2003 Jeep Rubicon had its heater core rupture 2 years ago. Replaced it myself (2-3 days as I am an old man and have to work in the driveway) as jeep dealer service writer grinned ruefully and said repairs would be at least $1,200 and likely more. That one lasted 1.5 years--I hate china junk but .... I am now finishing up installing a Brassworks heater core (all copper and brass) and a NEW A/C Mopar evaporator (that was hard to find!). I removed the console (M/T), removed the gauge cluster, loosened the dash, covered/protected the Emergency Flasher switch with a foam cover, pulled the dash up and back using straps to the roll bar and roof rack (no need to remove the steering wheel), and removed the heater box. I discovered twice now that leaves can migrate from the sides of the cowl cover so I put rubber tubing in the seam to try to keep the trash out; I also added wire screen over the heater box intake under the cowl to keep trash out of the squirrel cage fan (hopefully no more out of balance noise). While I have access under the accumulator I am replacing the starter with a PMGR starter at 100k miles; there is a skid plate under the engine which makes access from under a real challenge. I photographed the heater fan from the floorboard so I can R&R later. The heater core aluminum fingers don't clamp well and that is why 2-piece radiators fail also. There is more to the story but you get the idea. I am old school and remember driving old trucks with the heater hose control valve in the engine compartment; it was a needle valve that the driver got out and adjusted as needed. Thank you for answering a bunch of questions I had. The only question left is why do engineers always design the heater cores & blower motors to be almost impossible to change out? My friend had an old 40's era Willys and the heater core was on the floor, in front of the stick shift levers. Two hose clamps & 4 screws and it was out!

Great video, I ended up getting a doner HVAC Box from a 98 Sport for my 01 Classic and didnt realized that the one in this video seem to be the same as the 98 Sport which controls the door with a cable and that was my mistake because my 01 Classic didnt use a cable instead it was controlled by the switch itself which was only a plug and play into the AC controls, so if anyone is planning to do the same just make sure while you have your HVAC box out double check that !! And again Thumbs up for this video :)

I have been suffering from click sound recently when switching circulator. (RHD XJ 99) Generally there are many blended door accumulator articles. But watching your video I thought it was different from Blend Door Accumulator. Thank you

Great video, I've been watching the channel for years & you all have taught me a lot that enabled me to do work on the XJs I've owned. Any idea what the first vent/door that's in front of the fan is called or the part number for it? The plastic lever on that vent/door broke on me when I was removing my HVAC box. I need to replace that vent, but no luck finding anything online on what it's called or where to buy one. Only thing I found is in the Mopar diagram it is listed as part #8 within the HVAC box, but no luck yet. Thank you in advance

It sure would be nice to add a cabin filter to keep the crap off of the evap and heater core. The one in my JK really does a great job.

Good video!... I've messaged you concerning the blending door before. Now you've done this good video. Is it possible for you to record your work getting it out of dashboard. There's a good one out on KZbin where this couple remove HVAC from a grand Cherokee. Similar, but just not the same as my '99 XJ Classic.

So now that you have it ripped apart, how can you modify it to blow out more air? Upgrade the blower motor?

This is a big help, Weak heat in my 2000 xj. Its not good when the temp is 30 degrees its freezing when the temp is -10. This is making me think it's the blend door.

I just did my heater core in my 98 about 2 weeks ago. I decided to pull it while I'm doing my 5.3 swap since I had to tear the dash apart anyway to get to some wiring.

I would like to get a new gasket/foam piece that goes between the box and the cowl on my 88. Where could I get one? Don't really want to build one- is there a place I can get an OEM one?

Is this a standard HVAC assembly for most vehicles particularly SUV’s? I have a Nissan Pathfinder which rodents have gotten into assembly box and prob have died inside and letting out strong stench smell. What do you suggest I pursue in cleaning up. Dealership says I have to replace entire HVAC assembly box because they cannot remove parts of assembly box which seems untrue now that you’ve proven the pieces and parts disassemble.

Heater box is behind the instrument panel, evaporator box is right to it behind the glove box and the blower box is on the far right side. They are not in the heater box.

hi how you doing, i have a question if you please can replay me about heater core replacement , i did this job some weeks ago (jeep cherokee) and now after all together it seems everithing work fine, however the temperature regulator is my issue now, well, whit my engine stoped and key turned on i swtich the temperature regulator and can hear the door inside heater core box opening ad closing but then i start engine and after a while i check my temperature switching the temperature regulator but it seems is always hot , really hot , i couldnt undestand yet if there is temperature diference from cold to hot , but if the door is operating why this happens? maybe because the heater core is new? or is that something not working propeply here? i even dont know what to check ...thankx

First thing is l love my xj :-) but these HVAC systems are so over designed next summer I will build my own heater and use the flex tubes to put air where I want it :-)

I was hoping you were going to cut open the heater core matrix and show the separator plate/wall that often corrodes through or fails so the coolant just flows in and out the inlet and outlet tubes and not through the matrix so it no longer heats the cabin.

My heat is not good when its cold outside. I think a blend door is not closing all the way. What did you find was the problem?

I appreciate this video because you explain the blender doors and their actuators. I just replaced the heater core and couldn't get heat. The first consideration was whether or not there was an air block in the cooling system. I specifically filled the heater core with antifreeze separately from the engine and then connected the rubber tubes to the engine to insure that my heater core was absolutely full. In addition I made sure that the engine and radiator was full. When I started the engine, the relief valve in the radiator cap released antifreeze indicating that there was no air in the system that could compress. Still no heat, even thought the two hoses to the heater core got hot. I am now assuming that the culprit must be the actuator on the blend door that is controlled from the dash board heat/.cold control. I will be working on it this coming week to see if I am right. The last thing I want to do is pull the whole HVAC box again. Any ideas out there?

I absolutely thought about that possibility, but the controls that operate the defrost, lower level and upper level controls all work. What doesn.t work is the temperature control, which I have learned from your video is not controlled by a vacuum operated server but instead by a cable or wire of some sort to the blend door. If the blend door won't move to the heat side, then no matter how hot the heater core, no heat will come into the cabin. What are your thoughts? By the way, your videos are the best on this subject, where most fear to tread.

Has anybody ever overheated their 98 TJ 2.5L, and then had temp gauge intermittently cut in and out with idle going up and down after they got it back together? I'm sure it's a sensor, but I can't find it. I thought it would be the Coolant Temperature Sensor right at the thermostat housing, but it still does it and the gauge still (sorta) works with that unplugged. Anybody know what sensor feeds the Temp gauge?

It is probably the gauge itself. I don't know to much about jeeps but my 88 Chevy truck overheated and the gauge went bad. My gauge is $75 so if I do anything about it I'll go to auto zone and get a temp gauge for $10-15 and wire it up

Just did my heater core ..1998 jeep Cherokee. I would rather pull the entire motor if you asked me how hard it was. I would sooner rebuild the transfer case again before I do another heater core Jesus it sucks. Removing all those bolts against fire wall. 6 hours later..take care .
