Ive done a bunch of these turbos ko3s ko3s and ko4. Heat will be your best friend before you even try to turn them get them red hot usually will get them right out. Love the channel.👍

…also, labeling each connector with tape and a Sharpie helped me with all of the connections….along with a good supply of zip lock bags and labels.

Sadly when cars get to 20+ years old alot of jobs just become a pain in the ass, due to seized nuts and bolts. Im just replacing my cam cover gasket; and the 6mm hex that holds the charge pipe bracket on was seized and then it rounded off and it was a nightmare to get out due to access, managed to stick a screw extractor in then get grips to turn it. Took ages and thats after drilling shocking and using anti seize on the bolt. Then after that one nut at the back of the cam cover was cross threaded lol, now i know why mechanics dont like working on older cars. A 2 hour job just gets tripled by these kinda things. Anyway good luck man look forward to seeing the rest of the project.

I found that for any bolts on the turbo, down pipe or manifold - after time with penetrating fluid, try to add pressure in the tightening direction and then try to remove. This helped almost all of them free up. For one of the turbo bolts I had to Dremmel the head off with a small cutoff wheel.

I feel your pain. When I changed my turbo on my TT I had a bolt that I could not get. I ended up removing the head. Still couldn’t get the bolt out but made it easier to cut off.

I got lucky with my longitudinal turbo bolts they just came out, all i had to do was bend and grind down an old ring spanner to reach the one closest to the block. You might need to heat yours up, an old trick is to use candlewax as penetrative. Btw why do you always unlock your car with the key? Does your fob not work?

I weld a nut on to the existing bolt. The heat breaks the tension and you have a better surface to remove the bolt.

I found your videos as I was modifying my TT and have been looking at building my engine as well. I found CO motor sports sells a CTS big turbo kit for the 225. Just wondering if you came across it yet. Just for me bringing my engine in to have it built, block and head is about $8,400. from a reputable shop. No manifolds or turbo or pipe work just the engine. They recommend boring the engine because of the age and mileage. I have to say the majority of the price is in the parts. Any way it will be interesting to see which way you go, keep the videos coming.

I was actually worried this would happen to you. I also went through this. I ended up pulling the motor and installing connecting rods, and a new clutch with a o2m reinforcement kit I was saving up for anyways. My only regret was not having enough money to get the big turbo, and knowing what config works with exhaust and the awd prop shaft. So I for one am looking forward to learn from your build. As for those bolts, I stopped myself before messing up those heads too much, and with the motor on a engine stand I used a map gas torch and a hand held manual impact driver 3/8" drive for my E14 socket wacked it hard after heating it up, and got lucky. Not sure what will be needed to cut those heads. I think they are some titanium nickel alloy or wierd stainless. Regardless good luck.

Yeah I am holding out hope they aren't too terrible to drill out. The head rounded with hardly any effort so I'm thinking it should be able to drill just as easily. The impact and heat is smart! Pulling and building the motor is also something I'll need to do sometime. Thank you a ton for the support!

oh man watching you with those bo.ts on the turbo manifold really made me remember the pain it was getting those out lol. I took a dremel and spent like 2 hours grinding them out *Edit* if you have a welder, you could always get a slightly bigger nut to sit over the top of the manifold bolt heads, and you could weld those in and use the bigger nut on a socket to remove them. The heat from the weld may be enough to shock them to move a bit. Worst case, they arent ever coming out and its time to get the grinding tool out. Hope this helps! those manifold bolts are a straight bitch and getting the studs out of the head for the turbo manifold is not any easier either so good luck!

I was having issues with my turbo not holding the correct boost, I got lucky and it was just the N75 valve.

Right especially cause he has an underboost code. If it was the turbo it would be making the dreaded dentist drill sound and oil would be dumping out the exhaust.

Seafoam deep creep and some heat is your best friend. I would get a really good set of vice grips (not harbor freight) and lock them on if you can get to the bolts. Then take another tool and tighten the vice grips even more. Then use something to help you turn the vice grips. Or, you can cut a line on the top of the bolts and use a heavy duty flathead. Some people take a chisel and hammer the side in a counter clockwise direction. Otherwise just cut it off with a dremel and mini metal cut disks. Hope this helps.

I know that you said you used penetrating oil, Seafoam Deep Creep works 100x better then pb blaster because it doesn’t dry out. It lubricates and penetrates lol.

Try automatic transmission fluid and acetone 50/50 mix. Best bolt buster and it allows you to reuse the bolts if needed. Makes pb blaster look like Windex

Lots of heat i mean 10 minutes direct with a blow torch then impact wrench and they come off thats what i did 200k turbo bolts came straight off
