Put a small ball of modeling clay on the end of that pushrod to check clearance. Keep grinding til it doesn't smash through and leaves .010 to .020 of clay on the end of the rod. It needs a little air gap to account ffoe expansion. Great video Karl!

You’re not alone with the booster issue. As the brakes warm up, the fluid actually expands a little, pushes the rod, causing the drag. found the sweet spot for clearance was about 2mm, brakes cold. Great video and project!

@ 22:49 Karl- Someone, maybe it was Brent or Mortske, mentioned about those new master cylinders coming with a removable spacer inside the piston bore so it could be used with multiple rod lengths or booster applications (or maybe with no booster) ? It required simply removing the dust boot on the rod end and sliding the spacer out. But you had to know it might be in there.

Another word of advice this week also. It really pays to shut the doors properly when the cab is going to be tilted. I've always been told the cab bends out of shape if not kept in alignment by the fittings which are, the doors. You'll nail everything after some trial.

It’s nice to be along for the ride for the shakedown. I appreciate the calm manner you approach every problem with and just work through it - it’s also inspiring that even the pros have problems so the rest of us shouldn’t feel bad when things don’t quite work.

Awesome work you've done so far, my suggestion with the pulley squeal is to take the belt off and use an air wand to spin up the pulleys, super easy to find which one is making noise.

I've had luck using a nice fine gritty hand cleaner like fast orange, liberally apply it to the ribbed side of the serpentine belt on all areas that can be accessed, fire it up and it usually squalls way worse, snap the throttle wide open a couple of times, the grit in the hand cleaner with clean the grooves of the pulley as well as the belt. If you replaced the tensioner and belt alignment is dead on and you still get that same annoying ass chirp, give it a try, what can you lose?? Thanks for sharing!

Trackdayclassics is on the money, the last port in the master cylinder is called the compensating port, it is only very small but allows the fluid back to the reservoir to allow heat expansion of the fluid doing exactly what you are experiencing Good job though, gotta say I was one yelling at the screen on the steering box too. But much longer post to explain that one

I had a noisy belt for years . Changed belts it would be quite for awhile than come back. I had the motor out . A friend of mine told me if I had the harmonic damper off to put some silicone around the key before I put it back on because oil can work by the key and get on the pulley. When I took the balancer off there was oil behind the washer.I used silicone on assembly and have not had a squeaky belt since. That was 3,yrs ago . 1997 chevy 350

Nice power steering pump. I like the music it plays. Many times a fluid change can eliminate that, saving the cost of a pump. I suggest a quick oil change, if it works, do another refill with synthetic P.S. fluid.I find it odd that a P.S. pump in most vehicles has no filtration.

0:12 "We are starting today off with a problem, so don't forget to hit like. . ." While the internet loves failure, and I ALWAYS smash that like before watching, it feels weird to hit "like" to "starting the day off with a problem." To clarify: I am hitting like because Japhands is awesome and because your and Elio's peerless problem-solving skills are what makes that so.

Bad brake flex hose can make brakes fail to release, too. Pressure gets between layers inside the hose and squeezes it shut, keeping pressure in the line. Had that happen on a line to a front caliper in a new truck with less than 20,000 miles. Caused smoking, hot brakes and steering pulling to one side. Flex line between the chassis and diff would make rear brakes stay engaged.
