It helps to heat gun the resin to remove bubbles, both in the mixing and application.

You can also put the resin in a vaccumm chamber and definitely get the tip for the gun. Also pour down a stick when transferring material to not add more air into the mix.

Also mix it very carefully to not introduce air bubbles. Do everything you can to keep the resin smooth and bubble less.

Hey Chris, good job on the learning process. I've built a few composited aircraft and understand the nature of creating composite molds for CF panels. At its best, its a black art only to be performed by voodoo which doctors under a blood moon if theres any hope for perfection. But if I might make a couple of suggestions that have proved usefull at least to me. First, lay a few 1 inch foam dowels between a couple of layers of that fiber glass, that greatly improves rigidity of the mold and stops 99 percent of the flexing. Secondly as long a you are using a long work time resin, use a heat gun on medium to high and glance it over the first layer of resin, it does wonders to smooth out the first coat. Lastly use double sided butyl tape to seal vacuum bag edges, not sure what you used here.There's a lot to learn in mold making but your doing great. Thanks for the vid!

yes, a steel frame bonded into the back of the mould would have made it rigid to reduce flex and twist. Also they should consider having an aluminum reinforcement in their final part. it will also give them something to screw into, for mounting.

Chris the Carbon mould *Instead of PVA use the Wax Releas and some Chemical Release.. *Hot Glue Flanges with sign board *Sponge Brushes *Cheap Walmart Yoga EVA foam mat on the backside of mould will avoid envelope bag popping on sharp fiberglass *Plasticine or Modeling clay instead of chapstick work filleting wax

You should make braces for the molds. Keeps them from flexing and acts as a stand. Also watch the raptor aircraft channel. They are making a carbon fiber airplane. They know carbon fiber and mold making.

I just searched on this... Is the first one on their playlist titled "Shifting into gear - working on the nose gear system"? Also, where would you recommend he focus in on there for carbon stuff specifically? There's a lots of videos there and they don't seem organized or titled in a way to help find that technique specifically.

Small stuff tend to me more difficult to work around for composites. More curvature etc. Gas cap could be good starting point though (I agree)

I've never worked with carbon fiber but I have done a lot of fiberglass. I would think you could sand the imperfections fill with resin and sand that out and the clear coat would cover the scratches and make it shiny. Worth a try since this is a test piece anyway.

You need to add reinforcement to the mold it needs to be super rigid to maintain and hold its shape if you look at any mold out there they are super over built to make sure they don’t change shape no matter what

Normally you would vacuum your resin through the mesh during the vacuum process.

I'm an engineer in aerospace and work for a large aerospace space company in composites. One of the things I noticed is your vacuum bagging. One of the things we use is called tacky tape (at work we refer to it as dum dum) similar to this - tacky-tape.com/products/vacuum-bags/sm5142/ it looks like sticky tack you use to hang things on the wall or whatever, but it comes out in a nice strip and you can get a good seal. Another thing I noticed is on your radius for the door. You definitely have to work the fabric in to the radius to make sure your bag will have a chance. The vac won't magically suck it down in to the radius unfortunately. That's where we see wrinkles and voids most commonly. We also use pre-preg, but your method should work as well. If you have other fabrication questions feel free to ask, my wife and i love your show and our 2 year old daughter does as well!

You can still glue some foam-core or plywood bulkheads to the back of the mold to make it more rigid.

I work at Yamaha jet boats in TN and this is a similar gel coat we use for our boat molds it's cool to see this technology in something I watch on yt too! this is gonna me awesome

Nice try again guys. Getting closer. Personally, I would ditch the PVA stuff. If you are using release wax, there should be no need for the PVA....

I agree! I used to wax our 1932 ford 3 window coupe molds 7 times just to be sure and only had one major issue in 30 yrs of building them! The helper mixed the resin way to hot and it went off to fast! But wax is all thats needed if your thorough!

This is incredible. You need to keep the extra stuff on the edges, it provides rigidity for when you lay the carbon fiber later. By cutting it off it means the mold will flex and you'll get a crooked door later

You made the right decision to make the mould and copy from that! It means the parts you make will be dimensionally exact so making installation and gapping more OEM. Also you have the ability to re-make any part in case of accidents, panel damage.

a 25 minute video of a carbon fiber door that probably took him at least 2 days to film and make the door. Its crazy the amount of time that gets put into about a half hour long video

Build larger flanges by taping fluted plastic board on the edges. Because you're doing wet layup, you need to make sure most of the cf fabric is inside the small grooves, the vacuum will help pull the cloth closer against the mould mould but will not ensure the fabric's filling of the voids (especially when you have multiple layers of cf cloth). Use plastic wedges or keycard to press the carbon into the tacky resin

Also, in terms of the mould, use that roller you have to roll out the air bubbles between the fiberglass matt's. This will prevent air voids underneath the tooling gelcoat where it can collapse under pressure and repeated use

Have you checked out easy composites videos fron 7 years ago. I know there old but the videos are great and really detailed on how to make a carbon bonnet and seems to be simpler than how you are doing it.

Your method of layup is good! Your mold is good! I’ve been working with carbon fiber in the aircraft industry for 5 years now and your close. Just really got to tuck that material in the cracks and creases. Also don’t just leave a larger flange for your vacuum bag, but make a tab to put your vacuum port on that’s off the part. It can possibly leave mark off on the part. And make sure your vacuum bag is tucked in those creases as well or it can pull your material off the mold

I've worked a bit with carbon fibre, and getting it right the first time is just extremely difficult. You'll always run into the issues that Chris is having right now, but he's on the right track. Patience and persistence and eventually he'll get there!

Hi Chris, I am really impressed you are giving this a go.... it is my dream do do a whole car in carbon! Easy composites have been the best tutorials I have found so far. There are so many bits that they suggest which you didnt do. Watch their 3 part of how to build a carbon fibre hood. They really did the process well.

You should either switch to pre-preg or soak your outer layer of dry carbon fiber...much better finish and stronger piece.

Also, you may want to find some perforated film to go in between the peel ply and the breather. Perforated release film. If the breather gets clogged with resin, the vacuum will be less effective in those areas.

A question: How will you support the carbon fibre door skin? Will you peel the aluminium skin from a damaged door and lay the inner metal structure into the freshly laid carbon fibre skin and fold over the carbon fibre edge? That way you can create a pretty crisp edge on the carbon fibre skin while retaining all the mounting hardware for the mirrors, handles, hinges, etc.

I’m pretty sure the idea will be to make a mold of the inner door structure too, and bond that to this outer skin.

@@konradgreen2567 That would be amazing to see, except I'm worried that there are too many complicated mounting points inside the door to make it a feasible project, considering the extreme time sensitivity. Also, there are super complicated brackets in the door for the mounting of the unlocking/opening mechanism, power windows and rear view mirror. Also, by using the original aluminium inner skin you can mitigate some of the stresses that may cause the door to crack at the hinges, lock and mirror.

All those bubbles in the fiberglass mat are going to cause you issues, the vacuum bag will disperse the resin the longer you take the less the resin will flow, excess resin will get sucked into the pot before the vacuum pump. Also use an air gun to separate the mold from the carbon, they have vacuum bagging material that stretches.

Hey, I use to work in layup for an aerospace company. We worked on a lot of carbon parts. First. Your mold needs to be close to perfect before you lay anything in it. Sand and bondo the imperfections. Second. When you lay the first two layers of material. Vacuum seal it then to compress all the resin through out the first layer. Repeat this for the next two layers. Temperature also plays a big roll in a good finish so a temperature controlled environment would be ideal. Around 68-72 degrees. For the edges I would recommend getting brand new squeegee tools. There is a way to sand and clear coat the visual side if there are small imperfections. Sadly that was a different departments area and I never learned how to do that so I don’t have any advice there. Another piece of advice I could give is get different material. Some come with resin already applied to the material. There’s less chance of imperfections with this kind of material.

If you had left the vacuum pump running for the entire hardening process it would have easily compensated any small leaks!

Great see the changes and learning process here. The only thing I would suggest to you is to rotate the orientation of the weave each layer. That will help make the strength the same in all directions. Ask your supplier for what would work best for your weave. Also ask about vacuum infusion resin. You can setup all the layers and check that it holds vacuum before you add resin using that method

I used to do carbon just like this a long time ago. Based on how dry your breathable layer is, there isn't enough resin. Also, you may not be pulling consistent vacuum. Try taking a piece of the breathable layer and folding it a few times into a long strip that goes the entire length of the door. Lastly, look into using the vacuum to infuse the part with resin vs. doing a wet layup. This will use vacuum to pull resin from a pressure pot through the part. Makes for a really even and consistent part. Easy Composites has a really great video of this process.

Creating the mold is going to be the best way. You could even sell the molds afterwards. Big vacuum machines use boxes to vacuum down the thin top layer. I’m certain while vacuuming you can press the corners to get a better corner.

Chris, you should really look into prepreg man, you are wasting a lot of money and time on "medieval" method of building with carbon fiber. Even koenigsegg uses prepreg method for their cars.

@@Drivewaybuilt an oven is not hard to make. I have used foil backed wall insulation board for the enclosure. And a halogen bulb with a fan for heat. Temperature controlled by a PID controller. I still would not use prepreg unless I used lots of it. The mold would have to be cured at least 50 degree's hotter than the prepreg cure cycle or it would soften too much. Probably would require a new mold depending on the resin he used.

Avoid wearing any deodorant, cologne, grease, food when working with all those chemicals. This will minimize contamination ..

Some friends of mine used to work in our blade shop (helicopter rotor blades)when I was in the Marines, they used to sheets of plastic, and used the vacuum tape between the sheets to seal the bag. It is quiet effective

Chris, you need a drain. If you pull the resin from one end to the other, it'll pull through all of the material and out the drain rather than looking for a hole to make itself leaving gaps in resin! A cracking first effort! Keep going.

Cheap and free bracing for the fibreglass splashes (molds) you are making is the triangular cardboard packaging that comes with large fragile packages. Cut it to length and lay them in after the second layer of fibreglass cloth.

For doing large flatter panels resin infusion works really well. It helps keep the resin to a minimum and can be done at room temp without the need for an autoclave. 100% vacuum seal is a must. For deeper 3D type parts then X preg Pre preg carbon fiber is the way forward but it requires a programmable oven and a freezer to store the pre preg rolls of carbon. You are learning by your mistakes which is the best way. Awesome to see you persevering and getting your method perfected!

Hey, you can add a wider flange area to your mold. Just add some cardboard around the outside and then apply another 4 inches of fibreglass around the outside. This will help with the vacuum process.
