In case the airlock returns, air gets pushed around hoses under ~15mm, but collects in high points of larger hoses. If you are getting air locks, just tee off a narrow hose from each high point into the vent hose to the expansion tank, and it will bleed though that. Had similar (resolved) experience with Westfield V8 (with 2 high points in the fat hoses).

Take a piece of PVC pipe about 45cm long, hold one end to your ear, plug the other ear with your finger. Now aim the other end of the PVC pipe at the engine. When the end of the pipe is over the spot where the noise is coming from, the noise will get loud because the sound waves are going right up the pipe to your ear. That's how you find where a noise is coming from.

Check the cam chain tensioners on that 4.2, they go bad and you have to take out the timing belt to change them. They also make a horrible sound when they fail.

I've been looking at a similar project myself, especially now Boxsters are becoming so affordable and engines with bore scoring scaring many owners. A power swap makes a lot of sense.

A quick note.... a water pump can run without water. The bearings don't need it and the seal is carbon against ceramic which don't need water. Could just be cavitation noise - air in the water. I'm sure you'll sort it tho Jeff. Good luck.

A water pump does not run dry, but you do have a air lock in the cooling system. That sound is air bubbles in the power steering. With the motor running turn the steering from lock to lock buy the front wheels, not the steering wheel, to bleed the air out of the power steering system

If you want to test the water pump, when you have the engine out, grab a drill, a drill attachment that acts as a disc to stop a belt sliding off and a belt You just put the belt on the pump and spin the drill, you will be able to run the pump pretty well and can easily tell if it’s working, I would also run it without the thermostat while you do that test, no use restricting yourself

Your thermostat is in a place where it stays cold. So it will never open. You need one with a little hole in the plate that moves. That way there is always a little flow that goes through the pipes heating up the thermostat. Than it will open. On my French cars I had this kind of thermostat (305 Station Wagon SR)

Draw out your cooling system on a whiteboard with arrows for your flow, it might help visualise where the problem might be. Just remember to also draw the components relative to what height they sit at in the system, this will help show where air pockets might develop.

Drilling a small hole in the thermostat is always good to help any trapped air pass through so there's no air pocket against it

Yikes that's a big job to investigate! Can't be made any easier with engine accessibility. I hope we see the Boxster running sooner than later with the help of somebody out there. Thanks for the video

Hi Jeff Are you certain you just haven't got an air lock? I had a similar problem with my LS6 engined BMW after a rebuild. It would slowly overheat... I tried everything, I convinced myself I had fitted the head gaskets the wrong way round but I hadn't, I convinced myself it had a crack, it hadn't, I bought an electric water pump, no change,I bought a vacuum filling tool, no change, I fitted extra steam vents, fitted a bleeder in the heater hose, made a new top hose adaptor with direct connections to the header tank, bypassed the thermostat all to no avail. At one point it blew the expansion tank apart. I must have drained and refilled the engine twenty times. eventually I connected a small open central heating overflow tank to the top hose of the radiator and let the top hose from the engine empty into it where I could clearly see what was coming out of the engine. At first it still overheated but I clamped off the pipes to the heater and header tank and this huge amount of air came out. I let the clamps off the hoses and it was still fine, reconnected the system and its been fine ever since. Sorry its a bit long winded but believe me it took weeks of tearing my hair out to get to the bottom of this,and whilst I understand your engine is different it may help... expansion tanks are simple. The main feed goes to the water pump or as close, most cars that's the radiator hose that feeds the water pump. The two "breathers" are steam tubes for self bleeding. Alot of cars only have the one steam return. The fact both radiator hoses are cold tells me theres no flow at all. Even with a closed thermostat there's a bypass so will have some sort of heat in them.

12:30 looking at my own 4.2, that welded bit is a return to the tank and also Ts off to the top rad hose. The curved pipe to the right of it is the feed from the tank

Looks like Scotty Kilmer is right Jeff, those Porsches and Audi's are "endless money pits". 😂 Would it be practical to use an "in line" type electric water pump? Power steering pumps are extremely noisy when they're low on oil.

With the system not holding vacuum, wouldn’t there be a water leak? I think fill the system with water as best as possible. Then pressurize it. See where it is leaking. Before you take the engine out. If the leak is very slow you can let it sit over night and keep pumping up the pressure until the leak is located.

A trick we used to do on early BMW’s was to drill a small hole, 1-2mm, in the top plate of the thermostat at its highest point. This would allow any air behind it to bleed out. Stopped many a car from overheating.

Pressurize the cooling system to locate the leak, it might not be necessary to pull the engine. And a stethoscope will help you pinpoint the noise source.

Would it perhaps make sense to look at the Audi's cooling diagram and then try and best replicate it in the Boxster? Do you know what that port did before you blocked it? Anyway, I'm sure you're getting plenty of "advice" so you'll sort it out ;-)

Can you not just bin the thermostat and fit a davies Craig water pump and controller? May also help with bleeding and circulation. Also can you bin the hydraulic power steering for a small electric power assisted column? Although might also have to source a non power assisted rack 🤔

could it also possibly be the power steering pump making all that noise. i know my Benz was making some rattle noises before i replaced it. iam more than sure youll sort it out..

pretty sure you can run a water pump without water....they just have sealed bearings.

I think the engine needs to be gone through and have erroneous factory parts removed that aren't needed for 'race' use. Should make troubleshooting a bit easier IMO

Did you go to the Bathurst 12 Hour? How about enter something in the race. I hope it wasn't you wrecking cars on the mountain. It tends to take expensive race cars and spit out just a bunch of parts that head straight to a scrapyard.

Both of the tubes being cold just screams “Water pump” to me, VW (and thus Audi) used plastic impellers on their pumps and they have a nasty habit of breaking off inside the engine.

It's a racecar, why you don'y just remove the termostat? Simple open circuit. I would do the same for the power steering, one thing less that can break at the trak. Or maybe an electric one, so at least you don't loose liquid on track if it broke.

Oh Dear mate, the old Rockster, keeps on giving unwanted gifts, AND just keeps on giving. That noise was pretty bad and loud even on the mike. Hope it's nothing too bad. When you said water pump I thought it did sound like a pump bearing failure. Just crossing my fingers for you that its not internal.

I hope the water pump was not the one with a PLASTIC impeller. If that breaks, it goes everywhere in the engine galleys. If you change the pump, take one with a metal Impeller.

The definitions of hoist, lift and ramp respectively in the Oxford dictionary is: 1. “to raise or pull something up to a higher position, often using ropes or special equipment”; 2. “to raise someone or something or be raised to a higher position or level”; 3. "a slope that joins two parts of a road, path, building, etc. when one is higher than the other. Based on the above defintions the more “descriptive” and in my opinion correct term is vehicle hoist as the "machine" effects the raising of the vehicle by use of wire ropes and pulleys and a hydraulic ram. However what the Americans use - i.e. lift, is inherently less descriptive but appropriate. Needless to say the use of the term vehicle ramp to describe a vehicle hoist or lift is simply erroneous. However, all of the English based TV car shows that I have viewed (e.g. Wheeler Dealers, Flipping Bangers, Salvage Hunters-Classic Cars, etc.) use the term ramp. Mmmm - English based shows not adhering to the use of the Queen’s, err Sorry, King’s English - sacrilige.

You must ignore all the cooling on the Porsche, and only use the cooling diagram on the Audi. The audi engine needs to cool, not the Porsche car.
