolt/stud, weld a washer to it first then a bolt to the washer, can get a lot more weld on it

Definitely the way to go. Whenever I can't get enough weld to hold I just blast it out with a cutting touch. Works great for broken header bolts. Don't try it on aluminum blocks tho!

Thanks for the tip. Working for mavis i deal with broken or rounded lug nuts all the time, and also missing wheel lock keys. I usually weld a 19mm bolt to the lock face but penetration is an issue on some. I'll definitely try your advise next round.

As someone who was an Audi engine specialist, you did it right. Every bolt has a torque spec, and should be torqued to that spec. Hell I'd torture oil filters to the correct spec.

My 100CS (C4) has been with me for 18 years. It was running for the first 7, timing belt broke and lost the first motor (1st of 3). I fix something major on it every year and immediately after something else breaks. Then it goes back into the corner until next year. In the meanwhile i built four other monsters but I still miss my old money pit. One day It'll hit the streets again... Thanks for the inspiration.

Scotto, sometimes it helps to slowly go back and forth with a bolt that feels like its seized or crunchy. If you're lucky, loosening and tightening sometimes backs it out without breaking it.

I really enjoyed this, having been through it a few times. Currently assembling a similar 7A motor for the rally car from a basket case set of parts, and it's terribly annoying to have to wait for things to ship in from some other part of the country. Things like inner CV boots, rear tie rods etc can add a whole week to refreshing the rear end (3 days aint so bad!). I should be wheels down and on the scales for corner balancing by end of the month (after engine is back in). I'd really love to compare to Brian's numbers when he starts dialing in the suspension. Glad to have some background entertainment in the shop!

As an owner of a 1998 Jeep that was from the East coast, I feel your pain on the rusty bolts. I take a torch to heat up every bolt I'm going to loosen and soak them with seafoam penetrating oil before putting a wrench on them.

I love that even though they are across the country, scotto always mentions how hard we mechanics in the northeast really have it. Rusty and snapped bolts are daily life for the tri states.

I'm looking forward to more of these project videos. I said a curse as that bolt broke off, because i know what's coming next. Makes me wonder if a rusted in then broken off bolt ever come out with a tapered extractor ? My go to extraction are the ones in a Mac Tools SE 10 kit they work great but a really rusted in bolt probably needs a nut welded on. A TIG welder does a great job of attaching your big nut to the broken off bolt. If you feel like using a torque wrench is a good idea, maybe it's time to look into an electronic torque adapter. Use your favorite ratchet and get a digital readout of torque, not just a click. I've always wondered how accurate those click type will be after sitting around with the spring somewhat compressed because I forgot to back it off the last time I used it.

When attempting to use heat to help extract bolts heat the part encasing the bolts if possible, heat expands things so heating the male part of a fastener can help to break loose but heating the female part always works better.

When using a torque wrench with anything that isn't a socket, it's important that the tool is 90° to the torque wrench. Having inline it adds that extra leverage to the fastener. That fastener is now overtorqured by whatever percentage the tool length divided by the torque wrench length is.
