Hi the same thing happened to me in the bushveld in Africa. It took me 10min to rig a couple of male push in crimping lugs and wires an I finished a 600KM trip with that diy fix. The 200 and 300 TDI was the easiest cars to work on in the bush the Lucas switch was one of many things LR could have done better. Unfortunately I sold my 300 TDI shortly after I completely rebuilt the engine and immigrated to New Zealand. Love your videos keep them coming. I mis my 300 TDI.

At the end of the day LR made them to a price point. Alot of areas could have been better for a greater price, but then I doubt they could have competed with the Japanese.

I then looked into the root cause of the problem and fount that the contacts inside the ignition barrel switch were also worn, it was possible to swap out the switch by removing the two small retaining screws. The switch was £12 on eBay 👌🏼👈🏼😎 No need to remove the ignition barrel…

Great job, your knowledge and creativity saved your bacon there! Always an art to carry the right spares ... how far do you go. Last year my fuel pump went and the AA rescue guy replaced it at the roadside with a spare I happened to be carrying as I suspected that there was something up with the pump. Took a couple of hours, if I hadn’t had the spare I would have been without the car for at least a day I’m sure, in the middle of a holiday. Probably could have done the job myself if I’d had to but the AA guy was available so let him do it, that’s what I pay them for anyway!

Nice job Brett, sad about the switch quality. I had similar problems years ago out of Charleville and ended up using an old model Holden switch, never failed again and was still in the vehicle when I eventually sold it.

Would you not have been better re peening over the three case crimps that hold the white plastic contacts tray ? Maybe this would have held the 2 units together ? Just a thought 🤔

Always a possibility, but impossible access. still would have had to remove, and from memory i did do that before trying the glue on top.

Hi Brett, the wiring loom may need a support bracket to take the weight. Those bent tabs can’t take any load, poor design. Safe travels!

I think our car has a similar issue. So once in a while it doesn't start. Say 1 out of 15 starts. The lights the dash starts to go on and off same does the starter motor. When I remove the key from the lock, re enter it 9 of 10 the car starts directly. It feels like I can get the issue also when I move the key a bit in the ignition lock. Does this sound familiar?

@@qaiserk7305 yes it’s solved after replacing the battery and startmotor. I also have had an issue with similar symptoms. The motor stopped directly when I tried to drive. It was a faulty relay for the computer. Hope this information helps

Happened twice in the past 15yrs on my 97 300tdi 110...similar environment. When i shook the key, it would engage the contacts for a second...all defenders here suffer the same problem. Solution...No keychain or weight hanging on the key. Just use a loop of paracord or the like.. better yet a small neo magnet connector keychain. Any weight on the key while driving corregations, acts as a lever breaking the switch. Once i started using only a key, it never happened again. Vehicles that stay on pavement its whole life dont have those concerns.

Turns out it wasn't glue. Just those tiny crimp imprints which held the contacts on.

That was almost bush mechanics, except you didn't use fencing wire. :) I would seriously consider ordering two starter switches (and adding epoxy or whatever it takes to make them rugged before fitting) or, if the cost of two is exorbitant, completely replace the LR ignition switch with a custom keyed power switch and a momentary contact push button as a starter switch through a couple of 40A automotive relays - components that are a dime a dozen, proven and the spares for this can be used elsewhere.

@@RoamingTheOutback love your videos brother, i just went solo into the gammon ranges, climbed mount gill at wirreweena sanctuary, grindells hut, and through to arkaroola via back tracks. I got lost missing the track out 3 times back and forth over lowrange terrain, only in the end to realise it was a pebbly creek that was the track out. Im getting a second 100 litre tank in the tray on the hilux behind the cabin to go with the 145 replacement main tank i purchased so i can carry 245 litres of diesel, so i can go remote, peace

Gee your not having a good run lately are you?... time to upgrade to an 80 series.. haha.. ~;0) Could you not drill a hole either side in the main casting part and run a cable tie thru it and back to itself to help hold it better? Can you not find another ign sw setup similar to yours but in better condition or quality that would fit or ..... even bypass that and make a new configuration with a key and push button arrangement as they do on race cars which would then probably make for a better and less hassle permanent arrangement ?

Hi mate, no offence but their are much better 4x4s on the market. Landies are just to unreliable. Two friends of mine had them and sold them because of all the trouble. Blown shocker now this plus other stuff we never see. Suzuki Jimmy’s rule.
