Unfortunately its more than a bad set of brushes, its a burnt winding all because somebody got lazy and did not share the single phase load across all 3 phases, instead they overloaded one and it burnt. Fuses should have protected it, but I would bet they were upgraded to the point they were useless.
The question is, can I lift the brushes on the bad winding and use 2 phases to neutral (ground) and still get some use out of it without having it rewound just yet.
The alternator looks to be made by Siemens, but it just does not have any stamps on it to prove it, I have no idea who made it.

I'd take it to a motor repair shop and see what they would quote you for a rewind. If it's to far gone and to expensive, take it off an fit a modern head to the engine, boom, back up power for your shed, house, your neighbors house... I'm still amazed at how smooth the engine is.

I suggest tearing the gen end down and get the main rotor out for a good inspection. Could be that the short is obvious or that moisture has set in on the burnt windings and the compromised insulation is giving the low resistance. I’m hoping you can clean, re-dip the whole armature under vacuum and be good. Either way it is still a nice machine!!

Unfortunatly there is a 1/4" crater blown in one of the windings where it enters the iron laminations of the rotor, I wish it was as simple as re-dip :(

What a beautiful piece of engineering !. None of the shite that’s made today will last anywhere near as long as you’re Generator , or handle as much abuse . This was built in an era when things were built to a design not to a cost . It’s a monument to what can be done !

I would be inclined to take it to a motor winding shop and get an estimate from them to rewind it. Good motor shops that do that for a living usually have reasonable prices (at least on this side of the world in North America).

The problem is if the burnt winding measures lower than the other ones it's internally shorted. Once a magnetic field is applied it will still generate power just like the other 2 phases and heat up like crazy. Others will correct me if I'm wrong but at this point to remove the short you can cut the ends of the burnt windings sticking out of the rotor on one side and that should give you 2 good phases

It's possible that it just had an insulation failure and thus shorted. Hence why it burnt out. Would explain why it burnt despite there being fuses, though I know people loved to bypass or misuse fuses (use too high amp rating etc...). Just keep in mind, if you remove the windings a motor repair shop might not be able to re-wind it (unless you count the windings. But it should be the same for all three phases, right?!).

@@BenjaminEsposti if he cuts the one phase he would leave the windings in the rotor to not throw off the balance. So there is no point in taking the winding out unless it's for sure getting rewound

Nice machine, awesome sound. Easy starter. Interesting that the current is taken from the armature, I thought the current usually was taken of the stator winding and the armature was supplied with DC from the exciter. You should be able to get it to work as a two phase alternator.

Ones that I have worked on have a three-phase rectifier on the exciter rotor. I guess 1960's diodes were not great, hence this design. Not really sure how this one pulls AC off the rotor. It seems backwards compared to a normal generator, as in the stator is DC and the rotor is AC. It looked like it has 3 slip rings. I rewind motors and generators. Generators always blow up worse, I've seen coils blown clean through, puddles of copper in the bottom of the casing... etc. The problem with leaving the coils in but disconnected is they are still being excited by the field and could short together or to the rotor itself as the insulation is damaged.

Still think it has a nice sound at idle... :) Certainly a shame about that burnt winding though, probably more work than it'd be worth to re-wind it, but I'm far from being an expert in such things, I had enough difficulty replacing a pair of diodes and resistors on my Honda EX650 generators' armature, almost wrecking it in the process... :P

A good cleaning and isolating that winding would be the best idea. If several wires are blown I wouldn't bother but if one or two is blown it might be worth it to get that winding going again. The coils may not be matched perfectly so they might be off from each other by several ohms, if the one that's blown is a bit more I wouldn't try to fix and use that one. There's always ways to make two phases into 3. ;)

So nice to have regular content from ya again! Been missin' watchin' you fuck around with old clapped out junk and makin' cool shit out of it. Or tearing it apart to find out why it won't run right. Also, that diesel sounds sweet. Perhaps some sort of Mad Max/Fallout-esque scratch build tracked buggy might be a fun way to use it if the genny is NFG.

Your gen set might have come from a german built ship from the 1930s, 1940s and the AEG generator might have been repaced in the 1960s because the original one was burnt out, common on ships! I would not scrap the AEG Generator its rare, I have seen similar sets in German WW2 bunkers years ago! And please keep the brass radiator! A radiator shop can rebuilt it like new. This is finest german vintage technology! Please dont scrap the AEG generator and please keep the switching board it has the old german U-boot look :-)) Lovely piece of equipment!

That is very interesting, i wonder if the engine is wartime production, cleaning it up should reveal a number somewhere. I figured the gen head would be Siemens but I cant see the tell-tail Siemens logo on anything, must be AEG..

@Schlipperschlopper The control panel, of the generator you linked, has been remade somewhere after 1980. It's a standardized layout and equipment for industrial machines. But the motor and generator are build around 1960. If i look at his generator, the layout and components i would guess it was build between 1930 and 1950. But I'm no expert when it comes to that.

Another idea - Hook it up to the westinghouse dc gen. Then feed the output into the dc bus of a 3 phase inverter, so you get your 3 phase output. Maybe a 2:1 gearbox in the mix so the engine can run at 1200. Would be a fun video series project!

Seems to me that if yo9u could pull 40 Kva out of the thing single phase, it's going to power your whole home and the ones either side. If you ran it on veg oil which these old engines will do without problem, It would be a cheap to run and powerful Genny just the same. If you needed 3 phase, just spend the money on a Good VFD and don't worry about rewinding the old girl.

Love the sound of the starter! It seems to say "GUTEN TAG" = "Good day" in German, when engaged (german joke obout the old serious BOSCH starter sound), P.S: the tiny "steering wheel" on the backside of the switch panel is the adjustable excitation resistor (Very HQ) for fine adjusting the output voltage (the more excitation voltage, the more main gen output voltage) , does this wheel still turn or is it seized solid? DONT spray any WD40 inside of these, that might cause more problems. Better dismantle that adjustable constantanium wire resistor and use electrical high voltage approved cleaning fluid that is not acid based! (Acid based sprays destroy the resistor insulation ceramics and again cause copper corosion)

I know that's sound is over the camera mike, but that engine sounds really good. Any idea what this was used for in the past? If you mentioned in a video, I've forgotten which one. Glad to see you putting up some new content. Take it easy Man. Greetings from the North East part of the US. I'm not ready for winter yet. G'day mate, This genset was used at a chicken farm to keep the fans running during a power outage. have fun with winter, I ran the shop aircon for the first time this summer :p its getting warm now,

Thanks for the reply, I appreciate it. Funny you should mention aircon, just closed mine up for the winter a few days ago. Just yesterday morning when I got up there was ice covering the puddles from the previous day's rain. I think it's my being an old fart now that makes winter so much tougher than it used to be. At least that the theory I'm going with. Yeah you'd need to keep the cooling going on those chicken barns. Used to be bunches of them around me, all closed now. Quite a few of the more modern style barns have been turned into self storage lockers. Not sure exactly how that works having never been in a chicken barn self storage setup. Take it easy man.

I got an 79 Miller 225 with failed windings due to age. The lacquer has simply began to chip off - otherwise copper is intact. Agreed, I'm not having a 1973 machine rewound. The engine on it is tired and would need several hundred worth of work too. Actually picked the windings apart and got the resistance back up. Dumped clear coat all over it and if I could get the motor to hold up, I'm curious if she'd make power again.

The supply for the fields are generated in the rotor and then commutated to produce the DC for the stator fields. No diodes required. I would be inclined to believe the fail was due to insulation failure rather than overload or loading inbalance. Older unit, combined with higher voltages on the rotor, mechanical stresses and open flow through cooling would make Insulation failure inevitable. I think rewinding would not be an option based on cost alone. The 3 phase output winding combined with the DC generator under winding would more than likely have to be rewound inclusive and this would be a big job. Cost would be big here in Auz. I have serviced many of these old girls that are still operational. Constant usage seems to be better for them than stand by duties. Bit sad that this one has probably had it's day. Beautiful engineering.

This is a nice old generator. New radiator (a three-row and some electric pusher fans would probably be perfect) and some gaskets would make it a real runner! If not used in a generator, would make a nice, torquey dune buggy!

Rewinding of that rottor will not be more then max 1000 euro. other possibility is removing the burned windings from out of it, leaving the shorted windings in will overload the exiter.(field )

I think you have to cut physically the burned winding. Or you build a induction heater. As you said the winding is shorted, the result is that the winding creates a big loop. You have to open the windings. From what i can see the windings are really burned up. If you can insulate the winding, you can regenerate the third phase a three phase motor. They do that often in the USA. If the windings where in a better shape, you could pull the armature out, cut and test loop for loop and solder the OK one together again, jumping the shorted one, this would shorten the winding, resulting in a lower voltage, but it can make the generator work again. But it's a long job to do. I've done it once for small generator. took me two full days to measure, find the shorten loops and reconnect everything again. If you want to connect the westinghouse you could gear it down with a planetary gear from a tractor. Some have planetary gears directly installed in the wheel. This could help running the diesel efficient.

it would be nice to see this set semi restored to a working state, all three phases, dont have to be pretty just functional. would make a nice engine to take to shows and such, just depends on what your into and how much you want to chuck at it. If anything its nice to hear the sound of an antique diesel engine purr.

as long as you de-rate those two good phases a good amount. I dont see a problem with running just the two. I've run lots of things on one or just two phases of a 3 phase generator keeping in mind I dont put too much load on them to not upset the balance of load on the system there wont be a problem. Worse you can do is break something that is already broken.

"Much more modern", and "better" are mutually exclusive. You can choose one. I'd say that you could rewind that generator armature yourself. It is a curious machine, with a commutator on the main generator AND a separate exciter. Would love to see a schematic for it.

I think you have to cut the burnt windings open as they are shorted out internally. You should then be left with a 2 phase alternator. If you leave the windings in place they will have an internal short circuit and overheat the generator.

FloppyDriveMaestro too complex, need a bobbin the correct shape for the stator to wind onto, then count the turns from the old winding, paint with varnish and impregnate the lacquer into the windings under a high vacuum, you'd need special equipment

The generator might just need a remagnetizing prozedure for the 60V excitation generator (remanence gone due to long storage without use), just connect 12V DC from a small car battery loader (not a car battery itself!) in line with a 5amp 100V diode and a 12 light bulb with the ports B(+) sometimes called D and C(-) (typical marking on german generators, but please check with your one before doing that) of the excitation coils (remove the carbon brushes of the excitation before), there are machines with extrenal separate excitation generator (a small 40-60V (?) DC electric generator at the rear side of the big 400V three phase generator) and some (as my 1962 Fimag DCB20-4) with integrated DC generator within the main generator...just remove all brushes...than give 12V through the DIODE and lightbulb to the excitation coils, this will remagnetize the iron of the stator. Never connect DC without Diode and lightbulb to prevent reflow of DC to the Battery loader, you might also do this during generator running and connected brushes but be carefull that you only connect to the excitation and not to the 3 phases of the main generator...some generator sets have an integrated manual switched excitation that puts DC from the starter battery and a selenium diode and klightbulb to the coils... When the lightbulb light comes on the magnetizing is done when it stays dark there is an interruption (or the bulb is gone) ;-) Good luck! P.S. please clean up the commutator rings all the oxyd and patina on the copper pervents a good contact between the rings and the brushes...on my 1962 one the oxydation there made big problems on the excitation low voltage DC side! After cleaning no problems any more!

nothing to loose lifting the brushes. but need to be careful that the damaged winding doesn't go dead short. might have to cut the windings on the armature associated to get that phase to open.

we run our old lister petter and 1964 jcb backhoes on 4 to 1 waste oil and kerosene pre heated before injection by use of exhaust and 2 inline filters that have mesh wool so can be cleaned and reused to excite start up a squirt of brake cleaner have to remove injectors now and again as carbon crust build up forms in injector/head seats cheap energy

You will have a much clearer idea as to what course of action to take once you have the alternator dismantled. And by then you should also have a fair idea as to which rewinds them and for how much.

In Aus its 415V, 240 phase to neutral, 415 between phases

maybe you can salvage this as a backup generator for your house or something if ya can divide the loads between the 2 remaining phases somehow but i do not exactly know how the aussie eletrical system is setup

I would rewind that thing in a heartbeat before getting rid of it. Nothing made in the last 20 years compares to the construction quality of that thing. It would survive a nuclear blast. People discard old things to easily these days.

Is there any way YOU could re-wind it? I mean... Nothings impossible lol. Just measure ohms as you wrap it up. I might be completely wrong, maybe it cant be done by hand. Also what a score at that price. Im in the United States. That engine doesnt look like its native to where i am lol sounds really cool, even just at idle. would love to hear it with a good load on it.

Dumb question: can you use a regular electric motor as an ansynchronous generator ( driven by that old diesel.. ) or, if it'll spin 1800 ( or 1500 ) RPM, can you buy a cheap chineseium 4 pole generator head for it? Nice old unit though, sad they cooked it. Then again, I've seen the work you do in your other videos, You could probably whip some life back into it.

Pull out the rotor, ivnestigate why and what has happend. This is visible-pole generator, so it will be easy to rewire only this burned section on your own.

1940s, not 1960s. Kaemper was dissolved in 1955.

the Alternator was stamped 1961, but I would be the builder bought a heap of 40's and 50's era engines for cheap and just used them up over the following years.

Really for something this old, i think it should have been scrapped. I repair welders and gens all the time and something like this now days thats slightly more modern would put out same power and more efficient on fuel. That thing is huge for 60kw. Also I worked on really old 1970's machines and this thing makes them look modern lol

I think if he was worried about efficiency and wanted one to begin with he would have looked for something a lot newer. This seems more like a fun to play around with project and the only reason he has it is because it showed up at the scrap yard, and I doubt he is going to use it for things other than the odd experiment or some kind of emergency situation, like a zombie apocalypse. There is a project for ya, some kinda of generator powered zombie deterrence like a high voltage fence.

oh yeh its not a profitable project, I will see what I can do. the stator can be lifted by my 2.5T engine crane, but I will try and use it as a 2 phase 240V set first

I kinda grabbed it expecting the generator end to be terminally damaged, and keep the diesel, rest can be scrapped if I cant use it as it is, or if its stupidly expensive to rewind

@ Dat Blue Husky< you would be amazed how efficient this old stuff still is regarding to using feul.... Modern fast spinning generators of the same capacity using turbo loaders on it will use more feul then tis low rpm old sets...

Did you mean millieohms for the resistance? 50Ohm or even 9Ohm are very high, at roughly 90A current per phase this would mean a huge losses. If the burnt Winding has an internal short it will get very hot when the genenerator is running under exitation.

Let's say you lift off a brush, for using the remaining two phases. The third phase are still producing voltage, and with the internal short circuit that are where the winding are burned, there will be a conciderable current, who does nothing but heat the windings so the armature get even more damaged. This generator should not be started again, before rewinding the armature.

the exciter brushes and ones on the main armature (apart from the slip rings) are lifted, but I will get the thermal onto that winding next time I run it.

problem is the drive has smarts in it to throw a "dropped phase" error and shut down :(, I will need to force it to run or just feed it DC via a rectifier unit
