Extracting Broken Bolts In The S6 Wagon... How Hard Could It Be?

Hey Everyone,
Today we continue our quest to get the S6 running. Where we left the car, we were at a bit of a roadblock. A couple of the water pump bolts snapped off into the block... The goal today, with the help of my mechanic friend, is to remove them as best we can. I also spend some time prettying up some valve covers.

That Helicoil was crooked, that’s why that bolt snapped.( most likely ) I usually will you a ratchet with putting the bolts in something that’s got helicoils, instead of a power tool. You can feel the bolt better n know if it’s getting bound up etc… and after you weld the nut on the stud you want to smack it with a hammer while it’s still glowing red, not after it’s started to cool .. ( imho,and just giving my experience ) valve covers looked great ✅

That is what I thought. He didn't cut the threads nice and square as well, since using an englishman is not precise. If you insert helicoils in a not properly cut thread, they space out unevenly and crooked. Screw-in-not-nice-is-snap-anger is the result.

It was definitely odd, something I've done hundreds, If not thousands of times before. Thread the bolts in by hand, run it down with the impact snug, then do a final check with the ratchet. Buuuuuuuutt... as you can see.. it didn't go that way .-. It's always the family and friends haha

Oh man, I deeply sympathize with you haha. I recently rebuilt some K04s for my b5 s4 and while torquing the brand new bolts for the oil drain line.. SNAP. Brand new turbo cartridge with new threads as well. but for some odd reason the bolt wouldn't tighten and snapped. Luckily I was able to extract it with option 2. Went back to my spare old bolts and those worked perfect !

Great video man on the weld extraction back the nut of 2-3 turns if you can then weld its sometimes easier to break the rust free by tightening first 👍

There's a certafit. They are better than a helicoil. It's a full sleeve instead of just a coil.

Fluxcore? Should of cleaned the remaining stud visible, weld washer on, weld nut to that and twist while glowing DONT LET IT COOL

I wonder why the OEM bolts are made of a material that snaps so easily? I would say at this point to trade them out with hardware that is more durable.

overbore the water pump bolt hole on the assembly and on the block then run a larger bolt with a different thread pitch? not a perfect solution but maybe a more permanent solution

@@V_Litty man a 2.7 would be a pretty cool... and I actually have an extra one. But if I did that I would kind of just be making an allRoad. I think it's cool this car has a V8 so if we do a swap I think it would be fun to keep that many cylinders or more

I hesitate to criticize a working mechanic, but I wouldn't have been using a power tool on something I'd just put a helicoil in. I'm voting the "Send It" route unless you're going to do a legit rebuild on the motor.

​@iliketorockrock I have a tig, but it's been at Miller for the past 6 months getting a new motherboard, hence the Flux. Coming from a Mig background, I'm familiar with Flux and got this little guy for a good deal. Perfect little welder for doing small stuff at home, granted, this is on the more extreme side for what I would've used Flux for. I would've much preferred to have my tig to get this done lol. But we gotta make do! :)

@@HunterDirection my thought was just something a little easier to work on… room for turbo or turbos like a 4 cylinder. I personally think that a compound turbo setup would be totally radical, stock 1.8t or similar size feeding a huge turbo for all the boost down low and up high.
