Apparently the final shot in the Two Towers when Aragorn kicks the orc head, he broke his toe when he kicked it. So the scream in the scene is part acting, part pain.

He also almost drowned in the river scene where he’s supposed to float down the river. He hit the rock hard and got sucked under and everyone was like “umm where’d he go?” And he was under there for a good ten seconds, he kicked off the rock and popped back up but Viggo is such a badass he swims to shore and was like “Kay what next?”

Viggo also apparently actually deflected a real knife the orc threw at him. He told the guy that he wanted him to use a real one so he could act with it better and it was only supposed to hit the tree but the orc missed and Viggo legitimately used the sword to block a knife throw. He’s such a badass!

I've heard Viggo actually trained for 3 months in dwarf throw just for the scene in the Two towers where he throws gimli, but he never said to anyone that he did because in the film he says "not a word" before throwing him , what a mad lad.

Andy Serkis: The funniest thing that happened? I think in one scene I was shooting with Elijah and Sean Astin it's when Gollum's trying to stop them from going through the black gates and I had to dive on top of their backs and pull them backwards and right in the middle of this take I jumped on top of Sean Astin's back and I pulled him back and his whole wig and practically his head came off because I pulled him backwards. And it was the first time ever a wig had come off in a scene and it was a real shock but everybody was in stitches.

If I remember the behind the scenes details, Vigo couldn't make a convincing cry when kicking the head until in one shot, he broke his toe preforming the act. The scream was convincing enough and his pain was tolerable enough that he kept acting despite the injury.

Yes. In the book he runs out of arrows several times. He runs out of arrows once, I believe, in the movie also. During the Battle at the Black Gate he uses his knives because he is out of arrows.
